Abstract

Polymer composite materials and methods of preparation are discussed. The composite material may comprise a polyurethane foam and a plurality of inorganic particles dispersed in the polyurethane foam. The composite material may have moisture movement properties, such that (a) a sample of the composite material having a length of 48 inches has a moisture movement of less than 0.15% along the length, and/or (b) a sample having a length of 6 inches has a moisture movement of less than 0.8% along the length, when submerged in 45° C. distilled water for 14 days.

21 . A composite material comprising:

a polyurethane foam comprising a polyol mixture comprising a polyester polyol and a Mannich polyol; and

a plurality of inorganic particles comprising fly ash and calcium carbonate dispersed in the polyurethane foam;

wherein a sample of the composite material has a moisture movement of less than 0.8% when the sample is submerged in 45° C. distilled water for 14 days, the moisture movement being a percent difference between a length of the sample before and after submergence in the distilled water, and wherein the composite material has a fire resistance that meets the standards of Class A according to ASTM E-84.

22 . The composite material of claim 21 , wherein the composite material comprises 1% to 15% by weight of the calcium carbonate.

23 . The composite material of claim 21 , wherein the calcium carbonate is in the form of limestone.

24 . A building material comprising the composite material of claim 1 .

25 . The composite material of claim 21 , wherein the fly ash is a Class C fly ash, a Class F fly ash, or a mixture thereof.

26 . The composite material of claim 21 , wherein the length of the sample of the composite material is 6 inches.

27 . The composite material of claim 26 , wherein the moisture movement of the sample is less than 0.5% when the sample is submerged in 45° C. distilled water for 14 days.

28 . The composite material of claim 21 , wherein the moisture movement of the sample is less than 0.10% when the sample is submerged in 45° C. distilled water for 14 days.

29 . The composite material of claim 21 , wherein the composite material is devoid of a fire retardant.

30 . The composite material of claim 21 , wherein the polyol mixture comprises from 10 to 90% by weight of the polyester polyol and from 10 to 90% by weight of the Mannich polyol.

31 . The composite material of claim 21 , wherein the polyol mixture has an aromaticity of about 10% to about 50%.

32 . The composite material of claim 21 , wherein the polyurethane foam comprises an epoxide compound or a silane compound.

33 . A composite material comprising:

a polyurethane foam comprising a polyol mixture comprising at least one polyol having an aromaticity greater than or equal to 30%; and

a plurality of inorganic particles comprising a mixture of fly ash and calcium carbonate dispersed in the polyurethane foam;

wherein the composite material has a moisture movement of less than 0.8% when the composite material is submerged in 45° C. distilled water for 14 days, the moisture movement being a percent difference between a dimension of the composite material before and after submergence in the distilled water, wherein the dimension is length, width, or thickness.

34 . The composite material of claim 33 , wherein the composite material has a fire resistance that meets the standards of Class A according to ASTM E-84.

35 . The composite material of claim 33 , wherein the composite material has a fire resistance that meets the standards of at least Class B according to ASTM E-84.

36 . The composite material of claim 33 , wherein the polyol mixture comprises a polyester polyol and a Mannich polyol.

37 . The composite material of claim 36 , wherein the polyol mixture further comprises a polyether polyol.

38 . The composite material of claim 33 , wherein the composite material comprises at least 0.1% by weight of the calcium carbonate.

39 . The composite material of claim 33 , wherein the polyurethane foam comprises an epoxide compound or a silane compound.
