Abstract

A method of forming polycrystalline diamond includes encapsulating diamond particles, carbon monoxide, and carbon dioxide in a container. The encapsulated diamond particles, carbon monoxide, and carbon dioxide are subjected to a pressure of at least 4.5 GPa and a temperature of at least 1,400° C. to form inter-granular bonds between the diamond particles. A cutting element includes polycrystalline diamond material comprising inter-bonded grains of diamond. The polycrystalline diamond material is substantially free of graphitic carbon and metallic compounds. The polycrystalline diamond material exhibits a density of at least about 3.49 g/cm 3 and a modulus of at least about 1,000 GPa. An earth-boring tool may include such a cutting element secured to a body.

Claims (22)

1. A cutting element comprising polycrystalline diamond material comprising inter-bonded diamond grains bonded directly together by diamond-to-diamond bonds, wherein the polycrystalline diamond material is substantially free of graphitic carbon and metallic compounds immediately after diamond particles, carbon monoxide, and carbon dioxide are subjected to a high-pressure/high-temperature (HPHT) sintering process, and wherein the polycrystalline diamond material exhibits a density of at least about 3.49 g/cm 3 and an elastic modulus of at least about 1000 GPa.

2. The cutting element of claim 1 , further comprising a substrate secured to the polycrystalline diamond material.

3. The cutting element of claim 2 , wherein the substrate comprises a material having a chemical composition different from a chemical composition of the polycrystalline diamond material.

4. The cutting element of claim 3 , wherein the substrate comprises a cobalt-cemented tungsten carbide material.

5. The cutting element of claim 1 , wherein the polycrystalline diamond material exhibits a density of at least 99% of the theoretical maximum density of diamond.

6. The cutting element of claim 5 , wherein the polycrystalline diamond material exhibits a density of at least 99.9% of the theoretical maximum density of diamond.

7. The cutting element of claim 1 , wherein the polycrystalline diamond material exhibits a multimodal grain size distribution.

8. The cutting element of claim 1 , wherein the polycrystalline diamond material defines a plurality of interstitial spaces, wherein the plurality of interstitial spaces are substantially free of solids and liquids.

9. The cutting element of claim 1 , wherein the polycrystalline diamond material exhibits a modulus of at least about 1100 GPa.

10. An earth-boring tool, comprising:

a body; and

a cutting element secured to the body, the cutting element comprising polycrystalline diamond material comprising inter-bonded diamond grains bonded directly together by diamond-to-diamond bonds, wherein the polycrystalline diamond material is substantially free of graphitic carbon and metallic compounds immediately after diamond particles, carbon monoxide, and carbon dioxide are subjected to a high-pressure/high-temperature (HPHT) sintering process, and wherein the polycrystalline diamond material exhibits a density of at least about 3.49 g/cm 3 and an elastic modulus of at least about 1000 GPa.

11. The earth-boring tool of claim 10 , wherein the body comprises an earth-boring rotary drill bit.

12. The earth-boring tool of claim 10 , wherein the polycrystalline diamond material is unleached.

13. The earth-boring tool of claim 10 , wherein the cutting element is secured within a pocket defined by the body.

14. The earth-boring tool of claim 10 , wherein the body comprises a body of a tool selected from the group consisting of roller cone bits, percussion bits, hybrid bits, and reamers.

15. The earth-boring tool of claim 10 , wherein the cutting element further comprises a substrate secured to the polycrystalline diamond material.

16. The earth-boring tool of claim 15 , wherein the substrate comprises a cobalt-cemented tungsten carbide material.

17. The earth-boring tool of claim 10 , wherein the polycrystalline diamond material exhibits a multimodal grain size distribution.

18. The earth-boring tool of claim 10 , wherein the polycrystalline diamond material defines a plurality of interstitial spaces, wherein the plurality of interstitial spaces are substantially free of solids and liquids.

19. The earth-boring tool of claim 10 , wherein the polycrystalline diamond material exhibits a density of at least 99% of the theoretical maximum density of diamond.

20. The earth-boring tool of claim 19 , wherein the polycrystalline diamond material exhibits a density of at least 99.9% of the theoretical maximum density of diamond.
