Abstract

An oxide catalyst is formed by vaporizing a quantity of at least one precursor material or catalyst material thereby forming a vapor cloud. The vapor cloud is quenches forming precipitate nanoparticles. The nanoparticles are impregnated onto supports. The supports are able to be used in existing heterogeneous catalyst systems. A system for forming oxide catalysts comprises components for vaporizing a quantity of at least one precursor material or at least one catalyst material, quenching the resulting vapor cloud and forming precipitate nanoparticles. The system further comprises components for supports with the nanoparticles.

Claims (23)

1. A method of making an oxide containing catalyst comprising:

a. providing a quantity of oxygen containing catalyst nanoparticles, wherein the step of providing comprises:

1. loading a quantity of at least one material in powdered form into a plasma gun, wherein the plasma gun includes a plasma reactor and a high turbulent quench chamber wherein the at least one material includes a catalyst material;

2. vaporizing the at least one powdered material in the plasma reactor; and

3. quenching the at least one powdered material in the high turbulent quench chamber;

b. providing a quantity of supports; and

c. forming an oxide-oxide bond between the supports and the oxygen containing catalyst nanoparticles to prevent coalescing of the oxygen containing catalyst nanoparticles during a catalytic reaction.

2. The method of claim 1 wherein the supports comprise voids and pores.

3. The method of claim 1 wherein the at least one material includes a precursor material.

4. The method of claim 3 wherein the precursor material comprises any one of a metal, a metal compound, an oxide, a salt, a carbon compound and any combination thereof.

5. The method of claim 1 wherein combining the supports with the nanoparticles comprises:

a. suspending the nanoparticles in a solution, thereby forming a suspension; and

b. mixing the suspension with a quantity of the supports.

6. The method of claim 5 wherein the solution further comprises any one of a dispersant and a surfactant.

7. The method of claim 1 wherein combining the supports with the nanoparticles comprises:

a. suspending the nanoparticles in a solution, thereby forming a suspension; and

b. mixing the suspension with a slurry having porous supports suspended therein.

8. The method of claim 5 wherein the solution further comprises any one of a dispersant and a surfactant.

9. The method of claim 7 wherein the slurry comprises any one of an organic solvent, an aqueous solvent, and a combination thereof.

10. The method of claim 1 further comprising drying the supports.

11. The method of claim 1 further comprising exposing the supports to any one of heat, pressure and a combination thereof, thereby calcining the nanoparticles onto the supports.

12. The method of claim 5 , wherein the suspending the nanoparticles in a solution comprises adding an adjunct, thereby adhering the adjunct to the nanoparticles.

13. The method of claim 7 , wherein the suspending the nanoparticles in a solution comprises adding an adjunct, thereby causing the nanoparticles to repel each other.
