Abstract

A cementitious composite includes a structure layer, a cementitious material, a water-impermeable sealing layer, and a containment layer. The structure layer has a first side and an opposing second side. The structure layer defines a plurality of open spaces. The cementitious material includes a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer. The water-impermeable sealing layer is disposed along the first side of the structure layer. The containment layer is disposed along the opposing second side of the structure layer. The containment layer is positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the containment layer.

Claims (36)

1. A cementitious composite comprising:

a structure layer having a first side and an opposing second side, the structure layer defining a plurality of open spaces, wherein the structure layer includes a plurality of fibers arranged in a nonwoven configuration, and wherein the plurality of fibers are arranged to form a plurality of discrete nodes spaced relative to one another such that the plurality of fibers cooperatively define the plurality of open spaces between the plurality of discrete nodes;

a cementitious material including a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer;

a water-impermeable sealing layer disposed along the first side of the structure layer; and

a containment layer disposed along the opposing second side of the structure layer, the containment layer positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the containment layer.

2. The cementitious composite of claim 1 , wherein at least one of (i) the water-impermeable sealing layer and (ii) the containment layer is at least one of welded, adhesively secured, and melted onto (a) the first side and (b) the opposing second side of the structure layer, respectively.

3. The cementitious composite of claim 1 , wherein the containment layer includes a sheet that is removable at least one of before and after hydration.

4. The cementitious composite of claim 1 , wherein the containment layer includes a coating disposed along the opposing second side of the structure layer, the coating positioned to prevent the plurality of cementitious particles from migrating out of the structure layer.

5. The cementitious composite of claim 1 , wherein the water-impermeable sealing layer is integrally formed with the structure layer.

6. The cementitious composite of claim 1 , wherein the water-impermeable sealing layer and the containment layer are coupled to the structure layer without puncturing the water-impermeable sealing layer and the containment layer.

7. A cementitious composite comprising:

a structure layer having a first side and an opposing second side, the structure layer defining a plurality of open spaces;

a cementitious material including a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer;

a water-impermeable sealing layer disposed along the first side of the structure layer; and

a containment layer disposed along the opposing second side of the structure layer, the containment layer positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the containment layer, wherein the containment layer is water soluble such that the containment layer disintegrates upon hydration.

8. A cementitious composite comprising:

a structure layer having a first side and an opposing second side, the structure layer defining a plurality of open spaces;

a cementitious material including a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer;

a water-impermeable sealing layer disposed along the first side of the structure layer; and

a containment layer disposed along the opposing second side of the structure layer, the containment layer positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the containment layer, wherein the containment layer defines a retaining surface and an aperture that facilitates a fluid flow into the cementitious material, wherein the aperture has an area of between 0.001 square millimeters and 3.0 square millimeters.

9. The cementitious composite of claim 8 , wherein the containment layer defines a plurality of apertures at a frequency of between one aperture per square inch and twelve thousand apertures per square inch.

10. A cementitious composite comprising:

a structure layer having a first side and an opposing second side, the structure layer defining a plurality of open spaces;

a cementitious material including a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer;

a water-impermeable sealing layer disposed along the first side of the structure layer; and

a containment layer disposed along the opposing second side of the structure layer, the containment layer positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the containment layer;

wherein the structure layer includes a first mesh portion including a first plurality of fibers arranged in a first nonwoven configuration and a second mesh portion including a second plurality of fibers arranged in a second nonwoven configuration different than the first nonwoven configuration such that the second plurality of fibers are more densely arranged than the first plurality of fibers; and

wherein the first mesh portion is at least one of stacked and intertwined with the second mesh portion.

11. A cementitious composite comprising:

a structure layer having a first side and an opposing second side, the structure layer defining a plurality of open spaces;

a cementitious material including a plurality of cementitious particles disposed within the plurality of open spaces of the structure layer;

a first outer layer disposed along the first side of the structure layer; and

a second outer layer disposed along the opposing second side of the structure layer, the second outer layer positioned to prevent the plurality of cementitious particles from migrating out of the structure layer through the second outer layer, the second outer layer including a coating, wherein the coating defines a retaining surface and a plurality of apertures, the plurality of apertures positioned to facilitate a fluid flow through the retaining surface into the cementitious material.

12. The cementitious composite of claim 11 , wherein at least one of (i) the structure layer includes a plurality of fibers arranged in a nonwoven configuration and (ii) the first outer layer is a water-impermeable layer.

13. The cementitious composite of claim 12 , wherein the structure layer includes the plurality of fibers arranged in the nonwoven configuration and the first outer layer is the water-impermeable layer.

14. The cementitious composite of claim 11 , wherein the coating comprises an elastomeric coating.
