Abstract

An additive manufacturing system configured to: during a first build cycle of an additive manufacturing process for manufacturing a first layer of a build, sampling a first set of sensor data streams via the sensor suite; calculate a first likelihood of failure of the build based on the first set of sensor data streams; in response to calculating the first likelihood of failure within a first likelihood range, flag the build to indicate the first likelihood of failure; and in response to calculating the first likelihood of failure within a second likelihood range greater than the first likelihood range, pause the additive manufacturing process, and notify an operator of the additive manufacturing system of the first likelihood of failure.

Claims (27)

1. An additive manufacturing system comprising:

a build window;

a projection system:

arranged beneath a lower surface of the build window; and

configured to project electromagnetic radiation toward an upper surface of the build window;

a build platform:

facing the build window; and

configured to retract and advance relative to the build window;

a sensor suite comprising a load cell configured to record forces applied to the build platform during an additive manufacturing process; and

a controller configured to:

during a build cycle of the additive manufacturing process for manufacturing a build;

control the projection system to selectively photocure a layer of the build between the build platform and the separation membrane, the layer of the build adhered to the build platform;

control the build platform to retract the layer of the build from the build window;

control the sensor suite to sample a set of sensor data streams, the set of sensor data streams comprising a force profile sampled via the load cell;

access a target force profile representing a target retraction of the build platform from the build window;

access a retraction failure detection model;

calculate, via the retraction failure detection model, the likelihood of failure of the build based on the target force profile and the set of sensor data streams comprising the force profile by:

identifying a first peak force during an initial separation stage and a second peak force during a vector peeling stage based on the force profile; and

calculating the likelihood of failure of the build based on the target force profile, the first peak force during the initial separation stage and the second peak force during the vector peeling stage;

calculate a likelihood of failure of the build based on the set of sensor data streams comprising the force profile;

in response to calculating the likelihood of failure within a first likelihood range, flag the build to indicate the likelihood of failure; and

in response to calculating the likelihood of failure within a second likelihood range greater than the first likelihood range:

pause the additive manufacturing process; and

notify an operator of the additive manufacturing system of the likelihood of failure.

2. The additive manufacturing system of claim 1 , wherein the controller is configured to calculate, via the retraction failure detection model, the likelihood of failure of the build based on the target force profile and the set of sensor data streams by:

identifying an initial separation stage duration and a vector peeling stage duration based on the force profile; and

calculating, via the retraction failure detection model, the likelihood of failure of the build based on the target force profile, the initial separation stage duration, and the vector peeling stage duration.
