Abstract

A method for manufacturing a one-piece axle tube housing with localized sections of increased wall thickness includes providing a tube blank, inserting a mandrel having a reduced diameter profile, passing the tube through an extrusion die to conform the tube to the shape of the mandrel; and extraction of the mandrel from the tube to cause outward deformation of the tube at specific locations. A further reducing step may be used to form the final desired profile, including reduced inner and outer diameters along sections of the axle tube housing.

Claims (20)

1. A tubular axle housing formed from an integral tubular blank, the tubular axle housing defining a longitudinal axis along its length, the tubular axle housing comprising:

a carrier end for supporting a brake assembly, a flange end opposite the carrier end for attaching the axle housing to a vehicle, and a main body extending between the carrier and flange ends;

the main body including a first load bearing region longitudinally spaced from the carrier end, a second load bearing region between the first load bearing region and the flange end, and a central portion between the first and second load bearing regions having a central wall thickness, a central inner diameter and a central outer diameter;

the first load bearing region being locally outwardly thickened and having a first wall thickness, a first inner diameter and a first outer diameter, the first wall thickness being defined by the difference between the first outer diameter and the first inner diameter; and

the second load bearing region being locally inwardly thickened and having a second wall thickness, a second inner diameter and a second outer diameter, the second wall thickness being defined by the difference between the second outer diameter and the second inner diameter,

wherein the central outer diameter is smaller than the first outer diameter, the central inner diameter is larger than the second inner diameter and the central wall thickness is smaller than the first and second wall thicknesses.

2. The tubular axle housing of claim 1 , wherein one end of the carrier and flange ends has an inner end diameter smaller than the central inner diameter.

The tubular axle housing of claim 1 , wherein the main body further includes a carrier end portion formed between the carrier end and the first load bearing region, the carrier end portion having a carrier end portion wall thickness and a carrier end portion outer diameter smaller than at least one of the first outer diameter and the central outer diameter.

4. The tubular axle housing of claim 3 , wherein the carrier end portion has a carrier end portion inner diameter smaller than at least one of the first inner diameter and the central inner diameter.

5. The tubular axle housing of claim 3 , wherein the carrier end portion wall thickness is smaller than the first wall thickness.

The tubular axle housing of claim 3 , wherein the main body further includes a first transition zone between the carrier end portion and the first load bearing region, the first transition zone having a first variable wall thickness transitioning smoothly from the first wall thickness to the carrier end portion wall thickness.

7. The tubular axle housing of claim 6 , wherein a portion of the first transition zone has a uniform wall thickness.

8. The tubular axle housing of claim 6 , wherein the carrier end portion and the first transition zone have a common inner diameter equal to the first inner diameter.

9. The tubular axle housing of claim 1 , wherein the main body further includes a flange end portion formed between the flange end and the second load bearing region, the flange end portion having a flange end portion inner diameter larger than the second inner diameter.

10. The tubular axle housing of claim 9 , wherein the flange end portion has a flange end portion outer diameter smaller than at least one of the second outer diameter and the central outer diameter.

The tubular axle housing of claim 9 , wherein the flange end portion has a flange end portion wall thickness and the main body further includes a second transition zone between the flange end portion and the second load bearing region, the second transition zone having a second variable wall thickness transitioning smoothly from the second wall thickness to the flange end portion wall thickness.

12. The tubular axle housing of claim 11 , wherein a portion of the second transition zone has a uniform wall thickness.

13. The tubular axle housing of claim 11 , wherein the flange end portion and the second transition zone have a common outer diameter equal to the second outer diameter.

The tubular axle housing of claim 1 , wherein the main body further includes a first central transition zone between the central portion and the first load bearing region and a second central transition zone between the central portion and the second load bearing region, the first central transition zone having a first variable wall thickness transitioning smoothly from the first wall thickness to the central wall thickness, the second central transition zone having a second variable wall thickness transitioning smoothly from the second wall thickness to the central wall thickness.

15. The tubular axle housing of claim 14 , wherein the first transition zone and the central portion have a common inner diameter equal to the first inner diameter and the second transition zone and the central portion have a common outer diameter equal to the second outer diameter.
