Abstract

The present disclosure provides three-dimensional (3D) printing methods, apparatuses, systems and/or software to form one or more three-dimensional objects, some of which may be complex. The three-dimensional objects may be formed by three-dimensional printing using one or more methodologies. In some embodiments, the three-dimensional object may comprise an overhang portion, such as a cavity ceiling, with diminished deformation and/or auxiliary support structures.

Claims (42)

1. A three-dimensional object, comprising:

a plurality of layers of solid material that are bonded together to form a shape of the three-dimensional object, wherein the plurality of layers comprises:

an interior portion of the three-dimensional object; and

a skin portion that (a) is bonded with the interior portion and (b) comprises a second plurality of layers, wherein:

(i) an exterior surface of the skin portion corresponds to at least a fraction of an exterior surface of the three-dimensional object,

(ii) the exterior surface of the skin portion comprises a micro-texture of two-dimensional array of periodic peaks and valleys, wherein the exterior surface of the skin portion (1) has an arithmetic average of a roughness profile (Ra) value of at most about 30 micrometers and (2) is devoid of polishing marks, and

(iii) (I) the interior portion has a first grain structure and the skin portion has a second grain structure that is different than the first grain structure and/or (II) the interior portion comprises a first plurality of grains and the skin portion comprises a second plurality of grains, and wherein the second plurality of grains are aligned differently than the first plurality of grains.

2. The three-dimensional object of claim 1 , wherein the exterior surface of the skin portion has the arithmetic average of the roughness profile (Ra) value of at most about 10 micrometers.

3. The three-dimensional object of claim 1 , wherein the two-dimensional array is periodic in at least one dimension.

4. The three-dimensional object of claim 1 , wherein the two-dimensional array is periodic along the exterior surface of the skin portion.

5. The three-dimensional object of claim 4 , wherein an average depth of a number of valleys is at most about 20 micrometers.

6. The three-dimensional object of claim 4 , wherein the two-dimensional array comprises overlapping tiles of deposited material.

7. The three-dimensional object of claim 6 , wherein the overlapping tiles have an average fundamental length scale of a least about 50 micrometers.

8. The three-dimensional object of claim 6 , wherein the overlapping tiles are arranged in rows of tiles.

9. The three-dimensional object of claim 8 , wherein adjacent tiles in a row of the overlapping tiles overlap by at least about five percent.

10. The three-dimensional object of claim 8 , wherein centers of adjacent tiles in a row of the overlapping tiles are at a distance of at least about 5 micrometers from each other.

11. The three-dimensional object of claim 8 , wherein centers of adjacent tiles in a row are at a distance of at most about 1000 micrometers from each other.

12. The three-dimensional object of claim 8 , wherein the overlapping tiles comprises a first row of tiles and a second row of tiles, and wherein tiles of the first row of tiles overlap with tiles of the second row of tiles that is successive to the first row of tiles.

13. The three-dimensional object of claim 12 , wherein the first row of tiles overlaps with the second row of tiles by at least about five percent.

14. The three-dimensional object of claim 12 , wherein a distance between a center of a first tile of the first row of tiles and a second tile of the second row of tiles is at least about 5 micrometers.

15. The three-dimensional object of claim 12 , wherein a distance between a center of a first tile of the first row of tiles and a second tile of the second row of tiles is at most about 1000 micrometers.

16. The three-dimensional object of claim 12 , wherein tiles within a row of tiles of the overlapping tiles overlap by a first distance, wherein the tiles of the first row of tiles overlap with the tiles of the second row of tiles by a second distance greater than the first distance.

17. The three-dimensional object of claim 12 , wherein tiles within a row of tiles of the overlapping tiles overlap by a first distance, wherein the tiles of the first row of tiles overlap with the tiles of the second row of tiles by a second distance less than the first distance.

18. The three-dimensional object of claim 1 , wherein the interior portion has a first grain structure, and wherein the skin portion has a second grain structure that is different than the first grain structure.

19. The three-dimensional object of claim 1 , wherein the interior portion comprises a first plurality of grains and wherein the skin portion comprises a second plurality of grains, and wherein the second plurality of grains are aligned differently than the first plurality of grains.

20. A three-dimensional object comprising:

a plurality of layers of solid material that are bonded together to form a shape of the three-dimensional object, wherein the plurality of layers comprises:

an interior portion of the three-dimensional object; and

a skin portion that (a) is bonded with the interior portion and (b) comprises a second plurality of layers, wherein:

(i) an exterior surface of the skin portion corresponds to at least a fraction of an exterior surface of the three-dimensional object, and

(ii) the exterior surface of the skin portion comprises a micro-texture of two-dimensional array of periodic peaks and valleys,

wherein the two-dimensional array is periodic along the skin portion, wherein the two-dimensional array comprises overlapping tiles of deposited material, wherein the interior portion is characterized as having a first grain structure associated with being formed at a first solidification rate, and wherein the skin portion is characterized as having a second grain structure associated with being formed at a second solidification rate that is different than the first solidification rate.

21. The three-dimensional object of claim 20 , wherein the first solidification rate is faster than the second solidification rate.

22. The three-dimensional object of claim 20 , wherein the interior portion comprises a first plurality of grains and wherein the skin portion comprises a second plurality of grains, and wherein the second plurality of grains are aligned differently than the first plurality of grains.

The three-dimensional object of claim 20 , wherein the interior portion comprises a first plurality of grains and wherein the skin portion comprises a second plurality of grains, wherein the skin portion comprises a melt pool, and wherein an alignment line (1) runs through a central portion of the melt pool, (2) is parallel to the exterior surface, and/or (3) is at the exterior surface.

24. The three-dimensional object of claim 23 , wherein with respect to the alignment line: the second plurality of grains are aligned differently than the first plurality of grains.

25. The three-dimensional object of claim 23 , wherein grains having the second grain structure align at a non-zero angle relative to the alignment line.

The three-dimensional object of claim 23 , wherein the first plurality of grains is different from the second plurality of grains by at least one aspect selected from the group consisting of (I) fundamental length scale, (II) chemical makeup, (III) crystal structure, (IV) metallurgical microstructure, (V) coherence length, (VI) grain size, and (VII) spatial placement relative to alignment line.

The three-dimensional object of claim 23 , wherein relative to the first plurality of grains, the second plurality of grains have (a) a larger fundamental length scale, (b) a larger coherence length, (c) a larger grain size, and/or (d) a more organized spatial placement relative to the alignment line.

The three-dimensional object of claim 23 , wherein the first plurality of grains have a first microstructure characterized by a first grain, wherein the second plurality of grains have a second microstructure characterized by a second grain that has at least one aspect that is different than the first grain, which at least one aspect is selected from the group consisting of: (I) a fundamental length scale, (II) chemical makeup, (III) crystal structure, (IV) metallurgical microstructure, and (V) spatial placement in a melt pool relative to alignment line.

29. The three-dimensional object of claim 20 , wherein an average depth of a number of the valleys is at most about 20 micrometers.

30. The three-dimensional object of claim 20 , wherein the exterior surface of the skin portion has an arithmetic average of a roughness profile (Ra) value of at most about 10 micrometers.
