Abstract

Panel systems and related methods of controlling sound transmission are discussed. For example, the panel system may include a sound control component, which may include a foam composite of a polymer and an inorganic filler. The panel system may further include an attachment mechanism, e.g., including at least one fastener, at least one bracket, and/or at least one rail or rail system. The attachment mechanism may be configured to secure the sound control component between a first wall and a second wall, such that the panel system controls sound transmission between the first and second walls.

Claims (35)

1 . A panel system for controlling sound transmission between a first wall and a second wall, the panel system comprising:

a sound control component comprising:

a foam composite comprising a polymer and an inorganic filler, wherein the inorganic filler is present in an amount of 40% to 80% by weight, based on the total weight of foam composite; and

an attachment mechanism configured to secure the sound control component between the first wall and the second wall;

wherein the foam composite has a density of 3 pcf to 30 pcf; and

wherein the foam composite has (i) a porosity of 30% to 95% and/or (ii) an open cell percentage of 5% to 95%.

2 . The panel system of claim 1 , wherein the attachment mechanism comprises at least one of a tongue, a groove, a fastener, a bracket, or a rail.

3 . The panel system of claim 1 , wherein the foam composite has a thickness less than or equal to 75 mm.

4 . The panel system of claim 1 , wherein the sound control component further comprises a facing material covering a surface of the foam composite, the facing material comprising a viscoelastic material.

5 . The panel system of claim 4 , wherein a thickness of the facing material is less than or equal to 25 mm.

6 . The panel system of claim 1 , wherein the foam composite has a noise reduction coefficient of 0.5 or greater at frequencies of 1 kHz or higher.

7 . The panel system of claim 1 , wherein the foam composite further comprises a fire retardant, a fiber material, or a mixture thereof.

8 . The panel system of claim 1 , wherein the polymer of the foam composite comprises polyurethane.

9 . The panel system of claim 1 , wherein the inorganic filler comprises fly ash, limestone, clay, gypsum, or glass powder.

10 . The panel system of claim 1 , wherein each of the first wall and the second wall comprises drywall, a fiber, a polymer, or metal.

11 . A method of controlling sound transmission between a first wall and a second wall, the method comprising:

providing a panel system comprising a sound control component between the first wall and the second wall, wherein the sound control component comprises a foam composite comprising a polymer and an inorganic filler, wherein the inorganic filler is present in an amount of 40% to 80% by weight, based on the total weight of foam composite;

wherein the foam composite has a density of 3 pcf to 30 pcf;

wherein the foam composite has (i) a porosity of 30% to 95% and/or (ii) an open cell percentage of 5% to 95%; and

wherein the sound control component attenuates transmission of sound therethrough.

12 . The method of claim 11 , wherein the panel system comprises an attachment mechanism comprising at least one of a tongue, groove, fastener, a bracket, or a rail, wherein the attachment mechanism secures the sound control component between the first wall and the second wall.

13 . The method of claim 12 , wherein the attachment mechanism comprises at least one bracket and at least one fastener.

14 . The method of claim 12 , wherein each of the first wall and the second wall comprises drywall, a fiber, a polymer, or metal.

15 . The method of claim 11 , wherein the foam composite has a noise reduction coefficient of 0.5 or greater at frequencies of 1 kHz or higher.

16 . The method of claim 15 , wherein the foam composite has a noise reduction coefficient of 0.65 or greater at frequencies of 2 kHz or higher.

17 . A method of controlling sound transmission between a first wall and a second wall, the method comprising:

providing a panel system comprising:

a sound control component between the first wall and the second wall, wherein the sound control component comprises a foam composite comprising a polymer and an inorganic filler, wherein the inorganic filler is present in an amount of 40% to 80% by weight, based on the total weight of foam composite; and

an attachment mechanism securing the sound control component between the first wall and the second wall;

wherein the foam composite has a density of 3 pcf to 30 pcf;

wherein the foam composite has (i) a porosity of 50% to 95% and/or (ii) an open cell percentage of 5% to 95%; and

wherein the sound control component attenuates transmission of sound therethrough.

18 . The method of claim 17 , wherein the attachment mechanism comprises at least one fastener and at least one bracket.

19 . The method of claim 17 , wherein the foam composite has a noise reduction coefficient of 0.5 or greater at frequencies of 1 kHz or higher.

20 . The method of claim 17 , wherein the polymer of the foam composite comprises polyurethane, and the inorganic filler comprises fly ash, limestone, clay, gypsum, or glass powder.
