Abstract

A cover for a cushion includes a first panel, a second panel, and a primary receptacle defined between the first panel and the second panel. The primary receptacle may receive a primary cushioning element, such as a pillow, a pillow insert, or a fill material. At least one of the first panel and the second panel includes a secondary cushioning element. The secondary cushioning element may be defined from a compressible, resilient elastomeric material that defines a plurality of thin interconnected walls that in turn define an array of open cells or columns. Each cell or column may have a hexagonal shape, imparting the array of open cells or columns with a honeycomb appearance. Methods for assembling a primary cushioning element with such a cover are also disclosed.

Claims (41)

1. A method for forming cushioning elements in a single molding step, comprising:

placing overlapping layers of fabric that are adjacent to each other between two sides of a mold; and

with the two sides of the mold, molding cushioning elements on opposite sides of the overlapping layers of fabric, including molding a first cushioning element on a first layer of fabric of the overlapping layers of fabric and molding a second cushioning element on a second layer of fabric of the overlapping layers of fabric.

2. The method of claim 1 , wherein placing the overlapping layers of fabric between the two sides of the mold comprises placing overlapping scrims comprising cotton between the two sides of the mold.

3. The method of claim 2 , further comprising:

separating the overlapping scrims from each other.

4. The method of claim 2 , wherein a cushioning element on each scrim of the overlapping scrims continues to adhere to the scrim.

5. The method of claim 1 , wherein molding the cushioning elements comprises molding the cushioning element from a compressible, resilient elastomeric material.

6. The method of claim 5 , wherein molding the cushioning element comprises molding a plurality of interconnected walls defining an array of cells.

7. The method of claim 6 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are completely superimposed with a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

8. The method of claim 6 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are offset from a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

9. The method of claim 1 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric includes molding at least one cushioning element of the cushioning elements to include a center that has a larger profile than an outer periphery of the cushioning element.

10. The method of claim 1 , further comprising:

assembling a layer of fabric of the overlapping layers of fabric and a cushioning element on the layer of fabric with a primary cushioning element.

11. The method of claim 10 , wherein assembling comprises incorporating the layer of fabric and the cushioning element into another cushion.

12. A method for forming cushioning elements in a single molding step, comprising:

simultaneously placing overlapping layers of fabric comprising cotton between two sides of a mold; and

with the two sides of the mold, molding cushioning elements on opposite sides of the overlapping layers of fabric.

13. The method of claim 12 , further comprising: separating the overlapping layers of fabric from each other.

14. The method of claim 13 , wherein a cushioning element on each layer of fabric of the overlapping layers of fabric continues to adhere to the layer of fabric.

15. The method of claim 12 , wherein molding the cushioning elements comprises molding the cushioning elements from a compressible, resilient elastomeric material.

16. The method of claim 15 , wherein molding the cushioning elements comprises molding a plurality of interconnected walls defining an array of cells.

17. The method of claim 16 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are completely superimposed with a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

18. The method of claim 16 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are offset from a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

19. The method of claim 12 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric includes molding at least one cushioning element of the cushioning elements to include a center that has a larger profile than an outer periphery of the cushioning element.

20. The method of claim 12 , further comprising:

assembling a layer of fabric of the overlapping layers of fabric and a cushioning element on the layer of fabric with a primary cushioning element.

21. The method of claim 20 , wherein assembling comprises incorporating the layer of fabric and the cushioning element into another cushion.

22. A method for forming cushioning elements in a single molding step, comprising:

placing overlapping layers of fabric that are adjacent to each other between two sides of a mold;

with the two sides of the mold, molding cushioning elements on opposite sides of the overlapping layers of fabric; and

after molding the cushioning elements, separating the overlapping layers of fabric from each other, the cushioning element on each layer of fabric of the overlapping layers of fabric continuing to adhere to the layer of fabric.

23. The method of claim 22 , wherein placing the overlapping layers of fabric between the two sides of the mold comprises placing overlapping scrims comprising cotton between the two sides of the mold.

24. The method of claim 22 , wherein molding the cushioning elements comprises molding the cushioning elements from a compressible, resilient elastomeric material.

25. The method of claim 24 , wherein molding the cushioning elements comprises molding a plurality of interconnected walls defining an array of cells.

26. The method of claim 25 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are completely superimposed with a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

27. The method of claim 25 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric comprises molding a first cushioning element on a first layer of the overlapping layers of fabric to include a first plurality of interconnected walls that are offset from a second plurality of interconnected walls of a second cushioning element molded on a second layer of the overlapping layers of fabric.

28. The method of claim 22 , wherein molding the cushioning elements on opposite sides of the overlapping layers of fabric includes molding the cushioning element to include a center that has a larger profile than an outer periphery of the cushioning element.

29. The method of claim 22 , further comprising:

assembling a layer of fabric of the overlapping layers of fabric and a cushioning element on the layer of fabric with a primary cushioning element.

30. The method of claim 29 , wherein assembling comprises incorporating the layer of fabric and the cushioning element into another cushion.
