Abstract

Heavy weight stretch fabrics comprising ethylene/α-olefin interpolymer are described. The fabric often has a weight of at least 10 ounces per square yard measured according to ASTM 3776 and has a stretch of at least 10 percent measured according to ASTM D3107. These fabrics exhibit excellent chemical, resistance (for example chlorine or caustic resistance) and durability, that is they retain their shape and feel over repeated exposure to processing conditions, such as stone-washing, dye-stripping, PET-dyeing and the like, and industrial laundry conditions.

Claims (49)

1. A heavy weight stretch fabric comprising one or more elastic fibers wherein the fabric has a weight of at least about 10 ounces per square yard measured according to ASTM 3776 and a stretch of at least about 10 percent measured according to ASTM D3107 and wherein the elastic fiber comprises the reaction product of at least one ethylene/α-olefin interpolymer and at least one cross-linking agent, wherein the uncrosslinked ethylene/α-olefin interpolymer is characterized by one or more of the following characteristics:

(a) has a Mw/Mn from about 1.7 to about 3.5, at least one melting point, Tm, in degrees Celsius, and a density, d, in grams/cubic centimeter, wherein the numerical values of Tm and d correspond to the relationship:

T m >−2002.9+4538.5( d )−2422.2( d ) 2 , or

(b) has a Mw/Mn from about 1.7 to about 3.5 and is characterized by a heat of fusion, ΔH in J/g, and a delta quantity, ΔT, in degrees Celsius defined as the temperature difference between the tallest DSC peak and the tallest CRYSTAF peak, wherein the numerical values of ΔT and ΔH have the following relationships.

Δ T>− 0.1299(Δ H )+62.81 for ΔH greater than zero and up to 130 J/g,

ΔT≧48° C. for ΔH greater than 130 J/g,

wherein the CRYSTAF peak is determined using at least 5 percent of the cumulative polymer, and if less than 5 percent of the polymer has an identifiable CRYSTAF peak, then the CRYSTAF temperature is 30° C.; or

(c) is characterized by an elastic recovery, Re, in percent at 300 percent strain and 1 cycle measured with a compression-molded film of the ethylene/α-olefin interpolymer, and has a density, d, in grams/cubic centimeter, wherein the numerical values of Re and d satisfy the following relationship when the ethylene/α-olefin interpolymer is substantially free of a cross-linked phase:

Re> 1481−1629( d ); or

(d) has a molecular fraction which elutes between 40° C. and 130° C. when fractionated using TREF, characterized in that the fraction has a molar comonomer content of at least 5 percent higher than that of a comparable random ethylene interpolymer fraction eluting between the same temperatures, wherein said comparable random ethylene interpolymer has the same comonomer(s) and a melt index, density and molar comonomer content (based on the whole polymer) within 10 percent of that of the ethylene/α-olefin interpolymer; or

(e) is characterized by a storage modulus at 25° C. G′(25° C.), and a storage modulus at 100° C. G′(100° C.), wherein the ratio of G′(25° C.) to G′(100° C.) is from about 1:1 to about 10:1; or

(f) at least one molecular fraction which elutes between 40° C. and 130° C. when fractionated using TREF, characterized in that the fraction has a block index of at least 0.5 and up to about 1 and a molecular weight distribution, Mw/Mn, greater than about 1.3 or

(g) an average block index greater than zero and up to about 1.0 and a molecular weight distribution, Mw/Mn, greater than about 1.3.

The fabric of claim 1 wherein the fabric is capable of surviving a treatment selected from the group consisting of: i) exposure to a 10% by weight sodium hypochlorite solution for a period of at least 90 minutes at a temperature of at least 140° F.; ii) exposure to a 5% by weight permanganate solution for a period of at least 90 minutes at a temperature of at least 140° F.; iii) 50 cycles of industrial laundering at temperatures of at least about 65° C.; iv) 20 cycles of drycleaning with perchloroethylene; or v) mercerization; and wherein surviving means that after said treatment the fabric exhibits a growth of less than 20% as determined according to ASTM D3107.

3. The fabric of claim 2 , wherein the fabric exhibits growth of less than about 10% as determined according to ASTM D3107 after the treatment.

4. The fabric of claim 2 which is capable of surviving two or more of the treatments.

5. The fabric of claim 1 , wherein said fibers comprise a gel content of about 10% to about 75% by weight.

6. The fabric of claim 1 , wherein the ethylene/α-olefin interpolymer comprises from about 1 up to about 15 percent by weight of the fabric.

7. The fabric of claim 1 , wherein the fabric weighs at least about 11 ounces per square yard.

8. The fabric of claim 1 , wherein the fabric has a stretch of at least about 14 percent.

9. The fabric of claim 1 , wherein the fabric comprises at least one other material selected from the group consisting of cellulose, cotton, flax, ramie, rayon, viscose, hemp, wool, silk, linen, bamboo, tencel, mohair, polyester, polyolefin, polyamide and mixtures thereof.

10. The fabric of claim 1 , which comprises elastic fibers comprised of a polymer selected from the group consisting of polybutylene terephthalate, spandex, poly(ethylene terephthalate), poly(trimethylene terephthalate), and mixtures thereof.

11. The fabric of claim 1 , wherein the elastic fiber further comprises a polyolefin blend having an overall melt index (I 2 ) of less than 2.5 g/0 min before crosslinking with a density in the range of about 0.865 to 0.885 g/cm 3 .

