Abstract

A drive axle shaft and method for making the same are provided. A tubular blank is inserted in a first die including an orifice. The tubular blank is extruded through the orifice to form an elongate tubular body with a longitudinal axis. A first longitudinal end of the tubular body is heated. The tubular body is inserted into a bore in a support apparatus. The support apparatus defines a second die at one end surrounding the bore, and the first longitudinal end of the tubular body projects outwardly from the bore. A third die comprises a mandrel configured to be received within the tubular body. A wheel flange is formed by moving at least one of the support apparatus and the third die toward the other of the support apparatus and the third die to deform the first longitudinal end of the tubular body between the second and third dies.

Claims (34)

1. A method for forming a drive axle shaft, comprising the steps of:

inserting a tubular blank in a first die including a die orifice;

extruding the tubular blank through the die orifice to form an elongate tubular body with a longitudinal axis;

selectively and locally heating a first longitudinal end portion of the tubular body;

inserting the tubular body into a bore in a support apparatus, the support apparatus defining a second die at one end surrounding the bore and the first longitudinal end portion of the tubular body projecting outwardly from the bore;

providing a third die comprising a mandrel configured to be received within the tubular body;

providing a fourth die comprising a mandrel configured to be received within the tubular body;

forming a vehicle wheel flange by moving at least one of the support apparatus and the third die toward the other of the support apparatus and the third die to deform the first longitudinal end portion of the tubular body between the second and third dies; and

moving, prior to the forming step, at least one of the support apparatus and the fourth die toward the other of the support apparatus the fourth die to expand an inner portion of the first longitudinal end portion of the tubular body radially outwardly between the second and fourth dies;

wherein the vehicle wheel flange includes a wheel mount configured to couple a vehicle wheel to the drive axle shaft; and

wherein selectively and locally heating the first longitudinal end portion occurs prior to forming the vehicle wheel flange.

2. The method of claim 1 wherein a portion of the mandrel of the fourth die comprises an outer diameter that increases in the axial direction toward a base of the fourth die.

3. The method of claim 2 wherein a length of the mandrel of the fourth die measured from the base of the fourth die is greater than a length of the mandrel of the third die measured from the base of the third die.

4. The method of claim 1 wherein the third and fourth dies are mounted on a shuttle, the shuttle configured to move the third and fourth dies in a radial direction and an axial direction.

5. The method of claim 4 wherein forming the wheel flange further comprises displacing the first longitudinal end portion of the tubular body in the axial direction away from the second die while the shuttle moves at least one of the third and fourth dies into position.

6. The method of claim 5 wherein displacing the first longitudinal end of the tubular body comprises applying a force to a second longitudinal end portion of the tubular body in an axial direction.

7. The method of claim 1 wherein heating the first longitudinal end portion of the tubular body comprises selectively heating the first longitudinal end portion via electromagnetic induction.

8. The method of claim 1 further comprising the step of ejecting the tubular body from the support apparatus.

9. The method of claim 8 wherein ejecting the tubular body comprises applying a force to a second longitudinal end portion of the tubular body.

10. A method for forming a drive axle shaft, comprising:

inserting a tubular blank in a first die including an outlet end having a die orifice;

extruding the tubular blank through the die orifice to form an elongate tubular body with a longitudinal axis;

selectively and locally heating a first longitudinal end portion of the tubular body;

inserting the tubular body into a bore of a support apparatus such that the first longitudinal end portion of the tubular body projects outwardly from the bore and the body is substantially supported by the support apparatus, the support apparatus defining a second die at one end surrounding the bore;

providing a third die comprising a mandrel configured to be received within the tubular body;

providing a fourth die comprising a mandrel configured to be received within the tubular body;

forming a vehicle wheel flange by moving at least one of the support apparatus and the third die toward the other of the support apparatus and the third die to sandwich the first longitudinal end portion of the tubular body between the second and third dies; and

moving, prior to the forming step, at least one of the support apparatus and the fourth die toward the other of the support apparatus the fourth die to expand an inner portion of the first longitudinal end portion of the tubular body radially outwardly between the second and fourth dies;

wherein the vehicle wheel flange includes a wheel mount configured to couple a vehicle wheel to the drive axle shaft; and

wherein selectively and locally heating the first longitudinal end portion occurs prior to forming the vehicle wheel flange.

11. The method of claim 10 , wherein the third die is supported on a base, and wherein the mandrel has an outer diameter that varies in some portions across its length.

12. The method of claim 10 , wherein the third die is mounted on a shuttle configured to move the third die in at least one of a radial direction or an axial direction.

13. The method of claim 10 , further comprising temporarily displacing the tubular body within the support apparatus by applying a force to a second longitudinal end portion of the tubular body to direct the first longitudinal end portion away from the second die.

14. The method of claim 10 , further comprising ejecting the tubular body from the support apparatus, wherein ejecting the tubular body comprises applying a force to a second longitudinal end portion of the tubular body.
