Abstract

The present disclosure provides oxidative coupling of methane (OCM) systems for small scale and world scale production of olefins. An OCM system may comprise an OCM subsystem that generates a product stream comprising C 2+ compounds and non-C 2+ impurities from methane and an oxidizing agent. At least one separations subsystem downstream of, and fluidically coupled to, the OCM subsystem can be used to separate the non-C 2+ impurities from the C 2+ compounds. A methanation subsystem downstream and fluidically coupled to the OCM subsystem can be used to react H 2 with CO and/or CO 2 in the non-C 2+ impurities to generate methane, which can be recycled to the OCM subsystem. The OCM system can be integrated in a non-OCM system, such as a natural gas liquids system or an existing ethylene cracker.

Claims (36)

1. A system for performing oxidative coupling of methane (OCM) comprising:

an OCM unit comprising a single OCM reactor having two reaction zones within the single OCM reactor, the reaction zones comprising:

(i) a methane conversion zone comprising a fixed OCM catalyst bed configured to receive methane (CH 4 ) and an oxidizing agent in an OCM process over the fixed OCM catalyst bed to yield an OCM product stream comprising compounds with two or more carbon atoms; and

(ii) an ethane conversion zone comprising a post-bed cracking (PBC) unit disposed immediately downstream and physically separated from the fixed OCM catalyst bed, the PBC unit configured to receive the OCM product stream and react alkanes from the OCM product stream to yield an OCM effluent stream comprising one or more alkenes, including ethylene, and compounds with two or more carbon atoms;

a methanation unit in fluid communication with the OCM unit and configured to receive CO and/or CO 2 contained in the OCM effluent stream and to react at least portion of the CO and/or CO 2 in a methanation process to form CH 4 and to direct at least a portion of the formed CH 4 to the OCM unit;

a heat exchanger in fluid communication with the OCM unit and the methanation unit, wherein the heat exchanger is configured to transfer heat from the OCM effluent stream to an effluent stream comprising CH 4 from the methanation unit; and

a computer subsystem comprising one or more computer processors programmed to select a plurality of operating conditions sufficient to perform a process that comprises (i) use of the OCM unit to conduct the OCM process to yield the OCM product stream, (ii) use of the PBC unit to react the alkanes to yield the OCM effluent stream, and (iii) use of the methanation unit to react the CO and/or CO 2 to form CH 4 , wherein the plurality of operating conditions is selected such that a ratio of all carbon atoms output from the system as hydrocarbons to all carbon atoms input to the system is at least about 0.40.

2. The system of claim 1 , wherein the OCM unit is a refractory-lined adiabatic reactor.

3. The system of claim 1 , further comprising an an inlet to the PBC unit configured to receive a stream comprising ethane.

4. The system of claim 1 , further comprising an inlet to the PBC unit configured to receive a stream comprising propane and/or butane.

5. The system of claim 1 , wherein the one or more computer processors are programmed to control an inlet temperature of the OCM unit at less than 600° C.

6. The system of claim 1 , further comprising at least one additional OCM unit connected in series or in parallel to the OCM unit.

7. The system of claim 1 , wherein the one or more computer processors are programmed to select the plurality of operating conditions such that a ratio of all carbon atoms output from the system as hydrocarbons to all carbon atoms input to the system is at least about 0.5.

8. The system of claim 1 , wherein the one or more computer processors are programmed to select the plurality of operating conditions such that a ratio of all carbon atoms output from the system as hydrocarbons to all carbon atoms input to the system is at least about 0.6.

9. The system of claim 1 , wherein the fixed OCM catalyst bed comprises a nanowire catalyst.

10. The system of claim 2 , wherein the one or more computer processors are programmed to control an inlet temperature of the fixed OCM catalyst bed at less than 600° C.

11. The system of claim 10 , wherein the one or more computer processors are programmed to control a difference between the inlet temperature of the fixed OCM catalyst bed and an outlet temperature of the fixed OCM catalyst bed at greater than 250° C.

The system of claim 1 , wherein the methanation unit comprises a methanation catalyst that converts CO and/or CO 2 into CH 4 at a selectivity for the formation of CH 4 that is at least about 10-fold greater than a selectivity of the methanation catalyst for formation of coke from the CO or CO 2 .

