Surface coverings containing fused recycled material and processes of making the same
View Patent ↗A backing or an intermediate layer for a surface covering is described which comprises a fused recycled material, wherein the material comprises a thermoplastic material, for instance, a vinyl material from a vinyl backed carpet or vinyl backed carpet manufacturing waste or both. Surface coverings containing the backing or intermediate layer of the present invention are also described as well as methods of making the backing or intermediate layer and methods of making the surface coverings containing the backing or intermediate layer of the present invention.
1. A surface covering comprising an intermediate layer comprising a fused recycled material, wherein said fused recycled material comprises at least one thermoplastic material, and a top coat layer located above said intermediate layer, wherein said surface covering is a resilient floor surface covering, wherein said intermediate layer is a continuous layer having substantially uniform thickness; and wherein said fused recycled material is obtained from carpet and/or carpet manufacturing waste.
2. The surface covering of claim 1 , wherein said surface covering is a vinyl floor surface.
3. The surface covering of claim 1 , wherein said top coat layer is a UV-curable urethane-based acrylate thermoset layer.
4. The surface covering of claim 1 , wherein said fused recycled material further comprises face fibers, at least one vinyl resin, at least one plasticizer, at least one inorganic filler, and at least one stabilizer.
5. The surface covering of claim 1 , wherein said recycled material has a particle size of from about 50 microns to about 5,000 microns.
6. The surface covering of claim 1 , wherein said recycled material has a particle size of from about 50 microns to about 1,000 microns.
7. The surface covering of claim 1 , wherein said recycled material comprises recycled particles or granules that substantially maintain their identity as particles or granules on a microscopic level.
8. The surface covering of claim 1 , wherein said thermoplastic material is polyethylene, ethylene/vinyl acetate, polyvinyl chloride, or polyisobutylene.
9. The surface covering of claim 1 , wherein said thermoplastic material is a vinyl resin.
10. The surface covering of claim 1 , wherein said thermoplastic material is polyvinyl chloride.
11. The surface covering of claim 1 , wherein said intermediate layer further comprises at least one virgin thermoplastic material.
12. The surface covering of claim 11 , wherein said virgin thermoplastic material is present in an amount of at least about 50% by weight.
13. The surface covering of claim 11 , wherein said virgin thermoplastic material is present in an amount of at least about 90% by weight.
14. The surface covering of claim 1 , wherein said fused recycled material comprises from about 1% by weight to about 20% by weight of the surface covering.
15. The surface covering of claim 1 , further comprising a backing layer located below said intermediate layer.
16. The surface covering of claim 15 , wherein said backing layer comprises a fused recycled material which is the same or different from said fused recycled material in said intermediate layer.
