Abstract

In one embodiment the golf club head includes three main components, a frame component, a rear cap component, and a striking plate. In another embodiment the club head may also comprise a front component, which is manufactured as a single unitary piece, and a rear cap component. The front component may also be overmolded by a thermoplastic polymeric outer portion which may or may not cover the striking face and which provides additional reinforcement at the load bearing sections of the club head and allows a more facile connection to the rear cap component. In another embodiment, a club head having a main body, crown insert, sole insert and metal face plate frame is formed by forming the sole insert and crown insert from a polymeric material using a thermoforming or thermosetting process and then injection molding the main body over the sole insert, crown insert and metal face plate frame.

Claims (58)

1. A golf club head having a face, sole, crown, heel, and toe, the club head comprising:

a face component comprising a metal alloy, and having surfaces defining a face opening, a portion of the sole, a portion of the crown, a portion of the toe, and a portion of the heel;

a rear shell joined to the face component to provide a club head having an interior volume and having a rear portion with an aft end positioned opposite the face, the rear shell comprising at least two portions including an injection molded thermoplastic inner portion and a thermoplastic composite laminate outer portion overlapping and fused to the injection molded thermoplastic inner portion, wherein the injection molded thermoplastic inner portion comprises a thermoplastic polymeric material reinforced with short fibers, and wherein the thermoplastic composite laminate outer portion comprises a plurality of reinforcing layers of continuous fibers impregnated with a thermoplastic material to form a polymeric matrix, wherein the thermoplastic composite laminate outer portion is fused to the injection molded thermoplastic inner portion by molding the thermoplastic material of the injection molded thermoplastic inner portion to an inner surface of the thermoplastic composite laminate outer portion;

one or more external rear weight ports located proximate the aft end, the one or more external rear weight ports each configured to secure a replaceable weight, and each comprising an exterior-facing opening defining a central axis that extends through the sole and the crown of the golf club head;

one or more external front weight ports located in the sole portion of the face component, the one or more external front weight ports each configured to secure a replaceable weight, and each comprising an exterior-facing opening defining a central axis that extends through the sole and the crown of the golf club head; and

an adjustable head-shaft connection assembly comprising a sleeve secured by a fastening member in a locked position, the head-shaft connection assembly configured to allow the golf club head to be adjustably attachable to a golf club shaft in a plurality of different positions resulting in different combinations of loft angle, face angle, or lie angle; and

wherein the club head has:

an x-axis moment of inertia (I xx ) greater than 270 kg·mm 2 ,

a z-axis moment of inertia (I zz ) greater than 440 kg·mm 2 , and

a Delta 1 of about 16 to 30 mm, wherein Delta 1 is defined as a distance of a center of gravity of the club head rearward of a hosel longitudinal axis of the club head.

2. The golf club head of claim 1 , wherein:

the face component is made of a material selected from the group consisting of titanium, one or more titanium alloys, aluminum, one or more aluminum alloys, steel, one or more steel alloys, and any combination thereof; and

the rear shell comprises a thermoplastic carbon composite material.

3. The golf club head of claim 2 , wherein the rear shell has a mass less than 50 g.

4. The golf club head of claim 3 , wherein the face has a variable thickness comprising a maximum thickness greater than about 3.0 mm and a minimum thickness less than about 3.0 mm.

5. The golf club head of claim 3 , wherein the face has a variable thickness comprising a maximum thickness greater than about 3.0 mm and a thickest portion of the face compared to a thinnest portion of face is at least 25% greater.

6. The golf club head of claim 4 , wherein the rear shell is joined to the face component using at least one of a bonded overlay joint, a full lap joint, or a half lap joint.

7. The golf club head of claim 4 , further comprising two or more ribs located within an interior cavity of the golf club head.

8. The golf club head of claim 7 , wherein the outer portion has a fiber areal weight (FAW) below 200 g/m 2 .

9. The golf club head of claim 7 , wherein the outer portion has a fiber areal weight (FAW) below 100 g/m 2 .

10. The golf club head of claim 7 , wherein the outer portion has a fiber areal weight (FAW) below 70 g/m 2 .

11. The golf club head of claim 1 , wherein:

the face component is less than 90 grams, and comprises a 7000-series aluminum alloy; and

the face further comprises a face plate adhesively bonded to the face component and closing the face opening, wherein the face plate is less than 50 grams, and has a variable thickness.

12. The golf club head of claim 11 , wherein the face component has a variable front to back dimension and the face component comprises at least a portion of a FCT screw port.

13. The golf club head of claim 12 , wherein a portion of the one or more external front weight ports is located closer to a leading edge of the club head than a portion of the FCT screw port.

14. The golf club head of claim 1 , wherein the rear shell comprises one or more materials selected from the following: polysulfones, polyetherimides, and/or polyamide-imides.

15. The golf club head of claim 14 , wherein the rear shell is joined to the face component using an overlay joint comprising at least one of a bonded overlay joint, a full lap joint, or a half lap joint;

wherein a degree of overlay of the overlay joint is from about 4 mm to 8 mm;

wherein the head has a center of gravity located below a horizontal centerline of the head; and

wherein the outer portion has a fiber areal weight (FAW) below 200 g/m 2 .

