Abstract

The present invention describes various methods for manufacturing gel composite sheets using segmented fiber or foam reinforcements and gel precursors. Additionally, rigid panels manufactured from the resulting gel composites are also described. The gel composites are relatively flexible enough to be wound and when unwound, can be stretched flat and made into rigid panels using adhesives.

Claims (41)

1. A reinforced aerogel composite sheet comprising:

an aerogel, and a segmented reinforcement material sheet that comprises a fiber reinforcement, wherein the segmented reinforcement material sheet:

has a length, a width shorter than the length, and a thickness;

is segmented by discontinuities across the width, the discontinuities defining segments of the segmented reinforcement material sheet;

a face sheet in contact with the segmented reinforcement material sheet, wherein the segments of the segmented reinforcement material are connected together by the face sheet; and

wherein:

a distance between adjacent discontinuities increases along the length of the segmented reinforcement material sheet.

2. The reinforced aerogel composite sheet of claim 1 , wherein the fiber reinforcement comprises an inorganic fiber material or an organic fiber material.

3. The reinforced aerogel composite sheet of claim 2 , wherein the organic fiber material comprises one or more of a polycarbonate, a polyethylene, a polyethylene copolymer, a polyamide, a cellulose-based material, a polyester, a polyolefin, a polyaramid, and a fluoropolymer.

4. The reinforced aerogel composite sheet of claim 2 , wherein the inorganic fiber material comprises one or more of graphite, a carbon filler, ceramic, silicon carbide, boron, aluminum, iron, and stainless steel.

5. The reinforced aerogel composite sheet of claim 1 , wherein the face sheet comprises a polymer material.

6. The reinforced aerogel composite sheet of claim 5 , wherein the polymer material comprises an organic polymer material.

7. The reinforced aerogel composite sheet claim 1 , wherein each of the discontinuities in the segmented reinforcement material sheet comprises a gap between adjacent segments extending across the width of the reinforced aerogel composite sheet.

8. The reinforced aerogel composite sheet of claim 1 , wherein the face sheet comprises fibers.

9. The reinforced aerogel composite sheet of claim 1 , wherein the aerogel comprises a dried silica gel.

The reinforced aerogel composite sheet of claim 1 , wherein the aerogel comprises one or more of zirconia, yttria, hafnia, alumina, titania, ceria, silica, polyacrylates, polystyrenes, polyacrylonitriles, polyurethanes, polyimides, polyfurfural alcohol, phenol furfuryl alcohol, melamine formaldehydes, resorcinol formaldehydes, cresol formaldehyde, phenol formaldehyde, polyvinyl alcohol dialdehyde, polycyanurates, polyacrylamides, various epoxies, agar, agarose, and combinations thereof.

The reinforced aerogel composite sheet of claim 1 , further comprising additives selected from the group consisting of titanium dioxide, iron oxides, carbon black, graphite, aluminum hydroxide, phosphates, borates, metal silicates, metallocenes, molybdates, stannates, hydroxides, carbonates, zinc oxides, aluminum oxides, antimony oxides, magnesium-zinc blends, magnesium-zinc-antimony blends, silicon carbide, molybdenum silicide, manganese oxides, iron titanium oxide, zirconium silicate, zirconium oxide, iron (I) oxide, iron (III) oxide, manganese dioxide, iron titanium oxide (ilmenite), chromium oxide, and a combination thereof.

12. The reinforced aerogel composite sheet of claim 1 , wherein a thermal conductivity of the reinforced aerogel composite sheet is less than 25 mW/mK at 37.5° C. and ambient pressure.

The reinforced aerogel composite sheet of claim 1 , further comprising fillers selected from the group consisting of titanium dioxide, iron oxides, carbon black, graphite, aluminum hydroxide, phosphates, borates, metal silicates, metallocenes, molybdates, stannates, hydroxides, carbonates, zinc oxides, aluminum oxides, antimony oxides, magnesium-zinc blends, magnesium-zinc-antimony blends, silicon carbide, molybdenum silicide, manganese oxides, iron titanium oxide, zirconium silicate, zirconium oxide, iron (II) oxide, iron (III) oxide, manganese dioxide, iron titanium oxide (ilmenite), chromium oxide, and combinations thereof.

14. A panel comprising at least two layers of a reinforced aerogel composite sheet, wherein at least one layer comprises the reinforced aerogel composite sheet of claim 1 .

The panel of claim 14 , further comprising an additive comprising one or more of potassium water glass, sodium water glass, cement and alkali-activated aluminosilicates, polyethylene, kapton, polyurethane, polyester, natural rubber, synthetic rubber, hypalon, plastic alloys, PTFE, polyvinyl halides, polyester, neoprene, acrylics, nitriles, EPDM, EP, viton, vinyls, vinyl-acetate, ethylene-vinyl acetate, styrene, styrene-acrylates styrene-butadienes, polyvinyl alcohol, polyvinylchloride, acrylamids, phenolics and combinations thereof.

The panel of claim 14 , further comprising an adhesive, wherein the adhesive is selected from the group consisting of potassium water glass, sodium water glass, cement and alkali-activated aluminosilicates, polyethylene, kapton, polyurethane, polyester, natural rubber, synthetic rubber, hypalon, plastic alloys, PTFE, polyvinyl halides, polyester, neoprene, acrylics, nitriles, EPDM, EP, viton, vinyls, vinyl-acetate, ethylene-vinyl acetate, styrene, styrene-acrylates styrene-butadienes, polyvinyl alcohol, polyvinylchloride, acrylamids, phenolics and combinations thereof.

17. The panel of claim 14 , wherein:

the at least two layers of the reinforced aerogel composite sheets comprise a first layer and a second layer; and

at least one gap between at least two corresponding adjacent segments in the first layer faces the second layer.

18. A reinforced aerogel composite sheet comprising:

an aerogel, and a segmented reinforcement material sheet that comprises a foam reinforcement material, wherein the segmented reinforcement material sheet:

has a length, a width shorter than the length, and a thickness;

is segmented by discontinuities across the width, the discontinuities defining segments of the segmented reinforcement material sheet;

a face sheet in contact with the segmented reinforcement material sheet, wherein segments of the segmented reinforcement material are connected together by the face sheet; and

wherein:

a dimension of the segments between discontinuities across the width increases along the length of the segmented reinforcement material sheet.

19. The reinforced aerogel composite sheet of claim 18 , wherein the foam reinforcement material comprises an inorganic foam material or an organic foam material.

The reinforced aerogel composite sheet of claim 19 , wherein the organic foam material further comprises one or more of polyurethanes, isocyanate-based materials, polyisocyanurates, polyimides, polyvinyl chloride, Styrofoam, silicones, polyolefins, epoxies, urea-formaldehyde, latex rubber, fluoropolymers, and syntactic foams.

21. The reinforced aerogel composite sheet of claim 18 , wherein the face sheet comprises a polymer material.

22. The reinforced aerogel composite sheet of claim 21 , wherein the polymer material comprises an organic polymer material.

23. The reinforced aerogel composite sheet of claim 18 , wherein the face sheet comprises fibers.

24. A panel comprising at least two layers of a reinforced aerogel composite sheet, wherein at least one layer comprises the reinforced aerogel composite sheet of claim 18 .

25. The panel of claim 24 , wherein:

the at least two layers of the reinforced aerogel composite sheets comprise a first layer and a second layer; and

at least one gap between at least two corresponding adjacent segments in the first layer faces the second layer.
