Abstract

A catalyst composition comprising a zirconium complex of a polyvalent aryloxyether and a polymerization processes employing the same, especially a continuous, solution polymerization of ethylene and one or more C 3-30 olefins or diolefins to prepare interpolymers having improved processing properties, are disclosed.

Claims (109)

1. A process for polymerization of ethylene and one or more C 3-30 α-olefins or diolefins under continuous, solution polymerization conditions to prepare a high molecular weight interpolymer having narrow molecular weight distribution and improved processability, said process comprising conducting the polymerization in the presence of a catalyst composition comprising a zirconium complex of a polyvalent aryloxyether corresponding to the formula:

where:

R 20 independently each occurrence is a arylene- or inertly substituted arylene-group of from 6 to 20 atoms not counting hydrogen or any atoms of any substituent, said group being substituted at the position adjacent to the oxyl-metal bond with a cyclic ligand, said cyclic ligand containing from 6 to 30 atoms not counting hydrogen;

T 3 is a divalent hydrocarbon or silane group having from 1 to 20 atoms not counting hydrogen, or an inertly substituted derivative thereof; and

R D independently each occurrence is a monovalent ligand group of from 1 to 20 atoms, not counting hydrogen, or two R D groups together are a divalent ligand group of from 1 to 20 atoms, not counting hydrogen

wherein a chain transfer agent is present in an amount sufficient to decrease the Mw of the resulting interpolymers at least 10 percent compared to the molecular weight of the resulting polymer prepared in the absence of a chain transfer agent, the polymerization is conducted at a temperature from 120° C. to 250° C., the ethylene conversion is at least 85 mol percent and the resultant polymer has a density between 0.855 and 0.950 g/cm 3 , a molecular weight distribution (Mw/Mn)<3.0; a melt index I 2 <5.0 and a melt index ratio I 10 /I 2 ≧10.0.

2. The process of claim 1 wherein the quantity of chain transfer agent present in the reactor is sufficient to decrease the Mw of the resulting polymer at least 30 percent compared to the molecular weight of the resulting polymer prepared in the absence of a chain transfer agent.

3. The process of claim 1 wherein the chain transfer agent is hydrogen, present in an amount from 0.015 to 2.0 mol percent (based on ethylene).

4. The process of claim 1 wherein a monomer mixture consisting essentially of ethylene and one or more C 3-20 α-olefins is polymerized.

5. The process of claim 4 wherein a monomer mixture consisting essentially of ethylene and one or more C 6-20 α-olefins is polymerized.

6. The process of claim 1 conducted to prepare a polymer having a density a melt index, I 2 , <2.0, and a catalyst efficiency of greater than 0.5 g polymer /μg metal .

7. The process of claim 6 wherein the chain transfer agent is present in a quantity such that the decrease in Mw of the resulting polymer is >30 percent compared to the Mw of the resulting polymer made in the absence of chain transfer agent.

8. The process of claim 7 wherein the chain transfer agent is hydrogen present in the reactor in an amount of from 0.015 to 2 mol percent based on ethylene.

9. The process of any one of claims 6 - 8 wherein a monomer mixture consisting essentially of ethylene and one or more C 3-20 α-olefins is polymerized.

10. The process of claim 9 wherein a monomer mixture consisting essentially of ethylene and one or more C 6-20 α-olefins is polymerized.

11. The process of claim 6 wherein the polymer has I 10 /I 2 from 13 to 80.

12. The process of claim 1 conducted at a catalyst efficiency of greater than 0.5 g polymer /μg metal to prepare a polymer having a dissipation factor at 130° C. of less than 1 percent.

13. The process of claim 12 wherein a chain transfer agent is present in a quantity such that the decrease in Mw of the resulting polymer is >30 percent compared to the Mw of the resulting polymer made in the absence of chain transfer agent.

14. The process of claim 12 wherein the chain transfer agent is hydrogen present in the reactor in an amount of from 0.015 to 2 mol percent based on ethylene.

15. The process of any one of claims 12 - 14 wherein a monomer mixture consisting essentially of ethylene and one or more C 3-20 α-olefins is polymerized.

16. The process of claim 15 wherein a monomer mixture consisting essentially of ethylene and one or more C 6-20 α-olefins is polymerized.

17. The process of claim 16 to prepare a polymer having a I 10 /I 2 from 13 to 80.

18. A process according to claim 1 wherein the metal complex corresponds to the formula:

wherein:

Ar 2 independently each occurrence is phenylene or an alkyl-, aryl-, alkoxy- or amino-substituted phenylene group of from 6 to 20 atoms not counting hydrogen or any atoms of any substituent, and further substituted at the position adjacent to the oxyl-metal bond with a polycyclic aryl group containing from 6 to 30 atoms not counting hydrogen;

T 3 is a divalent hydrocarbon bridging group of from 2 to 20 atoms not counting hydrogen, preferably a divalent substituted or unsubstituted C 3-6 aliphatic, cycloaliphatic, or bis(alkylene)-substituted cycloaliphatic group; and

R D independently each occurrence is a monovalent ligand group of from 1 to 20 atoms, not counting hydrogen, or two R D groups together are a divalent ligand group of from 1 to 40 atoms, not counting hydrogen.

19. The process of claim 18 wherein the metal complex corresponds to of the formula:

where

Ar 4 independently each occurrence is dibenzo-1H-pyrrole-1-yl, naphthyl, anthracen-5-yl, or 1,2,3,4,6,7,8,9-octahydroanthracen-5-yl;

T 4 independently each occurrence is a propylene-1,3-diyl group, a cyclohexan-1,2-diyl group, a bis(alkylene)cyclohexan-1,2-diyl group, a cyclohexen-4,5-diyl group, or an inertly substituted derivative thereof;

R 21 independently each occurrence is hydrogen, halo, hydrocarbyl, trihydrocarbylsilyl, trihydrocarbylsilylhydrocarbyl, alkoxy or amino of up to 50 atoms not counting hydrogen; and

R D , independently each occurrence is halo or a hydrocarbyl or trihydrocarbylsilyl group of up to 20 atoms not counting hydrogen, or 2 R D groups together are a divalent hydrocarbylene, hydrocarbadiyl or trihydrocarbylsilyl group of up to 40 atoms not counting hydrogen.

20. The process of claim 18 wherein the metal complex corresponds to the formula:

wherein, R D independently each occurrence is chloro, methyl or benzyl.

21. The process of claim 18 wherein the metal complex is selected from the group consisting of:

A) bis((2-oxoyl-3-(1,2,3,4,6,7,8,9-octahydroanthracen-5-yl)-5-(methyl)phenyl)-2-phenoxy)-1,3-propanediylzirconium (IV) dimethyl,

bis((2-oxoyl-3-(1,2,3,4,6,7,8,9-octahydroanthracen-5-yl)-5-(methyl)phenyl)-2-phenoxy)-1,3-propanediylzirconium (IV) dichloride,

bis((2-oxoyl-3-(1,2,3,4,6,7,8,9-octahydroanthracen-5-yl)-5-(methyl)phenyl)-2-phenoxy)-1,3-propanediylzirconium (IV) dibenzyl,

22. The process of claim 1 wherein the resulting polymer has I 10 /I 2 >11.75 (MI) −0.188 .
