Abstract

A battery system includes an electrochemical cell. The electrochemical cell includes a cover having an opening therein. The electrochemical cell also includes an aluminum terminal pad disposed proximate an outer surface of the cover, and having a pad opening aligned with the opening in the cover. The pad opening includes a tapered surface such that the pad opening has a larger cross-sectional width proximate an upper surface of the aluminum terminal pad than proximate a lower surface of the aluminum terminal pad opposite the upper surface and facing the outer surface of the cover. The electrochemical cell also includes a rivet having a body portion extending through the opening in the cover, a head portion disposed in the pad opening of the aluminum terminal pad, and a shoulder extending between the body portion and the head portion. The head portion includes an inverted cone shape corresponding with the tapered surface of the pad opening and having a maximum cross-sectional width greater than a minimum cross-sectional width of the pad opening.

Claims (25)

1. A battery system having an electrochemical cell, the electrochemical cell comprising:

a cover having:

a cover opening therein, the cover opening having at least a concave portion; and

an outer surface;

an aluminum terminal pad disposed proximate the outer surface of the cover, the aluminum terminal pad having a lower surface, an upper surface, and a pad opening aligned with the cover opening, the pad opening comprising a tapered surface, a first cross-sectional width proximate the upper surface of the aluminum terminal pad, and a second cross-sectional width proximate the lower surface of the aluminum terminal pad, the first cross-sectional width being larger than the second cross-sectional width, the lower surface of the aluminum terminal pad being opposite the upper surface and facing the outer surface of the cover; and

a rivet having a body portion extending through the cover opening and bulging at least radially outward to contact the concave portion of the cover opening, a head portion disposed in the pad opening of the aluminum terminal pad, and a shoulder extending between the body portion and the head portion, the head portion comprising an inverted cone shape corresponding with the tapered surface of the pad opening.

2. The battery system of claim 1 , wherein the electrochemical cell is a lithium-ion electrochemical cell.

3. The battery system of claim 1 , comprising a battery module having the electrochemical cell and at least one additional electrochemical cell.

4. The battery system of claim 1 , wherein the rivet comprises a copper base and an aluminum head.

5. The battery system of claim 4 , wherein the copper base and the aluminum head are friction welded.

6. The battery system of claim 1 , wherein the rivet comprises a copper base and a copper head.

7. The battery system of claim 1 , wherein the rivet comprises an aluminum base and an aluminum head.

8. The battery system of claim 1 , wherein the rivet comprises a base portion coupled with a current collector of the electrochemical cell.

9. The battery system of claim 1 , comprising at least one insulating gasket disposed between at least one of:

the aluminum terminal pad and the cover; and

the cover and the rivet.

10. The battery system of claim 9 , wherein the body portion bulging at least radially outwardly causes the at least one insulating gasket to sandwich between the cover and the body portion of the rivet.

11. A method of manufacturing a terminal assembly of an electrochemical cell, comprising:

aligning a cover opening of a cover with a pad opening of an aluminum terminal pad, the cover opening having at least a concave portion, the pad opening being formed by a tapered surface;

extending a rivet through the cover opening and the pad opening, the rivet comprising a head and a body portion, extending the rivet causing a portion of a head of the rivet to be disposed higher than the aluminum terminal pad; and

crimping the head of the rivet, crimping the head of the rivet causing the head of the rivet to form an inverted cone shape against the tapered surface of the pad opening and causing the body portion of the rivet to bulge at least radially outward to contact the concave portion of the cover opening.

12. The method of claim 11 , wherein crimping the head of the rivet comprises compressing an assembly having the rivet, the aluminum terminal pad, and the cover.

13. The method of claim 12 , wherein the assembly comprises a current collector.

14. The method of claim 11 , wherein the rivet comprises a bi-metal rivet having a copper base and an aluminum post.

15. The method of claim 11 , wherein the rivet comprises a base, wherein the body portion is disposed between the head of the rivet and the base of the rivet.
