Abstract

Methods and apparatus for additive manufacture of an optical element corresponding with an energy transmissibility image. The optical element may include a contact lens or intraocular lens. The optical element may be formed via intermittent pinning of deposited polymerizable mixture, partial cure, and final cure of the deposited polymerizable mixture. A pattern of multiple defined areas may be manufactured, with each area representing an amount of energy transmissibility associated with each respective area.

Claims (24)

1. A method of forming an optical element via additive manufacturing, the method comprising steps of:

a. emitting a first print pattern of polymerizable mixture as droplets, the first print pattern of polymerizable mixture corresponding with an energy transmissibility pattern that comprises multiple defined areas, wherein each of the multiple defined areas representing a light transmissibility value, wherein the light transmissibility value represents an amount of light that passes through a respective area of the optical element, and wherein the light transmissibility value corresponds with an amount of polymerizable mixture emitted as the first print pattern, and wherein the energy transmissibility pattern comprises a grayscale image that comprises multiple defined areas, wherein each of the multiple defined areas represents a digital data value based on a digital scale, the digital scale is selected from one of: 8-bit, 16-bit, 32-bit, or 64-bit, and the digital data value represents an amount of light that passes through a respective area of the multiple defined areas;

b. receiving at least a portion of the droplets on a receiving surface comprising one or both of: a substrate and previously emitted polymerizable mixture; and

c. integrating at least a portion of the droplets of polymerizable mixture received on the receiving surface, to form a combined volume of polymerizable mixture.

2. The method of claim 1 , additionally comprising the step of partially curing the droplets deposited on the receiving surface.

3. The method of claim 2 , additionally comprising the step of emitting a second print pattern of polymerizable mixture as droplets to form the combined volume of polymerizable mixture; and partially curing the combined volume of polymerizable mixture.

4. The method of claim 3 additionally comprising the step of curing the combined volume of polymerizable mixture.

5. The method of claim 4 , wherein digital data value that represents an amount of light comprises an amount of visible light energy.

6. The method of claim 5 , wherein the digital data value corresponds with a darkness level of an area of the grayscale image, and the darkness level corresponds with a thickness of an area of the optical element.

The method of claim 6 , wherein the digital data value corresponds with an amount of polymerizable mixture to be placed at a location that corresponds with at least one of: an optical characteristic of a patient's eye; a surface property of the patient's eye; and a size and shape of the patient's eye.

8. The method of claim 1 , wherein the substrate comprises an ophthalmic device selected from one of: a contact lens and an intraocular lens, onto which a polymerizable mixture is deposited to modify the ophthalmic device.

9. The method of claim 8 , wherein the substrate comprises an arcuate surface.

10. The method of claim 1 , wherein the optical element comprises an ophthalmic device selected from: a spectacle lens, a contact lens, an overlay lens, an intraocular lens, a corneal implant, an ophthalmic insert, and an ocular insert.

11. The method of claim 1 , wherein the optical element has an asymmetrical design.

12. The method of claim 1 , wherein the optical element comprises a different power in different meridians in an optic zone.

13. The method according to claim 1 , additionally comprising a step of embedding an object in the polymerizable mixture on the receiving surface.

14. The method of claim 13 wherein the object embedded in the polymerizable mixture comprises one or more of: an insert, an electronic device, and a rigid lens.

The method according to claim 3 , additionally comprising the step of depositing in the polymerizable mixture a releasing reservoir comprising a functionally active substance for providing therapeutic benefits, wherein the functionally active substance includes at least one therapeutic agent selected from: lubricants, wetting agents, active pharmaceutical ingredients (API), biological agents, ophthalmic pharmaceutical agents, ophthalmic demulcents, and antimicrobial compounds.

The method of claim 1 , wherein the step of emitting the first print pattern of polymerizable mixture comprises emitting an amount of polymerizable mixture to be placed at a given location on the receiving surface that corresponds with a data value associated with pixels included in the energy transmissibility pattern.

The method of claim 2 , additionally comprising a step of allowing one or both of: surface tension and microforces to act on the droplets of polymerizable mixture on the receiving surface to accomplish one or more of: level out high and low areas formed during deposition of the droplets, smooth a surface of the deposited droplets of polymerizable mixture; flow the deposited droplets of polymerizable mixture into interstitial areas; and form a uniform edge of the deposited droplets of polymerizable mixture, prior to the step of exposing the first print pattern of polymerizable mixture received on the receiving surface to a pinning process.

18. The method of claim 1 wherein the polymerizable mixture comprises one or both of: a pigment and a reactive tint.

19. The method of claim 1 wherein the substrate comprises one or more of: glass, polyolefin, and polystyrene, with a coating compatible with the polymerizable mixture.

20. The method of claim 1 additionally comprising the step of treating the receiving surface with a surfactant.

21. The method of claim 12 , wherein the optic zone comprises an entirety of the optical element.
