Abstract

An engine-driven welder generator is controlled based upon power draw for welding and other applications. Once a welding arc is initiated, the power draw is monitored. The engine speed, and therefore the power output of the generator, may be increased or maintained based upon the power draw. The power draw may include both welding power draw and auxiliary power draw. The engine speed is increased in increments. The initial engine speed and subsequent increments may depend upon particular welding processes or regimes.

Claims (37)

1. A welding system comprising:

an engine-driven generator comprising an internal combustion engine drivingly coupled to a generator;

power conversion circuitry coupled to the generator and configured to convert power output by the generator to power suitable for welding;

a welding torch that in operation receives power from the power conversion circuitry for initiating and maintaining a welding arc;

at least one sensor configured to sense parameters of the power draw from the generator; and

control circuitry configured to receive signals from the sensor, to increase speed of the engine to a first speed when performing a welding operation, to determine a power or voltage value based at least in part on signals from the sensor, to compare the power or voltage value to a threshold value, to maintain speed of the engine at the first speed when the power or voltage value does not exceed the threshold value, and to increase speed of the engine in increments until the power or voltage value exceeds the threshold value, wherein the control circuitry implements successive steps of power calculation and commands the engine speed to remain at a determined speed or to increase the engine speed based upon the power draw.

2. The welding system of claim 1 , comprising voltage and current sensors, and wherein the control circuitry is configured to compute power draw based upon sensed voltage and current.

3. The welding system of claim 1 , wherein the control circuitry is configured to command increases in engine speed as required by the power draw following initiation of a welding arc, but to command reduction in engine speed only following termination of the welding arc.

4. The welding system of claim 1 , wherein the increments comprise approximately 400 RPM steps.

5. The welding system of claim 1 , wherein the control circuitry is configured to implement different engine control regimes for different welding processes.

6. The welding system of claim 5 , wherein an initial engine speed differs between at least two of the different welding processes.

7. The welding system of claim 1 , wherein the control circuitry is configured to combine welding power draw and auxiliary power draw in determining the power draw.

8. A welding system comprising:

an engine-driven generator comprising an internal combustion engine drivingly coupled to a generator;

power conversion circuitry coupled to the generator and configured to convert power output by the generator to power suitable for welding in accordance with at least two different welding processes;

means for initiating and maintaining a welding arc using power from the power conversion circuitry;

at least one sensor configured to sense parameters of the power draw from the generator; and

control circuitry configured to receive signals from the sensor, to increase speed of the engine to a first speed when performing a welding operation, to determine a power or voltage value based at least in part on signals from the sensor, to compare the power or voltage value to a threshold value, to maintain speed of the engine at the first speed when the power or voltage value does not exceed the threshold value, and to increase speed of the engine in increments until the power or voltage value exceeds the threshold value, wherein the control circuitry implements successive steps of power calculation and commands the engine speed to remain at a determined speed or to increase the engine speed based upon the power draw.

9. The welding system of claim 8 , wherein the control circuitry implements commands the engine speed to remain at the determined speed or to increase the engine speed based upon the power draw but not but not to decrease the engine speed until termination of the welding arc.

10. The welding system of claim 9 , wherein the control circuitry is configured to command increases in engine speed as required by the power draw following initiation of a welding arc, but to command reduction in engine speed only following termination of the welding arc.

11. The welding system of claim 8 , wherein the control circuitry is configured to combine welding power draw and auxiliary power draw in determining the power draw.

12. A method for controlling a welding system, comprising:

generating welding power via an engine-driven generator;

initiating a welding arc for a welding operation;

monitoring power draw during the welding operation;

increasing engine speed to a first speed when performing the welding operation;

determining a power or voltage value based at least in part on the monitored power draw;

comparing the power or voltage value to a threshold value; and

controlling engine speed based upon the power draw, wherein controlling the engine speed comprises maintaining speed of the engine when the power or voltage value does not exceed the threshold value, and increasing speed of the engine in increments until the power or voltage value exceeds the threshold value, wherein controlling the engine speed comprises implementing successive steps of power calculation and commanding the engine speed to remain at a determined speed or to increase the engine speed based upon the power draw.

13. The method of claim 12 , wherein an initial engine speed is commanded upon initiation of the welding arc, and incrementally increasing engine speeds are commanded subsequently based upon the power draw from the welding arc.

14. The method of claim 13 , wherein engine speed is increased or maintained during the welding operation but not decreased until termination of the welding arc.

15. The method of claim 12 , wherein the power draw is monitored via voltage and current sensors.

16. The method of claim 12 , wherein monitoring power draw comprises monitoring welding power draw and auxiliary power draw.

17. The welding system of claim 1 , wherein the threshold value is associated with stabilizing the welding arc.

18. The welding system of claim 8 , wherein the threshold value is associated with stabilizing the welding arc.

19. The method of claim 12 , wherein the threshold value is associated with stabilizing the welding arc.

20. The welding system of claim 8 , wherein the increments comprise approximately 400 RPM steps.
