Abstract

A deposition system and method includes a deposition source, a roll conveyor and at least one shield positioned at a location proximate to the deposition source.

Claims (58)

1. A deposition system comprising:

a housing that defines an enclosed deposition chamber;

a roll conveyor located within the deposition chamber to convey a substrate along a direction of conveyance, the roll conveyor comprising a plurality of rollers having an elongated length perpendicular to the direction of conveyance for supporting the substrate and a plurality of roller shafts having an elongated length perpendicular to the direction of conveyance for supporting and driving the plurality of rollers, wherein the plurality of roller shafts are longer than the plurality of rollers and have end portions at both ends their elongated length that extend beyond the elongated lengths of each of the plurality of rollers;

a deposition source located within the deposition chamber above the roll conveyor to provide a vapor deposition of a coating on the conveyed substrate;

at least one shielding cable with a collecting surface positioned within the deposition chamber for shielding the roll conveyor from overspray material from the deposition source, wherein, the shielding cable is capable of multi-direction motion for shielding at least between adjacent ones of the plurality of rollers, between adjacent ones of the plurality of roller shafts and at the end portions of the plurality of roller shafts to thereby reduce material buildup on the roller; and

the housing comprising an entry through which substrates to be coated are introduced into the deposition chamber and

an exit through which the coated substrate leaves the deposition chamber.

2. The roll conveyor of claim 1 , wherein each of the rollers has a diameter given by the formula:

,

wherein m is the mass feed rate of the deposition flux, f p is the Web Packing Fraction, t is the run time, N R is the number of rolls that collect vapor, l is the slot length, ρ is the density, and d o is the initial roller diameter.

3. The deposition system of claim 2 , wherein each of the rollers is supported by at least one graphite bushing block.

4. The shielding cable of claim 1 , wherein the shielding cable is configured to remain static.

5. The shielding cable of claim 1 , wherein the shielding cable is movable.

6. The deposition system of claim 1 , wherein each of the rollers is hollow.

7. The deposition system of claim 1 , wherein the each of the rollers is configured to operate at a temperature of less than 700° C.

8. The deposition system of claim 1 , further comprising a scraper, configured to prevent increases in shielding cable diameter.

9. The deposition system of claim 1 , wherein the shielding cable is part of a cable drive system located in at least one auxiliary chamber beneath the deposition system.

10. The deposition system of claim 1 , wherein the housing includes a lower portion and an upper portion having a horizontal junction with each other and a seal assembly that extends between the lower and upper housing portions at their horizontal junction, and the substrate is conveyed at a plane of conveyance below the horizontal junction of the lower and upper housing portions where the seal assembly is located, and the substrate is configured to exit at a location below the horizontal junction of the lower and upper housing portions where the seal assembly is located.

11. A vapor deposition system comprising:

a housing that defines an enclosed deposition chamber;

a roll conveyor within the deposition chamber to convey a substrate along a direction of conveyance,

the roll conveyor comprising a plurality of rollers having an elongated length perpendicular to the direction of conveyance for supporting the substrate and a plurality of roller shafts having an elongated length perpendicular to the direction of conveyance tier supporting and driving the plurality of rollers, wherein the plurality of roller shafts are longer than the plurality of rollers and have end portions at both ends of their elongated length that extend beyond the elongated lengths of each of the plurality of rollers;

a vapor distributor located within the deposition chamber above the roll conveyor to provide a vapor deposition of a coating on the conveyed substrate;

at least one shielding cable with a collecting surface positioned within the deposition chamber for shielding the roll conveyor from overspray material from the deposition source, wherein the shielding cable is capable of multi-direction motion for shielding at least between adjacent ones of the plurality of rollers, between adjacent ones of the plurality of roller shafts and at the end portions of the plurality of roller shafts to thereby reduce material buildup on the roller; and

the housing comprising an entry through which the substrate to be coated is introduced into the deposition chamber; and

an exit through which the coated substrate leaves the deposition chamber.

12. The deposition system of claim 11 , wherein each of the rollers is hollow.

13. The deposition system of claim 12 , further comprising a heating element in each of the hollow rollers.

14. The deposition system of claim 11 , wherein the each of the rollers is supported by at least one graphite bushing block.

15. The deposition system of claim 11 , further comprising a scraper, configured to prevent increases in shielding cable diameter.

16. The deposition system of claim 11 , further comprising a cooling block.

17. The deposition system of claim 11 , further comprising a heating element contained in each of the rollers and an insulating sheath surrounding the heating element.

18. The deposition system of claim 11 , further comprising a roller positioning stop collar.
