Abstract

An electrode/separator assembly for use in an electrochemical cell includes a current collector; a porous composite electrode layer adhered to the current collector, said electrode layer comprising at least electroactive particles and a binder; and a porous composite separator layer comprising inorganic particles substantially uniformly distributed in a polymer matrix to form nanopores and having a pore volume fraction of at least 25%, wherein the separator layer is secured to the electrode layer by a solvent weld at the interface between the two layers, said weld comprising a mixture of the binder and the polymer. Methods of making and using the assembly are also described.

Claims (29)

1. A separator for an electrochemical cell, comprising:

a porous composite layer adhered on a porous support, the composite layer comprising:

electrochemically stable inorganic particles having a particle size less than 1 μm in an electrochemically stable polymer matrix, said composite layer having a multimodal pore distribution comprising a smaller pore size, an intermediate pore size, and a larger pore size, wherein the smaller pore size is substantially uniformly distributed in the composite layer and the larger pore size is randomly distributed in the composite layer, wherein dimensions of the pores are nanoscale.

2. The separator of claim 1 , wherein the smaller pore size is in a range of about 5-100 nm.

3. The separator of claim 1 , wherein the larger pore size is in a range of about 100-500 nm.

4. The separator of claim 1 , wherein the larger pore size is in a range of about 100-200 nm.

5. The separator of claim 1 , wherein the particles are substantially monodisperse and the particle size is in a range of about 10-500 nm.

6. The separator of claim 1 , wherein the composite layer has a pore volume fraction of greater than 25%.

7. The separator of claim 1 , wherein the composite layer comprises the inorganic particles and a polymer binder in a weight ratio of about 95:5 to about 35:65 inorganic particles: polymer.

8. The separator of claim 1 , wherein the intermediate pore size is in a range of about 10-400 nm.

9. The separator of claim 1 , wherein the polymer matrix comprises a polymer which is electrochemically compatible with Li-ion cells.

10. The separator of claim 1 , wherein the polymer matrix is selected from the group of latex polymers and polyvinylidene fluoride-based polymers.

11. The separator of claim 1 , wherein said inorganic particles are selected from the group consisting of silica, alumina, natural and synthetic zeolites, and other electrochemically stable inorganic particles of appropriate particle size.

12. The separator of claim 11 , wherein said silica comprises fumed silica.

13. The separator of claim 1 , wherein the layer has a total thickness in the range of about 2-40 μm.

14. The separator of claim 1 , wherein the support comprises an electrode.

15. The separator of claim 1 , wherein the support comprises a polymer sheet.

16. The separator of claim 1 , wherein the composite layer is substantially free of cracks or defects.

17. A separator for an electrochemical battery cell, comprising:

a porous composite layer adhered on a porous support, the porous composite layer comprising electrochemically stable inorganic particles having a particle size in a range of about 10-20 nm in an electrochemically stable polymer matrix;

wherein the electrochemically stable inorganic particles are substantially monodisperse;

wherein the porous composite layer has a multimodal nanoscale pore size distribution comprising a smaller pore size, an intermediate pore size, and a larger pore size, the smaller pore size being substantially uniformly distributed in the porous composite layer and the larger pore size being randomly distributed in the porous composite layer; and

wherein the intermediate pore size is in a range of about 10-400 nm.

18. The separator of claim 17 , wherein the porous composite layer comprises the electrochemically stable inorganic particles and polymer in a weight ratio of about 65:35 to about 45:55.

19. A separator for an electrochemical battery cell, comprising:

a porous composite layer adhered on a porous support, the porous composite layer comprising electrochemically stable inorganic particles having a particle size in a range of about 10-50 nm in an electrochemically stable polymer matrix;

wherein the porous composite layer has a multimodal nanoscale pore size distribution comprising a smaller pore size, an intermediate pore size, and a larger pore size, the smaller pore size being substantially uniformly distributed in the porous composite layer and the larger pore size being randomly distributed in the porous composite layer; and

wherein the smaller pore size is in a range of about 5-100 nm, the intermediate pore size is in a range of about 10-400 nm, and the larger pore size is in a range of about 100-500 nm.

20. The separator of claim 19 , wherein the porous composite layer has a total thickness in a range of about 10-20 μm.
