Abstract

A method of forming a shipping container includes mixing paper fibers with a binder fiber to form a mixture; disposing the mixture onto a surface to form a layer of the mixture; applying heat to form a paper fiber batt from the mixture having a fixed width and fixed length; and inserting the paper fiber batt within an interior of a corrugated box.

Claims (17)

1. A method of forming a shipping container, the method comprising:

mixing paper fibers with about 0.5% to 25% by weight meltable PE/PP bi-component binder fiber to form a mixture, the binder fibers being of a length of less than about 24 millimeters;

disposing the mixture onto a surface to form a layer of the mixture, the mixture having a density of 1300 to 1600 grams per square meter;

applying heat to form a paper fiber batt from the mixture having a fixed width and fixed length;

forming a shipping container from a paper medium, the shipping container defining an interior;

securing a paper layer to the paper fiber batt; and

surrounding the interior of the shipping container with the paper fiber batt,

wherein subjecting the shipping container to a repulpability test produces a fiber yield of greater than 85%.

2. The method of claim 1 , wherein the step of securing the paper layer to the paper fiber batt comprises encapsulating the paper fiber batt within the paper layer.

The method of claim 2 , wherein the step of forming the shipping container from the paper medium comprises folding the encapsulated paper fiber batt to form a bottom of the shipping container along the fold and also to define lateral edges adjacent to the bottom and a top arranged opposite to the bottom, the top defining an opening.

4. The method of claim 1 , wherein the thermoplastic binder fiber has a length of between about 0.5 mm to about 16 mm.

5. The method of claim 1 , wherein the step of forming the shipping container from the paper medium comprises forming a corrugated box, and wherein the step of securing the paper layer to the paper fiber batt comprises coupling the paper fiber batt to the corrugated box.

6. The method of claim 1 , wherein the PE/PP bi-component binder fiber makes up less than 10% by weight of the paper fiber batt.

7. The method of claim 1 , wherein about 50% of the PE/PP bi-component binder fiber has a length of about 1 millimeter and about 50% of the PE/PP bi-component binder fiber has a length of about 6 millimeters.

8. The method according to claim 1 , wherein applying heat to form a paper fiber batt further comprises applying pressure with the heat to form the paper fiber batt.

9. The method according to claim 1 , further comprising the step of sealing at least two lateral edges of the paper layer.

10. The method according to claim 9 , wherein the lateral edges are sealed by heat sealing.
