Abstract

Nonwoven materials and products comprising nonwoven materials are provided that include a substrate comprising fibers and nanoparticles incorporated into at least a portion of the substrate. A nonwoven material comprises a substrate comprising fibers and having a first surface and an opposing second surface, and nanoparticles disposed within the substrate at least between the first and second surfaces. The density of the nanoparticles decreases from the first surface towards the second surface, or a higher density of nanoparticles is disposed on the two surfaces as compared to the middle section of the substrate. This density gradient formed by the nanoparticles improves the performance characteristics of the material for a number of different applications. For example, the nanoparticles increase the overall surface area within the substrate, which may increase its filtration efficiency and allow for the capture of submicron contaminants without significantly compromising other factors, such as pressure drop across the filter.

Claims (24)

1 . A nonwoven material comprising:

a substrate comprising fibers and having a first surface and an opposing second surface; and

nanoparticles disposed within the substrate at least between the first and second surfaces, wherein the nanoparticles have at least one dimension less than 1 micron, wherein an area density of the nanoparticles decreases from the first surface towards the second surface.

2 . The nonwoven material of claim 1 , wherein the nanoparticles disposed adjacent to, or near, the first surface are greater in number than the nanoparticles disposed adjacent to, or near the second surface.

3 . The nonwoven material of claim 1 , wherein the nanoparticles are disposed within the substrate from the first surface to at least a midpoint between the first surface and the second surface.

4 . The nonwoven material of claim 1 , wherein the nanoparticles are disposed within the substrate from the first surface to the second surface.

5 . The nonwoven material of claim 2 , wherein the area density of the nanoparticles at the midpoint is less than about 25% of the density of the nanoparticles at the first surface.

6 . The nonwoven material of claim 3 , wherein the area density of the nanoparticles at the second surface is less than about 50% of the density of the nanoparticles at the first surface.

7 . The nonwoven material of claim 1 , wherein the substrate has a thickness from the first surface to the second surface, wherein the nanoparticles are disposed within the substrate in at least 70% of the width from the first surface to the second surface.

8 . The nonwoven material of claim 2 , wherein the nanoparticles are disposed within the substrate in at least 90% of the thickness from the first surface to the second surface.

9 . The nonwoven material of claim 1 , wherein the substrate comprises a filter media comprising fibers having a linear density of about 3 denier or greater.

10 . The nonwoven material of claim 1 , wherein the nanoparticles are isolated within a gas and dispersed through the first surface of the substrate.

11 . The nonwoven material of claim 1 , wherein the fibers have an electrostatic charge.

12 . A nonwoven material comprising:

a substrate containing fibers having a diameter greater than 1 micron; and

a plurality of nanoparticles disposed within an internal structure of the substrate and bonded to the one or more fibers, wherein the nanoparticles have at least one dimension less than 1 micron, wherein an add-on amount of the nanoparticles decreases from the first surface towards the second surface.

13 . The nonwoven material of claim 12 , wherein the add-on amount of the nanoparticles within the nonwoven fiber substrate is about 0.1 grams/m 2 (gsm) to about 20 grams/m 2 (gsm).

14 . The nonwoven material of claim 12 , wherein the add-on amount is 2 grams/m 2 (gsm) or greater.

15 . The nonwoven material of claim 12 , wherein the fibers in the substrate have a first area density in grams per meter squared (gsm) and the nanoparticles have a second area density in gsm, wherein a ratio of the first area density to the second area density is less than or equal to about 100.

16 . The nonwoven material of claim 15 , wherein the ratio is less than or equal to about 33.5.

17 . The nonwoven material of claim 12 , wherein the nanoparticles are substantially dispersed throughout the substrate.

18 . The nonwoven material of claim 12 , wherein the nanoparticles are entrained within a gas, individualized, and dispersed through the first surface of the substrate.

19 . The nonwoven material of claim 12 , wherein the substrate has a width from the first surface to the second surface, wherein the nanoparticles are disposed within the substrate in at least 70% of the width from the first surface to the second surface.

20 . An air filter product comprising the nonwoven material of claim 12 .
