Abstract

A plank is described and a method for manufacturing the plank. The plank can be produced by mixing polyvinyl chloride powder, coarse whiting and light calcium compound powder, stabilizer, polyethylene wax, internal lubricant, plasticizer, and impact modifier together, and stirring this mixture. The mixture is then extruded through an extruder compound to form a plastic composite base material. A surface layer is then tiled onto the plastic composite base material using thermal compression, without the use of intermediate adhesive materials. The surface layer can be embossed when it is combined with the mixture being extruded.

Claims (29)

1 . An engineered plank comprising a substrate layer and a surface layer, produced in a process comprising the steps of:

mixing a plurality of materials in a mixer to obtain a mixture;

heating the mixture such that the mixture reaches a certain temperature;

providing the heated mixture to an extruder, wherein the extruder has an opening on one end;

continuously extruding the mixture out of the opening of the extruder to produce a continuous composite substrate layer with residual heat; and

thermally pressing, utilizing the residual heat of the composite substrate layer near an exit of the opening of the extruder, a continuous surface layer onto the hot composite substrate layer to form the engineered plank in a continuous production process.

2 . The engineering plank of claim 1 , wherein the mixture is obtained by a hot mixing followed by a cold mixing.

3 . The engineering plank of claim 1 , wherein the engineering plank does not include a glue.

4 . The engineering plank of claim 1 , wherein the surface layer comprises one or more patterns generated during the thermally pressing.

5 . A method of making an engineered plank, the method comprising:

mixing a plurality of materials in a mixer to obtain a mixture;

heating the mixture such that the mixture reaches a certain temperature;

providing the heated mixture to an extruder, wherein the extruder has an opening on one end;

continuously extruding the mixture out of the opening of the extruder to produce a continuous composite substrate layer with residual heat; and

thermally pressing, utilizing the residual heat of the composite substrate layer near an exit of the opening of the extruder, a continuous surface layer onto the hot composite substrate layer to form the engineered plank in a continuous production process.

6 . The method of claim 5 , wherein the mixing comprises a hot mixing followed by a cold mixing.

7 . The method of claim 5 , further comprising:

while thermally pressing, generating one or more patterns on the surface layer.

8 . An apparatus for making an engineered plank, the apparatus comprising:

a mixer configured to mix a plurality of materials to obtain a mixture;

a heater configured to heat the mixture such that the mixture reaches a certain temperature;

an extruder comprising:

an inlet for receiving the heated mixture,

an opening on one end, and

an extrusion mold for continuously extruding the mixture out of the opening to produce a continuous composite substrate layer with residual heat; and

a rolling structure configured to thermally press, utilizing the residual heat of the composite substrate layer near an exit of the opening of the extruder, a continuous surface layer onto the hot composite substrate layer to form the engineered plank in a continuous production process.

9 . The apparatus of claim 8 , wherein the mixer is configured to perform a hot mixing followed by a cold mixing.

10 . The apparatus of claim 8 , wherein the rolling structure is configured to:

while thermally pressing, generate one or more patterns on the surface layer.
