Abstract

Fiber webs that may be used as filter media are provided. In some embodiments, the filter media may include multiple layers. Each layer may be designed to have separate functions in the filter media. For example, a first layer may be provided for improving dust holding capacity, a second layer for improving efficiency, and a third layer for providing support and strength to the media. By designing the layers to have separate functions, each layer may be optimized to enhance its function without negatively impacting the performance of another layer of the media.

Claims (83)

1. A filter media, comprising:

a first layer comprising a first plurality of fibers, wherein the first layer has a first mean flow pore size;

a second layer comprising a second plurality of fibers having an average fiber diameter of less than or equal to about 2 microns, wherein the second layer has a second mean flow pore size, and wherein a surface of the second layer is modified to be hydrophilic; and

a third layer comprising a third plurality of fibers, wherein the third layer has a third mean flow pore size,

wherein each of the first and third mean flow pore sizes is higher than the second mean flow pore size, and

wherein the second layer is positioned between the first and third layers.

2. The filter media of claim 1 , wherein the surface of the second layer is charged.

3. The filter media of claim 1 , wherein the surface of the second layer is modified with an organic material.

4. The filter media of claim 1 , wherein the second mean flow pore size is greater than or equal to about 1 micron and less than or equal to about 10 microns.

5. The filter media of claim 1 , wherein the second layer comprises an upstream surface and downstream surface, and wherein the upstream and the downstream surfaces of the second layer are modified.

6. The filter media of claim 1 , wherein the entire second layer is modified to be hydrophilic.

7. The filter media of claim 1 , wherein the first and/or second plurality of fibers comprises synthetic fibers.

8. The filter media of claim 1 , wherein the first and/or second pluralities of fibers comprises cellulose fibers.

9. The filter media of claim 1 , wherein the first layer comprises a multi-layered structure.

10. The filter media of claim 1 , wherein the second plurality of fibers comprise microfibrillated cellulose fibers.

11. The filter media of claim 1 , wherein the filter media includes less than or equal to about 2 wt % glass fibers.

12. The filter media of claim 1 , wherein the average fiber diameter of the second plurality of fibers is greater than or equal to about 0.2 and less than or equal to about 0.8 microns.

13. The filter media of claim 1 , wherein the average fiber diameter of the second plurality of fibers is less than or equal to about 1.5 microns.

14. The filter media of claim 1 , wherein the second plurality of fibers are formed by a melt-blown process.

15. The filter media of claim 1 , wherein the second layer has an efficiency of greater than or equal to about 99% and less than or equal to about 99.99%.

16. The filter media of claim 1 , wherein the filter media has an air permeability of greater than equal to about 50 L/m 2 sec and less than or equal to about 500 L/m 2 sec.

17. The filter media of claim 1 , wherein the third plurality of fibers has an average fiber diameter of greater than or equal to about 20 microns and less than or equal to about 50 microns.

18. The filter media of claim 1 , wherein the third layer has an average weight percentage of cellulose fibers of greater than or equal to about 40 percent and less than or equal to about 100 percent.

19. The filter media of claim 1 , wherein the third layer comprises a plurality of perforations.

20. The filter media of claim 1 , wherein the second layer comprises a chemical vapor deposition coating.

21. The filter media of claim 1 , wherein the filter media has an average fluid separation efficiency of at least about 70%.

22. A filter media, comprising:

a first layer comprising a first plurality of fibers, wherein the first layer has a first mean flow pore size;

a second layer comprising a second plurality of fibers having an average fiber diameter of less than or equal to about 2 microns, wherein the second layer has a second mean flow pore size, wherein a surface of the second layer is modified to be hydrophilic or hydrophobic, and wherein the second plurality of fibers comprise microfibrillated cellulose fibers; and

a third layer comprising a third plurality of fibers, wherein the third layer has a third mean flow pore size,

wherein each of the first and third mean flow pore sizes is higher than the second mean flow pore size, and

wherein the second layer is positioned between the first and third layers.

23. A filter media, comprising:

a first layer comprising a first plurality of fibers, wherein the first layer has a first mean flow pore size;

a second layer comprising a second plurality of fibers having an average fiber diameter of less than or equal to about 2 microns, wherein the second layer has a second mean flow pore size, and wherein a surface of the second layer is modified to be hydrophilic or hydrophobic; and

a third layer comprising a third plurality of fibers, wherein the third layer has a third mean flow pore size,

wherein the third layer comprises a plurality of perforations,

wherein each of the first and third mean flow pore sizes is higher than the second mean flow pore size, and

wherein the second layer is positioned between the first and third layers.

24. The filter media of claim 23 , wherein the second layer is modified to be hydrophobic.

25. The filter media of claim 23 , wherein the surface of the second layer is charged.

26. The filter media of claim 23 , wherein the surface of the second layer is modified with an organic material.

27. The filter media of claim 23 , wherein the second mean flow pore size is greater than or equal to about 1 micron and less than or equal to about 10 microns.

