Abstract

Methods and apparatus for a composite bicycle front sprocket are disclosed herein. One embodiment discloses a composite bicycle front sprocket assembly having an outer assembly of a first material. The bicycle front sprocket assembly also has a center assembly of a second material. The center assembly is disposed at least partially within the outer assembly. The center assembly is irremovably coupled with the outer assembly. The center assembly is irremovably coupled with the outer assembly without an external fastening device to irremovably couple the center assembly with the outer assembly.

Claims (23)

1. A method for forming a bicycle front sprocket assembly, said method comprising:

receiving an outer assembly comprised of a first material, said outer assembly having an inner diameter;

forming a composite center about an inner portion of said outer assembly,

said composite center being comprised of a second material,

said composite center being disposed at least partially within said outer assembly, and

said composite center being irremovably coupled with said outer assembly without using an external fastening device;

receiving said outer assembly having a plurality of tabs on an inner perimeter thereof;

forming said composite center about said plurality of tabs,

said composite center being irremovably coupled with two or more of said plurality of tabs on the inner perimeter of said outer assembly, forming said composite center with varying topography along a radial direction of said composite center, wherein said regions of varying thickness differ in thickness along rotational angles of said composite center, said regions of varying thickness formed to increase lateral stiffness of said bicycle front sprocket assembly, wherein at least a portion of said composite center extends inwardly from a first location on said outer assembly and contacts a second location of said outer assembly such that said at least a portion of said composite center spans a distance of approximately said inner diameter of said outer assembly;

receiving a crank drive ring;

orienting said crank drive ring within a perimeter of said outer assembly such that said crank drive ring is disposed about an approximate center of said outer assembly; and

forming the composite center about the inner portion of said outer assembly and an outer portion of said crank drive ring such that no metallic features extend outwardly from said approximate center of said outer assembly beyond said outer portion of said crank drive ring,

said composite center being disposed at least partially about an external perimeter of said crank drive ring, and

said composite center being irremovably coupled with said crank drive ring without using an external fastening device.

2. The method of claim 1 , wherein said outer assembly is aluminum and said composite center is carbon fiber.

3. The method of claim 1 further comprising:

injection molding said second material to form the composite center about the inner portion of the outer assembly.

4. The method of claim 1 further comprising:

compression molding said second material to form the composite center about the inner portion of the outer assembly.

5. The method of claim 1 further comprising:

mechanically assembling said second material to form the composite center about the inner portion of the outer assembly.

6. The method of claim 1 , wherein said crank drive ring is aluminum.

7. The method of claim 1 , wherein said crank drive ring is ceramic.
