Abstract

A method for coupling ends of two insulated conductors includes coupling an end portion of a core of a first insulated conductor to an end portion of a core of a second insulated conductor. At least a part of the end portions of the cores are at least partially exposed. Electrically insulating material is placed over the exposed portions of the cores. A sleeve is placed over end portions of the two insulated conductors to be coupled. The sleeve includes one or more raised portions. The end portions include the exposed portions of the cores. The sleeve is coupled to jackets of the insulated conductors. The raised portions of the sleeve are mechanically compressed until the raised portions of the sleeve have a diameter substantially similar to a remainder of the sleeve. The compression of the raised portions of the sleeve compacts the electrically insulating material inside the sleeve.

Claims (17)

1. A method for coupling ends of two insulated conductors, comprising:

coupling an end portion of a core of a first insulated conductor to an end portion of a core of a second insulated conductor, wherein at least a part of the end portions of the cores are at least partially exposed;

placing electrically insulating material over the exposed portions of the cores;

placing a sleeve over end portions of the two insulated conductors to be coupled, the sleeve comprising one or more ribs, wherein the end portions of the two insulated conductors comprise the exposed portions of the cores;

coupling the sleeve to jackets of the insulated conductors; and

mechanically compressing the ribs until the ribs have a diameter substantially similar to a remainder of the sleeve, wherein the compression of the ribs compacts the electrically insulating material inside the sleeve.

2. The method of claim 1 , wherein mechanically compressing the ribs comprises circumferentially compressing the sleeve and ribs.

3. The method of claim 1 , wherein the sleeve has a length and is positioned such that the length of the sleeve substantially matches a gap between non-exposed portions of the insulated conductors.

4. The method of claim 1 , wherein at least one of the insulated conductors comprises one of the cores being at least partially surrounded by an electrical insulator and one of the jackets, the jacket at least partially surrounding the electrical insulator.

5. The method of claim 1 , further comprising removing a portion of the electrical insulator and the jacket surrounding the core at an end of at least one of the insulated conductors, thereby exposing the core of the insulated conductor.

6. The method of claim 1 , wherein the electrically insulating material comprises blocks of electrically insulating material and/or electrically insulating material powder.

7. The method of claim 1 , wherein the electrically insulating material comprises blocks of electrically insulating material that have inner surfaces shaped to match outer surfaces of the end portions of the at least partially exposed cores.

8. The method of claim 1 , further comprising coupling a strain relief fitting to at least one of the insulated conductors at or near the sleeve.

9. The method of claim 1 , wherein the sleeve is welded to the jackets of the insulated conductors.

10. The method of claim 1 , further comprising providing pressure on the sleeve to further compress the sleeve into the compacted electrically insulating material and further compact the electrically insulating material.

11. The method of claim 1 , further comprising forming at least one chamfer on the end portion of at least one of the insulated conductors.

12. The method of claim 1 , further comprising compacting the electrically insulating material inside the sleeve such that the electrically insulating material has a density that is at least within about 15% of the density of at least one of the insulated conductors.
