Abstract

A modular foundation support system includes modular foundation support components including self-aligning and torque transmitting coupler features wherein a plurality of \ elongated ribs are aligned with a plurality of elongated grooves to rotationally interlock the modular foundation support components to one another.

Claims (38)

1. A modular foundation support system comprising:

a first modular foundation support component comprising:

a first steel shaft having a first axial length and a first distal end, the first distal end formed with an outer surface and at least two spaced apart ribs projecting outwardly from the outer surface;

wherein the at least two spaced apart ribs are linear ribs or spiral ribs; and

a second modular foundation support component comprising:

a second steel shaft having a second axial length to support the building foundation in combination with the first modular support foundation component;

wherein the second steel shaft includes a second distal end, the second distal end formed with an inner surface and at least two spaced apart grooves depending inwardly from the inner surface;

wherein the at least two spaced apart grooves are linear grooves or spiral grooves;

wherein when the outer surface is inserted into the inner surface the at least two spaced apart ribs are received in the at least two spaced apart grooves to establish a rotationally interlocked mechanical connection between the first and second modular foundation support components while the connected first and second modular foundation support components are being driven into the ground proximate the building foundation; and

wherein the outer surface and the inner surface are configured to be fastened together at a location spaced from the at least two spaced apart ribs and the at least two spaced apart grooves.

2. The modular foundation support system in accordance with claim 1 , wherein the outer surface and the inner surface are cylindrically round surfaces.

3. The modular foundation support system in accordance with claim 2 , wherein the at least two spaced apart ribs and the at least two spaced apart grooves are formed integrally on the respective first and second distal ends of the first and second steel shafts.

4. The modular foundation support system of claim 3 , wherein the at least two spaced apart ribs or the at least two grooves are swaged on the respective first and second distal ends of the first and second steel shafts.

The modular foundation support system in accordance with claim 1 , further comprising a first fastener hole formed in the first distal end of the first steel shaft and a second fastener hole formed in the second distal end of the second steel shaft, wherein when the at least two spaced apart ribs are mated with the at least two spaced apart grooves the first and second fastener holes are self-aligning with one another to receive a first fastener therethrough.

6. The modular foundation support system in accordance with claim 5 , wherein the first fastener is mechanically isolated from rotational torque transmission by the rotationally interlocked mechanical connection.

7. The modular foundation support system in accordance with claim 1 , wherein at least three spaced apart ribs project outwardly from the outer surface.

8. The modular foundation support system in accordance with claim 7 , wherein the at least three spaced apart ribs includes at least one rib that is proportionally larger than another one of the at least three spaced apart ribs.

9. The modular foundation support system in accordance with claim 1 , wherein the at least two spaced apart ribs include linear ribs extending parallel to a longitudinal axis of the first steel shaft.

10. The modular foundation support system in accordance with claim 1 , wherein the first steel shaft or the second steel shaft has a circular, square, or hexagonal cross-section.

11. The modular foundation support system of claim 1 , wherein the second distal end of the second steel shaft defines an outer coupler, the second steel shaft further comprising an inner coupler at an end of the second steel shaft opposite the second distal end.

12. The modular foundation support system of claim 1 , wherein one of the first steel shaft or the second steel shaft is provided with a helical auger.

13. The modular foundation support system of claim 12 , further comprising a foundation support bracket, a foundation support plate, or a drive tool coupler.

14. A modular foundation support system comprising:

at least one modular steel shaft with opposing distal ends and a plurality of torque transmitting coupler features proximate both of the opposing distal ends;

wherein the plurality of torque transmitting coupler features include outwardly projecting elongated ribs or inwardly depending elongated grooves respectively extending from a rounded surface;

wherein the outwardly projecting elongated ribs are linear ribs or spiral ribs and wherein the inwardly depending elongated grooves are linear grooves or spiral grooves;

wherein the outwardly projecting elongated ribs or the inwardly depending elongated grooves are swaged on at least one of the respective opposing distal ends of the at least one modular steel shaft;

wherein a mated engagement of the plurality of torque transmitting coupler features to at least one other modular steel shaft realizes a combined shaft length to support a building foundation when driven into the ground proximate the building foundation.

15. The modular foundation support system in accordance with claim 14 , wherein the outwardly projecting elongated ribs includes at least three outwardly projecting elongated ribs.

The modular foundation support system in accordance with claim 14 , wherein the at least one modular steel shaft includes only outwardly projecting elongated ribs on a first one of the opposing distal ends, and wherein the modular steel shaft includes only inwardly depending elongated grooves on a second one of the opposing distal ends.

17. The modular foundation support system in accordance with claim 14 , further comprising a helical auger.

18. The modular foundation support system of claim 14 , further comprising a foundation support bracket, a foundation support plate, or a drive tool coupler.

19. A coupled shaft assembly for a foundation support system comprising:

a first foundation support shaft including an outer coupler portion having an inner opening and an inner surface formed with a plurality of inwardly extending torque transmitting edges; and

a second foundation support shaft including an inner coupler portion having an outer surface formed with a plurality of outwardly extending torque transmitting edges;

wherein when the outer surface of the inner coupler portion is received through the inner opening and engaged to the inner surface of the outer coupler portion, an interlocking torque transmission structure is established between the inwardly extending torque transmitting edges and the outwardly extending torque transmitting edges; and

wherein at least one of the inner coupler portion and the outer coupler portion is swaged on an end portion of the respective first foundation support shaft or the second support foundation shaft.

20. The coupled shaft assembly of claim 19 , wherein the outwardly extending torque transmitting edges are defined by linear ribs or spiral ribs, and wherein the inwardly extending torque transmitting edges are defined by linear grooves or spiral grooves.
