Abstract

Systems and methods for providing an improved start in a welding process are provided. The system may include a power circuit and a control circuit. The power circuit can generate a welding output power. The control circuit may be in communication with the power circuit to control, during the start of the welding process, at least one welding parameter until the control circuit determines that welding energy output exceeds an energy output threshold.

Claims (37)

1. A system for generating a weld during a start of a welding process, the system comprising:

a power circuit for generating a welding output power;

a control circuit in communication with the power circuit, wherein the control circuit controls the welding output power generated by the power circuit;

wherein the control circuit is configured to simultaneously limit a current and increase an inductance from an initial start of the welding process, wherein the welding output power is based on the current and the inductance;

wherein the control circuit is further configured to provide a normal welding parameter after limiting the current and increasing the inductance when the control circuit determines that a welding energy output exceeds an energy output threshold; and

wherein the control circuit determines a period of time for providing a current pulse, wherein the period of time is based on a run-in percentage of a wire feed speed and an output voltage, wherein a magnitude of the current pulse varies during the period of time.

2. The system of claim 1 wherein the control circuit determines the welding energy output based on a measured output voltage.

3. The system of claim 1 wherein the control circuit determines the welding energy output based on a measured output current.

4. The system of claim 1 wherein the control circuit is configured to calculate the welding output power based on a measured current and a measured voltage, wherein the control circuit is further configured to determine the welding energy output by calculating a time integral of the welding output power.

5. The system of claim 1 wherein the control circuit continuously determines the welding energy output until the energy output threshold is exceeded, wherein the control circuit stops continuously determining the welding energy output after the energy output threshold is exceeded.

6. The system of claim 1 wherein the energy output threshold is predefined.

7. The system of claim 1 wherein the control circuit limits current until the control circuit determines that the welding energy output exceeds the energy output threshold.

8. The system of claim 7 wherein the current is limited to about 300 amps or less.

9. The system of claim 7 wherein the current is limited based on a steady-state welding current.

10. The system of claim 1 wherein the control circuit increases inductance before the control circuit determines that welding energy output has exceeded an energy output threshold.

11. The system of claim 1 wherein the control circuit offsets output voltage until the control circuit determines that welding energy output has exceeded an energy output threshold.

12. A system for generating a weld during a start of a welding process, the system comprising:

a power circuit for generating welding output power;

a control circuit in communication with the power circuit, wherein the control circuit controls the welding output power generated by the power circuit;

wherein the control circuit is configured to simultaneously limit a current and increase an inductance from an initial start of the welding process for a duration;

wherein the control circuit is further configured to provide a normal welding parameter when the duration has exceeded a time threshold, wherein a minimum predetermined power output is provided during the duration; and

wherein the control circuit determines a period of time for providing a current pulse, wherein the period of time is based on a run-in percentage of a wire feed speed and an output voltage, wherein a magnitude of the current pulse varies during the period of time.

13. The system of claim 12 wherein the control circuit determines the welding output power based on a measured output voltage.

14. The system of claim 12 wherein the control circuit determines the welding output power based on a measured output current.

15. The system of claim 12 wherein the time is incremented only when the welding output power exceeds an output power threshold.

16. The system of claim 12 wherein the control circuit continuously determines the time until the time threshold is exceeded, wherein the control circuit stops continuously determining the time after the time threshold is exceeded.

17. The system of claim 12 wherein the time threshold is predefined.

18. The system of claim 12 wherein the control circuit limits current until the control circuit determines that the time exceeds the time threshold.

19. The system of claim 18 wherein the current is limited to about 300 amps or less.

20. The system of claim 18 wherein the current is limited based on a steady-state welding current.

21. The system of claim 12 wherein the control circuit increases inductance before the control circuit determines that time has exceeded a time threshold.

22. The system of claim 12 wherein the control circuit offsets output voltage until the control circuit determines that the time has exceeded a time threshold.

23. The system of claim 1 , wherein the period of time is a linear function of the run-in percentage and the output voltage.

24. The system of claim 23 , wherein the period of time is determined by A+B*(run-in percentage)+C*(output voltage), where A, B, and C are constants.

25. The system of claim 1 , wherein the magnitude of the current pulse has a maximum magnitude at a start of the period of time and decreases to a value of approximately zero at an end of the period of time.

26. The system of claim 25 , wherein the magnitude of the current pulse decreases linearly.

27. The system of claim 25 , wherein the magnitude of the current pulse decreases nonlinearly.