16. The golf club head of claim 15 , further comprising two or more ribs located within an interior cavity of the golf club head.

17. The golf club head of claim 16 , wherein a maximum face thickness is between 4.0 mm and 5.0 mm.

18. A golf club head having a face, sole, crown, heel, and toe, the club head comprising:

a face component comprising a metal alloy, and having surfaces defining a face opening, a portion of the sole, a portion of the crown, a portion of the toe, and a portion of the heel;

a rear shell joined to the face component to provide a club head having an interior volume and having a rear portion with an aft end positioned opposite the face, the rear shell comprising at least two portions including an injection molded thermoplastic inner portion and a thermoplastic composite laminate outer portion overlapping and fused to the injection molded thermoplastic inner portion, wherein the injection molded thermoplastic inner portion comprises a thermoplastic polymeric material reinforced with short fibers, and wherein the thermoplastic composite laminate outer portion comprises a plurality of reinforcing layers of continuous fibers impregnated with a thermoplastic material to form a polymeric matrix, wherein the thermoplastic composite laminate outer portion is fused to the injection molded thermoplastic inner portion by molding the thermoplastic material of the injection molded thermoplastic inner portion to an inner surface of the thermoplastic composite laminate outer portion;

one or more external rear weight ports located proximate the aft end, the one or more external rear weight ports each configured to secure a replaceable weight, and each comprising an exterior-facing opening defining a central axis that extends through the sole and the crown of the golf club head; and

an adjustable head-shaft connection assembly comprising a sleeve secured by a fastening member in a locked position, the head-shaft connection assembly configured to allow the golf club head to be adjustably attachable to a golf club shaft in a plurality of different positions resulting in different combinations of loft angle, face angle, or lie angle; and

wherein the club head has:

an x-axis moment of inertia (I xx ) greater than 270 kg·mm 2 ,

a z-axis moment of inertia (I zz ) greater than 440 kg·mm 2 , and

a Delta 1 of about 16 to 30 mm, wherein Delta 1 is defined as a distance of a center of gravity of the club head rearward of a hosel longitudinal axis of the club head.

19. The golf club head of claim 18 , wherein the rear shell comprises one or more materials selected from the following: polysulfones, polyetherimides, and/or polyamide-imides.

20. The golf club head of claim 18 , wherein the face component is less than 100 grams, and the face further comprises a face plate secured to the face component and closing the face opening, wherein the face plate is adhesively bonded to the face component, is less than 50 grams, and has a variable thickness.

21. The golf club head of claim 20 , wherein the face component comprises a 7000-series aluminum alloy, the face component is less than 90 grams, the face component has a variable front to back dimension, and the face component comprises at least a portion of a FCT screw port.

22. The golf club head of claim 18 , wherein the thermoplastic composite laminate outer portion is fused to the injection molded thermoplastic inner portion without an intermediate adhesive.

23. A golf club head having a face, sole, crown, heel, and toe, the club head comprising:

a face component comprising a metal alloy, and having surfaces defining a face opening, a portion of the sole, a portion of the crown, a portion of the toe, and a portion of the heel;

a rear shell joined to the face component to provide a club head having an interior volume and having a rear portion with an aft end positioned opposite the face, the rear shell comprising at least two portions including an injection molded thermoplastic inner portion and an overlapping thermoplastic composite laminate outer portion fused to the injection molded thermoplastic inner portion, wherein the injection molded thermoplastic inner portion comprises a thermoplastic polymeric material reinforced with short fibers, and wherein the thermoplastic composite laminate outer portion comprises a plurality of reinforcing layers of continuous fibers impregnated with a thermoplastic material to form a polymeric matrix, wherein the injection molded thermoplastic inner portion is molded directly to an inner surface of the thermoplastic composite laminate outer portion without an intermediate adhesive;

one or more external rear weight ports located proximate the aft end, the one or more external rear weight ports each configured to secure a weight; and

an adjustable head-shaft connection assembly comprising a sleeve secured by a fastening member in a locked position, the head-shaft connection assembly configured to allow the golf club head to be adjustably attachable to a golf club shaft in a plurality of different positions resulting in different combinations of loft angle, face angle, or lie angle.

24. The golf club head of claim 23 , wherein the injection molded thermoplastic inner portion is molded directly to the inner surface of the thermoplastic composite laminate outer portion via insert molding.

25. The golf club head of claim 23 , wherein the injection molded thermoplastic inner portion is molded directly to the inner surface of the thermoplastic composite laminate outer portion via hybrid molding.

26. The golf club head of claim 23 , wherein the plurality of layers of the thermoplastic composite laminate outer portion each comprises a carbon fiber material within a thermoplastic matrix and/or polymer.

27. The golf club head of claim 26 , wherein the injection molded thermoplastic inner portion comprises a polymer selected from a same polymer family as a polymer used to form the thermoplastic composite laminate outer portion.

28. The golf club head of claim 23 , wherein the thermoplastic composite laminate outer portion forms an outermost layer of the aft end of the club head.

29. The golf club head of claim 23 , wherein an outer surface of the thermoplastic composite laminate outer portion is coated with an additional layer of material.

30. The golf club head of claim 29 , wherein the additional layer of material is different from the material forming the thermoplastic composite laminate outer portion.
