Abstract

Filter media and filters, such as air filters, face masks, gas turbine and compressor air intake filters, panel filters and the like, are provided that include nanoparticles dispersed throughout at least a portion of the filter media. A filter media comprises a fiber substrate with a first surface and an opposing second surface. The filter media includes nanoparticles disposed within the fiber substrate at least between the first and second surfaces such that an area density of the nanoparticles decreases from the first surface towards the second surface. This density gradient formed by the nanoparticles through at least a portion of the substrate improves the performance characteristics of the filter. The nanoparticles increase the overall surface area within the fiber substrate, which may increase its filtration efficiency and allows for the capture of submicron contaminants without significantly compromising other factors, such as pressure drop or air flow through the filter.

Claims (24)

1 . A filter media comprising:

a fiber substrate with a first surface and an opposing second surface;

nanoparticles disposed within the fiber substrate at least between the first and second surfaces, wherein the nanoparticles have at least one dimension less than 1 micron, wherein an area density of the nanoparticles decreases from the first surface towards the second surface.

2 . The filter media of claim 1 , further comprising an add-on amount of the nanoparticles within the nonwoven fiber substrate of about 0.1 grams/m 2 (gsm) to about 20 grams/m 2 (gsm).

3 . The filter media of claim 2 , wherein the add-on amount is 2 grams/m 2 (gsm) or greater.

4 . The filter media of claim 1 , wherein the nanoparticles disposed adjacent to, or near, the first surface are greater in number than the nanoparticles disposed adjacent to, or near, the second surface.

5 . The filter media of claim 1 , wherein the nanoparticles are disposed within the substrate from the first surface to at least a midpoint between the first surface and the second surface.

6 . The filter media of claim 1 , wherein the nanoparticles are disposed within the substrate from the first surface to the second surface.

7 . The filter media of claim 5 , wherein the area density of the nanoparticles at the midpoint is about 25% of the area density of the nanoparticles at the first surface.

8 . The filter media of claim 6 , wherein the density of the nanoparticles at the second surface is about 50% of the area density of the nanoparticles at the first surface.

9 . The filter media of claim 1 , wherein the substrate comprises fibers having a linear density of about 3 denier or greater.

10 . The filter media of claim 1 , wherein the nanoparticles are entrained within a gas, individualized, and dispersed through the first surface of the fibrous substrate.

11 . The filter media of claim 1 , wherein the filter media has a MERV rating greater than about 10 and a pressure drop less than about 0.5 inches of water.

12 . A filter comprising:

a filter media comprising a substrate containing fibers having a diameter greater than 1 micron, a first surface and a second surface opposite the first surface; and

a plurality of nanoparticles disposed within an internal structure of the substrate, wherein the nanoparticles have at least one dimension less than 1 micron, wherein an add-on amount of the nanoparticles decreases from the first surface towards the second surface.

13 . The filter of claim 12 , wherein the add-on amount of the nanoparticles within the nonwoven fiber substrate is about 0.1 grams/m 2 (gsm) to about 20 grams/m 2 (gsm).

14 . The filter of claim 12 , wherein the add-on amount is 2 grams/m 2 (gsm) or greater.

15 . The filter of claim 12 , wherein the fibers in the substrate have a first area density in grams/m2 and the nanoparticles have a second area density in grams/m2, wherein a ratio of the first area density to the second area density is less than or equal to about 100.

16 . The filter of claim 15 , wherein the ratio is less than or equal to about 67.

17 . The filter of claim 15 , wherein the ratio is less than or equal to about 33.5.

18 . The filter of claim 12 , wherein the filter media has a MERV rating greater than about 10 and a pressure drop less than about 0.5 inches of water.

19 . The filter of claim 18 , wherein the MERV rating is about 13 and the pressure drop is equal to or less than about 0.36 inches of water.

20 . The filter of claim 18 , wherein the MERV rating is about 14 and the pressure drop is equal to or less than about 0.5 inches of water.
