Abstract

A method for manufacturing a custom wearable and/or implantable medical device, such as an orthosis (e.g., an ankle brace, etc.), a prosthesis or the like, includes use of scanning processes. A digital model of a surface may be applied to a digital device model to define a custom digital device model. The digital model and, thus, the custom digital device model may include one or more standard features. The custom digital device model may be used with an automated manufacturing process to make some or all of the custom wearable and/or implantable medical device. In some embodiments, additive manufacturing processes may be used to form a portion or all of the custom wearable and/or implantable medical device.

Claims (52)

1. A method for fabricating a custom wearable and/or implantable medical device, comprising:

obtaining a plurality of scans of a body part for which the custom wearable and/or implantable medical device is to be made, the plurality of scans corresponding to a plurality of positions of the body part during movement of the body part or during movement of an adjacent body part;

generating a digital body model of the body part from the plurality of scans, the digital body model including custom surface data corresponding to at least one surface of the body part;

applying the digital body model to a digital device model to incorporate the custom surface data into the digital device model to create a custom digital device model; and

using the custom digital device model to manufacture the custom wearable and/or implantable medical device for use on the body part.

2. The method of claim 1 , wherein applying the digital body model to the digital device model comprises applying the digital body model to a digital device model including at least one standard feature.

3. The method of claim 2 , wherein applying the digital body model to the digital device model comprises incorporating custom surface data into a customizable area of the digital device model.

4. The method of claim 1 , further comprising:

analyzing data from the plurality of scans to identify at least one location of the body part that is subject to unnaturally restricted motion during movement of the body part; and

fabricating the custom wearable and/or implantable medical device to:

enable natural movement of the at least one location of the body part.

5. The method of claim 1 , wherein obtaining the plurality of scans comprises:

forming a plurality of molds of the body part in a plurality of different positions, each mold of the plurality of molds corresponding to a position of the plurality of different positions; and

scanning the plurality of molds to provide the custom surface data for generating the digital body model.

6. The method of claim 1 , further comprising:

forming a plurality of molds of the body part in a plurality of different positions, each mold of the plurality of molds corresponding to a position of the plurality of different positions;

forming a plurality of positive physical models of the body part, each positive physical model of the plurality of positive physical models being made from a mold of the plurality of molds; and

scanning the plurality of positive physical models to provide the custom surface data for generating the digital body model.

7. The method of claim 1 , further comprising:

applying at least one modification symbol to the digital body model; and

incorporating a modification corresponding to the at least one modification symbol into the digital body model, the at least one modification symbol corresponding to a modification to be made while manufacturing the custom wearable and/or implantable medical device.

8. The method of claim 1 , wherein using the custom digital device model to manufacture the custom wearable and/or implantable medical device for use on the body part includes:

analyzing data from the plurality of scans to identify at least one location of the body part that is subject to undesired motion or movement during movement of the body part; and

manufacturing the custom wearable and/or implantable medical device to:

prevent the undesired motion or movement of the at least one location of the body part; and

enable natural movement of unaffected locations of the body part.

9. The method of claim 1 , wherein using the custom digital device model includes:

separating the custom digital device model into a plurality of sections; and

sequentially defining a plurality of adjacent sections of the custom wearable and/or implantable medical device, at least one section being formed adjacent to and secured to a previously formed section of the custom wearable and/or implantable medical device.

10. The method of claim 1 , wherein using the custom digital device model to manufacture the custom wearable and/or implantable medical device for use on the body part includes:

defining a first region of the custom wearable and/or implantable medical device from a first material; and

defining a second region of the custom wearable and/or implantable medical device from a second material, the second material being different from the first material, the second region being in a same plane as the first region.

11. The method of claim 1 , wherein fabricating the custom wearable and/or implantable medical device comprises fabricating a custom prosthesis.

12. The method of claim 1 , wherein obtaining the plurality of scans comprises dynamically scanning the body part for which the custom wearable and/or implantable medical device is to be made during movement of the body part and/or during movement of an adjacent body part.

13. A method for manufacturing a custom wearable and/or implantable medical device, comprising:

obtaining surface contour data corresponding to a contour of at least one surface of a body part of a patient;

applying the surface contour data to a digital device model to define a custom digital device model; and

fabricating the custom wearable and/or implantable medical device by selectively using a plurality of different materials in an additive manufacturing process.

14. The method of claim 13 , further comprising:

generating a physical model of the body part of the patient,

wherein obtaining the surface contour data comprises scanning the physical model.

15. The method of claim 14 , wherein generating the physical model is conducted remotely from fabricating the custom wearable and/or implantable medical device.

16. The method of claim 13 , comprising defining a custom interface of a prosthesis, including at least one cushioning region and at least one support and/or stability region.

17. A method for manufacturing a custom wearable and/or implantable medical device, comprising:

generating a physical model of a body part of a patient; and

obtaining surface contour data corresponding to a contour of at least one surface of the body part from the physical model;

applying the surface contour data to a digital device model to define a custom digital device model; and

using the custom digital device model to fabricate the custom wearable and/or implantable medical device.

18. The method of claim 17 , wherein using the custom digital device model to fabricate the custom wearable and/or implantable medical device comprises using the digital device model in an additive manufacturing process.

19. The method of claim 17 , further comprising:

assembling a custom element of the custom wearable and/or implantable medical device with at least one standard element of the custom wearable and/or implantable medical device.

20. The method of claim 17 , wherein using the custom digital device model to fabricate the custom wearable and/or implantable medical device comprises fabricating the custom wearable and/or implantable medical device within a day.
