Abstract

A method of manufacturing an exhaust gas sensor that includes positioning at least a portion of a subassembly of the exhaust gas sensor in a mold fixture, overmolding at least a portion of the subassembly with a ceramic material, and removing the overmolded subassembly from the mold fixture.

Claims (34)

1. An exhaust gas sensor assembly comprising:

a housing;

a sensor element partially received in the housing;

a ceramic material overmolded to the housing to bond the ceramic material and the housing together and to encapsulate a portion of the sensor element; and

a weld ring molded to the ceramic material to bond the ceramic material and the weld ring together, the weld ring being spaced apart from the housing.

2. The exhaust gas sensor assembly of claim 1 , wherein the ceramic material encapsulates a central portion of the sensor element, leaving at least one end of the sensor element un-encapsulated.

3. The exhaust gas sensor assembly of claim 1 , wherein the ceramic material is at least partially overmolded into a bore in the housing.

4. The exhaust gas sensor assembly of claim 1 , further comprising a spacer positioned in the housing, the ceramic material abutting the spacer.

5. The exhaust gas sensor assembly of claim 1 , further comprising a wire harness subassembly, the wire harness subassembly including a wire and a sleeve.

6. The exhaust gas sensor assembly of claim 5 , wherein the sleeve of the wire harness subassembly is coupled to the weld ring.

The exhaust gas sensor assembly of claim 5 , further comprising a terminal pin having a first end electrically coupled with the sensor element, wherein the terminal pin is at least partially encapsulated by the ceramic material such that a second end of the terminal pin extends from the ceramic material and couples to the wire of the wire harness subassembly.

8. The exhaust gas sensor assembly of claim 1 , wherein the sensor element is a planar sensor element.

9. The exhaust gas sensor assembly of claim 1 , wherein the overmolded ceramic material is a mica material.

10. The exhaust gas sensor assembly of claim 6 , wherein the sleeve of the wire harness subassembly is welded to the weld ring.

11. The exhaust gas sensor assembly of claim 6 , wherein the ceramic material provides an insulating barrier between the housing and the sleeve of the wire harness subassembly.

12. The exhaust gas sensor assembly of claim 11 , wherein the ceramic material is a mica material.

13. The exhaust gas sensor of claim 1 , wherein the ceramic material is bonded to the encapsulated portion of the sensor element.

14. The exhaust gas sensor of claim 13 , wherein a hermetic seal is formed where the ceramic material is bonded to the sensor element.

15. An exhaust gas sensor assembly comprising:

a housing;

a sensor element partially received in the housing;

a ceramic material molded directly to the housing to bond the ceramic material and the housing together at a first end of the ceramic material and to encapsulate a portion of the sensor element, the ceramic material extending away from the housing to a second end;

a weld ring molded directly to the ceramic material at the second end to bond the ceramic material and the weld ring together, the weld ring being spaced apart from and connected to the housing by the ceramic material; and

a wire harness subassembly, the wire harness subassembly including a wire and a sleeve, the sleeve of the wire harness subassembly being welded to the weld ring;

wherein the ceramic material provides an insulating barrier between the housing and the sleeve of the wire harness subassembly.

16. The exhaust gas sensor assembly of claim 15 , wherein a portion of the ceramic material between the housing and the weld ring defines an exposed external surface of the exhaust gas sensor.

17. The exhaust gas sensor assembly of claim 15 , wherein the ceramic material encapsulates a central portion of the sensor element, leaving at least one end of the sensor element un-encapsulated.

18. The exhaust gas sensor assembly of claim 15 , wherein the ceramic material is at least partially molded into a bore in the housing.

19. The exhaust gas sensor assembly of claim 15 , further comprising a spacer positioned in the housing, the ceramic material abutting the spacer.

The exhaust gas sensor assembly of claim 15 , further comprising a terminal pin having a first end electrically coupled with the sensor element, wherein the terminal pin is at least partially encapsulated by the ceramic material such that a second end of the terminal pin extends from the ceramic material and couples to the wire of the wire harness subassembly.

21. The exhaust gas sensor assembly of claim 15 , wherein the sensor element is a planar sensor element.

22. The exhaust gas sensor assembly of claim 15 , wherein the molded ceramic material is a mica material.

23. The exhaust gas sensor of claim 15 , wherein the ceramic material is bonded to the encapsulated portion of the sensor element.

24. The exhaust gas sensor of claim 15 , wherein a hermetic seal is formed where the ceramic material encapsulates the sensor element.
