Abstract

In a high-speed fabrication process for producing highly uniform metallic microspheres, a molten metal is passed through a small orifice, producing a stream of molten metal therefrom. A series of molten metal droplets forms from the break up of the capillary stream. To achieve high uniformity of the spheres and avoid defects, the droplets are cooled before being captured. Separating the droplets, by causing them to travel in different paths than their adjacent droplets, helps to facilitate the cooling of the droplets. The droplets can be separated by electrostatically charging them as they break off from the capillary stream. The droplets are then passed through an electric field, which can be produced by a pair of deflection plates. The droplets are dispersed by varying the electric field—e.g., by rotating the plates or by varying the voltage applied thereto—or by varying the electrostatic charge of the droplets. Advantageously, the droplets can be actively cooled in flight by passing them through a cryogenic gas chamber.

Claims (27)

1. A system for producing metallic balls from capillary stream break-up comprising:

a droplet generator adapted to produce a capillary stream of molten metal from an orifice thereof;

an electrode positioned adjacent to the orifice proximate to a point where molten metal droplets break off from the capillary stream, wherein the electrode has a voltage continuously varying with time; and

a pair of deflection plates across which a bias voltage is applied, thereby forming an electric field between the pair of deflection plates, the deflection plates being rotatable about an axis extending from the orifice of the droplet generator, wherein the pair of deflection plates are coupled to a rotatable disc.

2. The system of claim 1 further comprising a collector in spaced relation with the orifice to collect solidified droplets.

3. The system of claim 2 further comprising a gutter in spaced relation with the orifice to collect non-deflected droplets.

4. The system of claim 1 further comprising a controller coupled to the electrode and the pair of deflection plates.

5. A system for producing metallic balls from capillary stream break-up comprising:

a droplet generator adapted to produce a capillary stream of molten metal from an orifice thereof;

an electrode positioned adjacent to the orifice proximate to a point where molten metal droplets break off from the capillary stream; and

a rotatable pair of deflection plates across which a bias voltage is applied, thereby forming an electric field between the pair of deflection plates, wherein the bias voltage is continuously varying with time, and wherein the pair of deflection plates are coupled to a rotatable disc.

6. The system of claim 5 further comprising a collector in spaced relation with the orifice to collect solidified droplets.

7. The system of claim 6 further comprising a gutter in spaced relation with the orifice to collect non-deflected droplets.

8. The system of claim 5 further comprising a controller coupled to the electrode and the pair of deflection plates.

9. A system for producing metallic balls from capillary stream break-up comprising:

a droplet generator adapted to produce a capillary stream of molten metal from an orifice thereof;

an electrode positioned adjacent to the orifice proximate to a point where molten metal droplets break off from the capillary stream; and

a means for producing a rotating electric field rotating about an axis extending from the orifice.

wherein the means for producing a rotating electric field comprises a pair of deflection plates across which a bias voltage is applied.

10. The system of claim 9 wherein the deflection plates are coupled to a rotatable disc.

11. The system of claim 9 wherein the bias voltage is continuously varying with time.

12. The system of claim 9 wherein the electrode receives a voltage continuously varying with time.

13. The system of claim 9 further comprising a collector in spaced relation with the orifice to collect solidified droplets.

14. The system of claim 13 further comprising a gutter in spaced relation with the orifice to collect non-deflected droplets.

15. The system of claim 9 further comprising a controller coupled to the electrode and the means for generating a rotating electric field.

16. The system of claim 9 further comprising a cooling chamber in spaced relation to the means for generating a rotating electric field.

17. The system of claim 16 wherein the chamber includes a gas inlet.