13. The system of claim 1 , further comprising an acetylene hydrogenation reactor configured to convert at least a portion of acetylene from the OCM product stream to ethylene or ethane.

14. The system of claim 13 , further comprising an inlet to the PBC unit configured to receive at least a portion of the ethane from the acetylene hydrogenation reactor.

15. The system of claim 1 , further comprising a temperature control unit coupled to the OCM unit and configured to reduce a temperature of the OCM effluent stream to a target temperature of less than or equal to about 700° C. within about 1 second.

16. The system of claim 1 , wherein the methanation unit comprises an adiabatic methanation reactor.

17. A system for performing oxidative coupling of methane (OCM) comprising:

an OCM unit comprising a single OCM reactor having two reaction zones within the single OCM reactor, the reaction zones comprising:

(i) a methane conversion zone comprising a fixed OCM catalyst bed configured to receive methane (CH 4 ) and an oxidizing agent in an OCM process over the fixed OCM catalyst bed to yield an OCM product stream comprising compounds with two or more carbon atoms; and

(ii) an ethane conversion zone comprising a post-bed cracking (PBC) unit disposed immediately downstream and physically separated from the fixed OCM catalyst bed, the PBC unit configured to receive the OCM product stream and react alkanes from the OCM product stream to yield an OCM effluent stream comprising one or more alkenes, including ethylene, and compounds with two or more carbon atoms;

a methanation unit in fluid communication with the OCM unit and configured to receive CO and/or CO 2 contained in the OCM effluent stream and to react at least portion of the CO and/or CO 2 in a methanation process to form CH 4 and to direct at least a portion of the formed CH 4 to the OCM unit;

a heat exchanger in fluid communication with the OCM unit and the methanation unit, wherein the heat exchanger is configured to transfer heat from the OCM effluent stream to an effluent stream comprising CH 4 from the methanation unit; and

a computer subsystem comprising one or more computer processors programmed to select a plurality of operating conditions sufficient to perform a process that comprises (i) use of the OCM unit to conduct the OCM process to yield the OCM product stream, (ii) use of the PBC unit to react the alkanes to yield the OCM effluent stream, and (iii) use of the methanation unit to react the CO and/or CO 2 to form CH 4 , wherein the plurality of operating conditions is selected such that the system operates at a carbon efficiency of at least about 50%.

18. A system for performing oxidative coupling of methane (OCM) comprising:

an OCM unit comprising a single OCM reactor having two reaction zones within the single OCM reactor, the reaction zones comprising:

(i) a methane conversion zone comprising a fixed OCM catalyst bed configured to receive methane (CH 4 ) and an oxidizing agent in an OCM process over the fixed OCM catalyst bed to yield an OCM product stream comprising compounds with two or more carbon atoms; and

(ii) an ethane conversion zone comprising a post-bed cracking (PBC) unit disposed immediately downstream and physically separated from the fixed OCM catalyst bed, the PBC unit configured to receive the OCM product stream and react alkanes from the OCM product stream to yield an OCM effluent stream comprising one or more alkenes, including ethylene, and compounds with two or more carbon atoms;

a methanation unit in fluid communication with the OCM unit and configured to receive CO and/or CO 2 contained in the OCM effluent stream and to react at least portion of the CO and/or CO 2 in a methanation process to form CH 4 and to direct at least a portion of the formed CH 4 to the OCM unit;

a heat exchanger in fluid communication with the OCM unit and the methanation unit, wherein the heat exchanger is configured to transfer heat from the OCM effluent stream to an effluent stream comprising CH 4 from the methanation unit; and

a computer subsystem comprising one or more computer processors programmed to select a plurality of operating conditions sufficient to perform a process that comprises (i) use of the OCM unit to conduct the OCM process to yield the OCM product stream, (ii) use of the PBC unit to react the alkanes to yield the OCM effluent stream, and (iii) use of the methanation unit to react the CO and/or CO 2 to form CH 4 , wherein the plurality of operating conditions is selected such that the system consumes less than 120 MMBtu of energy per ton of ethylene (C 2 H 4 ) or C 3+ compounds enriched.