28. The filter media of claim 23 , wherein the second layer comprises an upstream surface and downstream surface, and wherein the upstream and the downstream surfaces of the second layer are modified.

29. The filter media of claim 23 , wherein the entire second layer is modified to be hydrophilic or hydrophobic.

30. The filter media of claim 23 , wherein the first and/or second plurality of fibers comprises synthetic fibers.

31. The filter media of claim 23 , wherein the first and/or second pluralities of fibers comprises cellulose fibers.

32. The filter media of claim 23 , wherein the first layer comprises a multi-layered structure.

33. The filter media of claim 23 , wherein the second plurality of fibers comprise microfibrillated cellulose fibers.

34. The filter media of claim 23 , wherein the filter media includes less than or equal to about 2 wt % glass fibers.

35. The filter media of claim 23 , wherein the average fiber diameter of the second plurality of fibers is greater than or equal to about 0.2 and less than or equal to about 0.8 microns.

36. The filter media of claim 23 , wherein the average fiber diameter of the second plurality of fibers is less than or equal to about 1.5 microns.

37. The filter media of claim 23 , wherein the second plurality of fibers are formed by a melt-blown process.

38. The filter media of claim 23 , wherein the second layer has an efficiency of greater than or equal to about 99% and less than or equal to about 99.99%.

39. The filter media of claim 23 , wherein the filter media has an air permeability of greater than equal to about 50 L/m 2 sec and less than or equal to about 500 L/m 2 sec.

40. The filter media of claim 23 , wherein the third plurality of fibers has an average fiber diameter of greater than or equal to about 20 microns and less than or equal to about 50 microns.

41. The filter media of claim 23 , wherein the third layer has an average weight percentage of cellulose fibers of greater than or equal to about 40 percent and less than or equal to about 100 percent.

42. The filter media of claim 23 , wherein the second layer comprises a chemical vapor deposition coating.

43. The filter media of claim 23 , wherein the filter media has an average fluid separation efficiency of at least about 70%.

44. A filter media, comprising:

a first layer comprising a first plurality of fibers, wherein the first layer has a first mean flow pore size;

a second layer comprising a second plurality of fibers having an average fiber diameter of less than or equal to about 2 microns, wherein the second plurality of fibers comprise microfibrillated cellulose fibers, wherein the second layer has a second mean flow pore size, and wherein a surface of the second layer is modified to be hydrophilic or hydrophobic and comprises a chemical vapor deposition coating; and

a third layer comprising a third plurality of fibers, wherein the third layer has a third mean flow pore size,

wherein each of the first and third mean flow pore sizes is higher than the second mean flow pore size, and

wherein the second layer is positioned between the first and third layers.

45. The filter media of claim 44 , wherein the second layer is modified to be hydrophobic.

46. The filter media of claim 44 , wherein the surface of the second layer is charged.

47. The filter media of claim 44 , wherein the surface of the second layer is modified with an organic material.

48. The filter media of claim 44 , wherein the second mean flow pore size is greater than or equal to about 1 micron and less than or equal to about 10 microns.

49. The filter media of claim 44 , wherein the second layer comprises an upstream surface and downstream surface, and wherein the upstream and the downstream surfaces of the second layer are modified.

50. The filter media of claim 44 , wherein the entire second layer is modified to be hydrophilic or hydrophobic.

51. The filter media of claim 44 , wherein the first and/or second plurality of fibers comprises synthetic fibers.

52. The filter media of claim 44 , wherein the first and/or second pluralities of fibers comprises cellulose fibers.

53. The filter media of claim 44 , wherein the first layer comprises a multi-layered structure.

54. The filter media of claim 44 , wherein the filter media includes less than or equal to about 2 wt % glass fibers.

55. The filter media of claim 44 , wherein the average fiber diameter of the second plurality of fibers is greater than or equal to about 0.2 and less than or equal to about 0.8 microns.

56. The filter media of claim 44 , wherein the average fiber diameter of the second plurality of fibers is less than or equal to about 1.5 microns.

57. The filter media of claim 44 , wherein the second plurality of fibers are formed by a melt-blown process.

58. The filter media of claim 44 , wherein the second layer has an efficiency of greater than or equal to about 99% and less than or equal to about 99.99%.

59. The filter media of claim 44 , wherein the filter media has an air permeability of greater than equal to about 50 L/m 2 sec and less than or equal to about 500 L/m 2 sec.

60. The filter media of claim 44 , wherein the third plurality of fibers has an average fiber diameter of greater than or equal to about 20 microns and less than or equal to about 50 microns.

61. The filter media of claim 44 , wherein the third layer has an average weight percentage of cellulose fibers of greater than or equal to about 40 percent and less than or equal to about 100 percent.

62. The filter media of claim 44 , wherein the filter media has an average fluid separation efficiency of at least about 70%.