12. The fabric of claim 1 , wherein the elastic fiber further comprises a polyolefin blend wherein said polyolefin blend comprises a first polyolefin having a density from about 0.855 to about 0.88 g/cm 3 and a second polyolefin having a residual crystallinity at 80° C. of greater than 9%.

The fabric of claim 1 , wherein the elastic fiber further comprises a polyolefin blend wherein the polyolefin blend has a density from about 0.855 to about 0.88 g/cm 3 or a residual crystallinity at 80° C. of greater than 9%; or both a density from about 0.855 to about 0.88 g/cm 3 and a residual crystallinity at 80° C. of greater than 9%.

The fabric of claim 1 , wherein the elastic fiber further comprises a polyolefin blend wherein said polyolefin blend comprises a first polyolefin having a density from about 0.855 to about 0.88 g/cm 3 and a second polyolefin having a residual crystallinity at 80° C. of greater than 9% and wherein the first or second polyolefin comprises homogeneously branched polyethylene.

15. The fabric of claim 1 , wherein the elastic fiber further comprises at least one other polymer.

16. The fabric of claim 11 , wherein the elastic fiber further comprises at least one other polymer and wherein the other polymer comprises an ethylene copolymer, polyethylene, propylene copolymer, polypropylene, or mixtures thereof.

17. The fabric of claim 1 , wherein the growth to stretch ratio is from about 0.05 to about 0.4.

18. A heavy weight stretch fabric comprising an elastic fiber, wherein the fabric has a weight of at least about 10 ounces per square yard measured according to ASTM 3776 and a growth to stretch ratio of from about 0.05 to about 0.4 and wherein the elastic fiber comprises the reaction product of at least one ethylene/α-olefin interpolymer and at least one cross-linking agent, wherein the uncrosslinked ethylene/α-olefin interpolymer is characterized by one or more of the following characteristics:

(a) has a Mw/Mn from about 1.7 to about 3.5, at least one melting point, Tm, in degrees Celsius, and a density, d, in grams/cubic centimeter, wherein the numerical values of Tm and d correspond to the relationship:

T m >−2002.9+4538.5( d )−2422.2( d ) 2 , or

(b) has a Mw/Mn from about 1.7 to about 3.5, and is characterized by a heat of fusion, ΔH in J/g, and a delta quantity, ΔT, in degrees Celsius defined as the temperature difference between the tallest DSC peak and the tallest CRYSTAF peak, wherein the numerical values of ΔT and ΔH have the following relationships:

ΔT>− 0.1299(Δ H )+62.81 for ΔH greater than zero and up to 130 J/g,

ΔT≧48° C. for ΔH greater than 130 J/g,

wherein the CRYSTAF peak is determined using at least 5 percent of the cumulative polymer, and if less than 5 percent of the polymer has an identifiable CRYSTAF peak, then the CRYSTAF temperature is 30° C.; or

(c) is characterized by an elastic recovery, Re, in percent at 300 percent strain and 1 cycle measured with a compression-molded film of the ethylene/α-olefin interpolymer, and has a density, d, in grams/cubic centimeter, wherein the numerical values of Re and d satisfy the following relationship when the ethylene/α-olefin interpolymer is substantially free of a cross-linked phase:

Re> 1481−1629( d ); or

(d) has a molecular fraction which elutes between 40° C. and 130° C. when fractionated using TREF, characterized in that the fraction has a molar comonomer content of at least 5 percent higher than that of a comparable random ethylene interpolymer fraction eluting between the same temperatures, wherein said comparable random ethylene interpolymer has the same comonomer(s) and a melt index, density, and molar comonomer content (based on the whole polymer) within 10 percent of that of the ethylene/α-olefin interpolymer; or

(e) is characterized by a storage modulus at 25° C. G′(25° C.), and a storage modulus at 100° C., G′(100° C.), wherein the ratio of G′(25° C.) to G′(100° C.) is from about 1:1 to about 10:1; or

(f) at least one molecular fraction which elutes between 40° C. and 130° C. when fractionated using TREF, characterized in that the fraction has a block index of at least 0.5 and up to about 1 and a molecular weight distribution, Mw/Mn, greater than about 1.3 or

(g) an average block index greater than zero and up to about 1.0 and a molecular weight distribution, Mw/Mn, greater than about 1.3.

The fabric of claim 18 wherein the fabric is capable of surviving a treatment selected from the group consisting of: i) exposure to a 10% by weight sodium hypochlorite solution for a period of at least 90 minutes at a temperature of at least 140° F.; ii) exposure to a 5% by weight permanganate solution for a period of at least 90 minutes at a temperature of at least 140° F.; iii) 50 cycles of industrial laundering at temperatures of at least about 65° C.; iv) 20 cycles of drycleaning with perchloroethylene; or v) mercerization; and wherein surviving means that after said treatment the fabric exhibits a growth of less than 20% as determined according to ASTM D3107.

20. A garment made from the fabric of claim 1 .

21. A garment made from the fabric of claim 1 wherein the fabric is denim.

22. A garment made from the fabric of claim 1 wherein the garment is a uniform.

23. The fabric of claim 1 wherein the fabric is stone washed.

24. The fabric of claim 1 wherein the fabric is a bi-stretch fabric.

25. The fabric of claim 1 wherein the fabric is a bi-stretch fabric and further comprises elastic fibers comprised of a polymer selected from the group consisting of polybutylene terephthalate, spandex, poly(ethylene terephthalate), poly(trimethylene terephthalate), and mixtures thereof.
