Abstract

The present invention disclosed a method of producing a three-dimensional porous tissue in-growth structure. The method includes the steps of depositing a first layer of metal powder and scanning the first layer of metal powder with a laser beam to form a portion of a plurality of predetermined unit cells. Depositing at least one additional layer of metal powder onto a previous layer and repeating the step of scanning a laser beam for at least one of the additional layers in order to continuing forming the predetermined unit cells. The method further includes continuing the depositing and scanning steps to form a medical implant.

Claims (24)

1. A method of fabrication of a medical implant comprising the steps of:

producing a medical implant by rapid manufacturing based on a file prepared by the steps of:

producing a computer-aided design model of the medical implant based on a micro CT scan of a bone; and

populating the design model with solid and porous digitized portions corresponding to respective solid and porous portions of the medical implant,

wherein the solid digitized portion and a plurality of the porous digitized portions together form a plurality of digitized pores.

2. The method of claim 1 , wherein the porous digitized portions include porous geometries defining unit cells.

3. The method of claim 2 , wherein the unit cells are in a shape of a tetrahedron, a dodecahedron, or an octahedron.

4. The method of claim 2 , wherein the unit cells are formed of a plurality of struts, the method further comprising the step of varying either one or both of a cross-sectional area and a length of the struts between at least two unit cells by controlling parameters in the model.

5. The method of claim 2 , wherein the step of populating the design model includes a step of forming a plurality of struts having a circular or rectangular cross-section, and wherein the plurality of struts form the unit cells.

6. A method of fabrication of a medical implant comprising the steps of:

producing a medical implant by rapid manufacturing based on a file including a computer-aided design model corresponding to a micro CT scan of a bone, the computer-aided design model having solid and porous digitized portions corresponding to respective solid and porous portions of the medical implant,

wherein the solid digitized portion and a plurality of the porous digitized portions together form a plurality of digitized pores.

7. The method of claim 6 , wherein the porous digitized portions include porous geometries defining unit cells.

8. The method of claim 7 , wherein the unit cells are in a shape of a tetrahedron, a dodecahedron, or an octahedron.

9. The method of claim 7 , wherein the unit cells are formed of a plurality of struts, the method further comprising the step of varying either one or both of a cross-sectional area and a length of the struts between at least two of the unit cells by controlling parameters in the model.

10. The method of claim 7 , wherein the step of populating the design model includes a step of forming a plurality of struts having a circular or rectangular cross-section, and wherein the plurality of struts form the unit cells.

11. A method of fabrication of a medical implant comprising the steps of:

producing a medical implant by rapid manufacturing based on a file indicating a computer-aided design model, the computer-aided design model having solid and porous digitized portions corresponding to respective solid and porous portions of the medical implant,

wherein the solid digitized portion and a plurality of the porous digitized portions together form a plurality of digitized pores.

12. The method of claim 11 , wherein the porous digitized portions include porous geometries defining unit cells.

13. The method of claim 12 , wherein the unit cells are any of a tetrahedron, a dodecahedron, and an octahedron.

14. The method of claim 12 , wherein the unit cells are formed of a plurality of struts, the method further comprising the step of varying either one or both of a cross-sectional area and a length of the struts between at least two of the unit cells by controlling parameters in the model.

15. The method of claim 14 , wherein the step of populating the design model includes a step of forming a plurality of struts having a circular or rectangular cross-section, and wherein the plurality of struts form the unit cells.

16. The method of claim 12 , further comprising the step of populating the computer-aided design model with the solid and porous digitized portions.
