Abstract

Disclosed herein are approaches to fabricating solar cells, solar cell strings and solar modules using roll-to-roll foil-based metallization approaches. Methods disclosed herein can comprise the steps of providing at least one solar cell wafer on a first roll unit and conveying a metal foil to the first roll unit. The metal foil can be coupled to the solar cell wafer on the first roll unit to produce a unified pairing of the metal foil and the solar cell wafer. We disclose solar energy collection devices and manufacturing methods thereof enabling reduction of manufacturing costs due to simplification of the manufacturing process by a high throughput foil metallization process.

Claims (29)

1. An apparatus for fabricating a solar cell, comprising:

a first roll unit comprising a substantially planar surface configured to hold a solar cell;

a means for conveying a metal foil directly to the solar cell disposed on the substantially planar surface of the first roll unit, wherein the first roll unit is above the means for conveying the metal foil directly to the solar cell; and

a means for coupling the metal foil to the solar cell disposed on the substantially planar surface of the first roll unit.

2. The apparatus for fabricating the solar cell of claim 1 , further comprising a means for patterning the metal foil coupled to the solar cell disposed on the substantially planar surface of the first roll unit.

3. The apparatus for fabricating the solar cell of claim 1 , wherein the first roll unit comprises an elongate cylindrical shape.

4. The apparatus for fabricating the solar cell of claim 1 , wherein the first roll unit comprises a plurality of substantially planar surfaces configured to hold a plurality of solar cells along a conveyance path.

5. The apparatus for fabricating the solar cell of claim 1 , wherein the first roll unit comprises a material selected from the group consisting of metal, plastic, ceramic and graphite.

6. The apparatus for fabricating the solar cell of claim 1 , wherein the means for coupling the metal foil comprises a bonding apparatus selected from the group consisting of a bonding head, bonding roller, bonding plate, bonding paddle and a laser welding apparatus.

7. The apparatus for fabricating the solar cell of claim 1 , further comprising a motor configured to rotate the first roll unit.

8. The apparatus for fabricating the solar cell of claim 1 , wherein the means for conveying the metal foil comprises a means for conveying an aluminum foil directly to the solar cell disposed on the substantially planar surface of the first roll unit.

9. The apparatus for fabricating the solar cell of claim 1 , wherein the means for conveying the metal foil comprises a second roll unit configured to conveying the metal foil directly to the solar cell disposed on the substantially planar surface of the first roll unit.

10. The apparatus for fabricating the solar cell of claim 1 , wherein the means for conveying the metal foil comprises a roll of metal foil.

11. An apparatus for fabricating a solar cell, comprising:

a substantially planar surface configured to hold a solar cell along a conveyance path;

a roll unit configured to convey a metal foil along the conveyance path and directly to a solar cell disposed on the substantially planar surface, wherein the substantially planar surface is above the roll unit; and

a bonding apparatus adjacent to the substantially planar surface along the conveyance path, wherein the bonding apparatus is configured to bond the metal foil to the solar cell disposed on the substantially planar surface.

12. The apparatus for fabricating the solar cell of claim 11 , wherein the substantially planer surface is part of another roll unit.

13. The apparatus for fabricating the solar cell of claim 11 , wherein the roll unit comprises an elongate cylindrical shape.

14. The apparatus for fabricating the solar cell of claim 11 , wherein the roll unit comprises a material selected from the group consisting of metal, plastic, ceramic and graphite.

15. The apparatus for fabricating the solar cell of claim 11 , wherein the roll unit comprises a roll of metal foil.

16. The apparatus for fabricating the solar cell of claim 11 , wherein the bonding apparatus comprises an apparatus selected from the group consisting of a bonding head, bonding roller, bonding plate, bonding paddle and a laser welding apparatus.

17. The apparatus for fabricating the solar cell of claim 11 , further comprising a patterning apparatus configured to pattern the metal foil bonded to the solar cell disposed on the substantially planar surface along the conveyance path.

18. The apparatus for fabricating the solar cell of claim 17 , wherein the patterning apparatus comprises an apparatus selected from the group consisting of a patterning roller and rotary cutting die.

19. An apparatus for fabricating a solar cell, comprising:

a first roll unit comprising a substantially planar surface configured to hold a solar cell along a conveyance path;

a second roll unit configured to convey a metal foil along the conveyance path and directly to the solar cell disposed on the substantially planar surface of the first roll unit, wherein the first roll unit is above the second roll unit; and

a bonding apparatus adjacent to the first roll unit along the conveyance path, wherein the bonding apparatus is configured to bond the metal foil to the solar cell disposed on the substantially planar surface of the first roll unit.

20. The apparatus for fabricating the solar cell of claim 19 , wherein the bonding apparatus comprises an apparatus selected from the group consisting of a bonding head, bonding roller, bonding plate, bonding paddle and a laser welding apparatus.
