Abstract

The present invention relates to an improved isolated core or insulated conductor with a low dielectric constant and reduced materials costs. Apparatuses and methods of manufacturing the improved isolated core or insulated conductor are also disclosed.

Claims (56)

1. A twisted wire pair comprising:

a first wire and a second wire, the first and second wires being twisted about one another to form a twisted pair; and

the first and second wires each including:

a conductor; and

an insulator surrounding the conductor, the insulator defining at least twelve channels having lengths that run generally along a length of the conductor, the at least twelve channels being circumferentially spaced relative to one another about the conductor, wherein the at least twelve channels include a first plurality of channels each having an open side that faces toward the conductor and a second plurality of channels that are surrounded on all sides by the insulator.

2. The twisted wire pair of claim 1 , wherein an outer peripheral surface of the conductor is exposed to a material within the plurality of channels having open sides that face toward the conductor.

3. The twisted wire pair of claim 1 , wherein the insulator includes a polymeric material.

4. The twisted wire pair of claim 3 , wherein the insulator includes a polyolefin material.

5. The twisted wire pair of claim 3 , wherein the insulator includes a fluoropolymer material.

6. The twisted wire pair of claim 5 , wherein the fluoropolymer material includes foamed fluoropolymer.

7. The twisted wire pair of claim 1 , wherein an overall dielectric constant of the insulator is less than about 2.

8. The twisted wire pair of claim 1 , wherein the insulator is less than about 0.01 inches thick.

9. The twisted wire pair of claim 1 , wherein the at least twelve channels include a gas within the channels.

10. The twisted wire pair of claim 9 , wherein the gas within the channels includes air.

11. The twisted wire pair of claim 1 , wherein at least one of the first and second wires has a diameter of less than about 0.042 inches.

12. A telecommunications cable comprising:

two twisted pairs of wires, the two twisted pairs of wires twisted around each other to define a core; and

an outer jacket surrounding the core;

wherein each of the two twisted pairs of wires includes a first wire and a second wire, the first and second wires each including:

a conductor; and

an insulator surrounding the conductor, the insulator defining at least twelve channels having lengths that run generally along a length of the conductor, the at least twelve channels being circumferentially spaced relative to one another about the conductor, wherein the at least twelve channels include a first plurality of channels each having an open side that faces toward the conductor and a second plurality of channels that are surrounded on all sides by the insulator.

13. The telecommunications cable of claim 12 , further comprising three twisted pairs of wires, the three twisted pairs of wires twisted around each other to define the core.

14. The telecommunications cable of claim 12 , further comprising four twisted pairs of wires, the four twisted pairs of wires twisted around each other to define the core.

15. The telecommunications cable of claim 12 , wherein an outer peripheral surface of the conductor is exposed to a material within the plurality of channels having open sides that face toward the conductor.

16. The telecommunications cable of claim 12 , wherein the outer jacket includes jacket channels.

17. The telecommunications cable of claim 12 , wherein the cable complies with a test selected from the group consisting of The National Fire Prevention Association 255, The National Fire Prevention Association 259, The National Fire Prevention Association 262 or combinations thereof.

18. The telecommunications cable of claim 12 , wherein the insulator is extruded through the use of an extrusion tip that includes a bore and a number of radially arranged grooves that extend along a longitudinal axis of the extrusion tip, wherein, during the extrusion process, the conductor is fed through the bore and the grooves create legs defining the at least twelve channels of the insulator.

19. A twisted wire pair comprising:

a first wire and a second wire, the first and second wires being twisted about one another; and

the first and second wires each including:

a conductor; and

an insulator surrounding the conductor, the insulator defining insulator channels having lengths that run generally along a length of the conductor, the insulator channels being circumferentially spaced relative to one another about the conductor, the insulator channels including a first plurality of channels and a second plurality of channels, the first plurality of channels each having an open side that faces toward the conductor and the second plurality of channels being surrounded on all sides by the insulator.

20. The twisted wire pair of claim 19 , wherein an outer peripheral surface of the conductor is exposed to a material within the first plurality of channels having open sides that face toward the conductor.

21. The twisted wire pair of claim 19 , wherein a shape of at least one of the insulator channels is selected from the group consisting of rectangular, trapezoidal and arched.

22. The twisted wire pair of claim 19 , wherein the insulator includes a polymeric material.

23. The twisted wire pair of claim 22 , wherein the insulator includes a polyolefin material.

24. The twisted wire pair of claim 22 , wherein the insulator includes a fluoropolymer material.

25. The twisted wire pair of claim 24 , wherein the fluoropolymer material includes foamed fluoropolymer.

26. The twisted wire pair of claim 19 , wherein an overall dielectric constant of the insulator is less than about 2.

27. The twisted wire pair of claim 19 , wherein the insulator is less than about 0.01 inches thick.

28. The twisted wire pair of claim 19 , wherein the insulator channels include a gas within the channels.

29. The twisted wire pair of claim 28 , wherein the gas within the channels includes air.

30. The twisted wire pair of claim 19 , wherein at least one of the first and second wires has a diameter of less than about 0.042 inches.

31. A telecommunications cable comprising:

two twisted pairs of wires, the two twisted pairs of wires twisted around each other to define a core; and

an outer jacket surrounding the core;

wherein each of the two twisted pairs of wires includes a first wire and a second wire, the first and second wires each including:

a conductor; and

an insulator surrounding the conductor, the insulator defining insulator channels having lengths that run generally along a length of the conductor, the insulator channels being circumferentially spaced relative to one another about the conductor, the insulator channels including a first plurality of channels and a second plurality of channels, the first plurality of channels each having an open side that faces toward the conductor and the second plurality of channels being surrounded on all sides by the insulator.

32. The telecommunications cable of claim 31 , further comprising three twisted pairs of wires, the three twisted pairs of wires twisted around each other to define the core.

33. The telecommunications cable of claim 31 , further comprising four twisted pairs of wires, the four twisted pairs of wires twisted around each other to define the core.

34. The telecommunications cable of claim 31 , wherein the outer jacket includes jacket channels.

35. The telecommunications cable of claim 31 , wherein the cable complies with a test selected from the group consisting of The National Fire Prevention Association 255, The National Fire Prevention Association 259, The National Fire Prevention Association 262 or combinations thereof.

36. The telecommunications cable of claim 31 , wherein the insulator is extruded through the use of an extrusion tip that includes a bore and a number of radially arranged grooves that extend along a longitudinal axis of the extrusion tip, wherein, during the extrusion process, the conductor is fed through the bore and the grooves create legs defining the channels of the insulator.

37. The telecommunications cable of claim 31 , wherein an outer peripheral surface of the conductor is exposed to a material within the first plurality of channels having open sides that face toward the conductor.

38. The telecommunications cable of claim 31 , wherein a shape of at least one of the insulator channels is selected from the group consisting of rectangular, trapezoidal and arched.
