Abstract

A method for printing three-dimensional parts with an additive manufacturing system, comprising printing successive layers having increasing cross-sectional areas, and printing layers of a three-dimensional part onto the previously printed layers, where a last layer of the previously printed successive layers has a cross-sectional area that is at least as large as a footprint area of the three-dimensional part.

Claims (35)

1. A method for printing three-dimensional parts with an additive manufacturing system, the method comprising:

printing successive layers along a printing axis onto a first receiving surface of a print foundation, wherein the printed successive layers have increasing cross-sectional areas parallel to a build plane that is normal to the printing axis, wherein a last layer of the printed successive layers defines a second receiving surface;

printing layers of a three-dimensional part onto the second receiving surface, wherein the last layer of the printed successive layers has a first cross-sectional area parallel to the build plane, wherein a first layer defines of the three-dimensional part has a second cross-sectional area parallel to the build plane, and wherein the first cross-sectional area is at least as large as the second cross-sectional area; and

print the three dimensional part to a dimension greater than the additive manufacturing system by indexing a platen gantry extendable out of a port of the additive manufacturing system.

2. The method of claim 1 , wherein the printed successive layers define a soluble support structure.

The method of claim 1 , and further comprising printing layers of a scaffold for the three-dimensional object onto the second receiving surface, wherein a first layer of the scaffold has a third cross-sectional area parallel to the build plane, and wherein the first cross-sectional area is at least as large as a combination of the second cross-sectional area and the third cross-sectional area.

The method of claim 3 , wherein a last layer of the scaffold defines a third receiving surface, and wherein the method further comprises printing successive layers along the printing axis onto the third receiving surface, wherein the successive layers printed onto the third receiving surface have increasing cross-sectional areas parallel to the build plane.

5. The method of claim 4 , wherein a last layer of the successive layers printed onto the third receiving surface defines a fourth receiving surface, and wherein the method further comprises printing layers of a second three-dimensional part onto the fourth receiving surface.

The method of claim 5 , wherein the successive layers printed onto the third receiving surface are printed as a wedge portion of the scaffold, and wherein the method further comprises printing a support structure onto the fourth receiving surface, and wherein printing the layers of a second three-dimensional part onto the fourth receiving surface comprise printing the layers onto the support structure.

7. The method of claim 1 , wherein the print foundation includes a starter piece comprising:

a first portion having the first receiving surface; and

a platform portion having edge segments on opposing sides of the first portion.

8. The method of claim 7 , and further comprising engaging the edge segments of the platform portion with a drive mechanism of the additive manufacturing system to index the starter piece along the printing axis.

9. A method for printing three-dimensional parts with an additive manufacturing system, the method comprising:

providing a first cross-sectional area of a receiving surface parallel to a build plane;

providing a footprint area of a three-dimensional part parallel to the build plane;

generating tool paths for successive layers that increase in cross-sectional areas parallel to the build plane from the first cross-sectional area to at least the footprint area of the three-dimensional part;

printing the successive layers with the additive manufacturing system onto the receiving surface based on the generated tool paths; and

printing a three-dimensional part onto the printed successive layers wherein a length of the three-dimensional part is greater than a length of the additive manufacturing system.

10. The method of claim 9 , wherein the printed successive layers define a wedge portion of a scaffold.

11. The method of claim 10 , and further comprising printing a support structure onto the printed successive layers, wherein printing the three-dimensional part onto the printed successive layers comprises printing the three-dimensional part onto the support structure.

12. The method of claim 9 , and further comprising:

providing a footprint area of a scaffold parallel to the build plane;

generating tool paths for successive layers that increase in cross-sectional areas parallel to the build plane from the first cross-sectional area to at least a combined area of the footprint areas of the three-dimensional part and the scaffold; and

printing the scaffold onto the printed successive layers, wherein the scaffold braces the three-dimensional part parallel to the build plane.

13. The method of claim 9 , wherein the receiving surface is a surface of a print foundation retained by the additive manufacturing system.

14. A method for printing three-dimensional parts with an additive manufacturing system, the method comprising:

printing a scaffold along a printing axis with the additive manufacturing system, wherein the printed scaffold comprises a plurality of successive wedge portions offset along the printing axis, and wherein each wedge portion has a receiving surface with a cross-sectional area parallel to a build plane that is normal to the printing axis; and

printing a three-dimensional part onto each printed receiving surface, such that each three-dimensional part is associated with one of the receiving surfaces, wherein each three-dimensional part has a cross-sectional area parallel to the build plane that is less than or equal to the cross-sectional area of its associated receiving surface.

15. The method of claim 14 , and further comprising printing a support structure onto each receiving surface, wherein printing a three-dimensional part onto each printed receiving surface comprises printing each three-dimensional part onto one of the support structures.

16. The method of claim 15 , wherein each support structure comprises a soluble support material.

17. The method of claim 15 , wherein each support structure separates the scaffold into separate scaffold segments, each scaffold segment having at least one of the wedge portions.

18. The method of claim 14 , wherein the printed scaffold comprises edge segments, and wherein the method further comprises engaging the edge segments of the platform portion with a drive mechanism of the additive manufacturing system to index the scaffold along the printing axis.

19. The method of claim 14 , wherein at least two of the plurality of successive wedge portions have different geometries.

20. The method of claim 18 , wherein the drive mechanism comprises a platen gantry extendable out of a port of the additive manufacturing system and further comprises indexing the scaffold along the printing axis by an incremental length corresponding to a single layer with the printing of each successive layer to grow the three dimensional part through the port and outside of the system.
