Abstract

Techniques and systems are used to fabricate relatively large composite structures. Fabrication may be performed automatically by a system comprising a relatively large robotic structure configured to hold and to operate various interchangeable end effectors, each having respective functions for fabricating composite structures. The end effector is positioned by the fabricating system to perform various fabrication functions, such as 3D printing, among other things. The fabricating system may include an x-y-z positioning system, a staging area to accommodate a mold, one or more end effectors, an applicator attached to the end effector, and a docking station to store multiple end effectors.

Claims (36)

1 . A method of assembling a composite structure, the method comprising:

placing an end effector above a contoured surface;

based on the shape of the contoured surface, simultaneously rotating and moving the end effector, wherein the rotating comprises rotational motion about two or more rotational axes and the moving comprises translational motion along at least one axis; and

during the simultaneous rotating and moving of the end effector, using the end effector to apply a plastic extrusion that contributes to a buildup of the composite structure on the contoured surface.

2 . The method of claim 1 , wherein the contoured surface is a mold for the composite structure.

3 . The method of claim 1 , wherein the composite structure includes tape, fiber, or an adhesive overlaying or underlaying the plastic extrusion.

4 . The method of claim 1 , wherein the end effector applies the plastic extrusion via a 3D printing process.

5 . The method of claim 4 , wherein the plastic extrusion forms a honeycomb structure.

6 . The method of claim 1 , wherein the end effector has a first functionality of providing the plastic extrusion, the method further comprising replacing the end effector with a second end effector having a second functionality of providing an additional element to the composite structure.

7 . The method of claim 6 , wherein the additional element provided by the second end effector includes tape, fiber, or an adhesive.

8 . The method of claim 6 , wherein the additional element provided by the second end effector includes electromagnetic radiation in the form of heat, laser, ultraviolet, or infrared.

9 . The method of claim 6 , wherein the end effector has a first functionality of providing the plastic extrusion, the method further comprising:

replacing the end effector with a second end effector that includes a profilometer; and

inspecting at least a portion of the composite structure for defects using the profilometer.

10 . The method of claim 6 , wherein the end effector is attached to an x-y-z motion system, and wherein replacing the end effector with the second end effector comprises:

moving the end effector via the x-y-z motion system to a first portion of a docking station for the end effector;

detaching the end effector from the x-y-z motion system at the first portion of the docking station;

moving the x-y-z motion system to a second portion of the docking station that is retaining the second end effector; and

attaching the second end effector to the x-y-z motion system and removing the second end effector from the second portion of the docking station.

11 . The method of claim 4 , further comprising automatically varying a pattern of applying the plastic extrusion via the 3D printing process based, at least in part, on a strength or density prescription for the composite structure.

12 . An apparatus for assembling a composite structure, the apparatus comprising:

a staging area to accommodate a mold that includes a contoured surface;

an end effector configured to simultaneously rotate and move based, at least in part, on the shape of the contoured surface, wherein the rotating comprises rotational motion about two or more rotational axes and the moving comprises translational motion along at least one axis; and

an applicator attached to the end effector and configured to apply a 3D printable material that contributes to a buildup of the composite structure on the contoured surface during the simultaneous rotating and moving of the end effector.

13 . The apparatus of claim 12 , wherein the composite structure includes tape, fiber, or an adhesive.

14 . The apparatus of claim 12 , wherein the applicator attached to the end effector and configured to apply the 3D printable material is further configured to apply the 3D printable material as a honeycomb structure.

The apparatus of claim 12 , wherein the applicator attached to the end effector and configured to apply the 3D printable material is further configured to apply the 3D printable material with a density, thickness, or contour that varies with location on the composite structure, the varying based on localized strength requirements of the composite structure.

16 . The apparatus of claim 12 , further comprising an end effector docket station that includes a first portion for storing the end effector and a second portion for storing a second end effector, wherein the end effector and the second end effector have functionalities different from each other.

17 . The apparatus of claim 16 , further comprising an x-y-z motion system configured to attach to and move the end effector.

18 . The apparatus of claim 17 , wherein the x-y-z motion system is configured to replace the end effector with the second end effector by

moving the end effector to the first portion of the docking station,

detaching the end effector from the x-y-z motion system at the first portion of the docking station,

moving the x-y-z motion system to the second portion of the docking station that includes the second end effector, and

attaching the second end effector to the x-y-z motion system.

19 . The apparatus of claim 16 , wherein the second end effector comprises a profilometer.

20 . The apparatus of claim 12 , wherein the applicator is configured to automatically apply the 3D printable material based on a strength or density prescription for the composite structure.
