Abstract

A component for an engine is provided. The component includes a thermal barrier coating applied to a body portion formed of metal, such as steel or another ferrous or iron-based material. According to one embodiment, a bond layer of a metal is applied to the body portion, followed by a mixed layer of metal and ceramic with a gradient structure, and then optionally a top layer of metal. The thermal barrier coating can also include a ceramic layer between the mixed layer and top layer, or as the outermost layer. The ceramic includes at least one of ceria, ceria stabilized zirconia, yttria, yttria stabilized zirconia, calcia stabilized zirconia, magnesia stabilized zirconia, and zirconia stabilized by another oxide. The thermal barrier coating can be applied by thermal spray. The thermal barrier coating preferably has a thickness less than 200 microns and a surface roughness Ra of not greater than 3 microns.

Claims (45)

1. A component for exposure to a combustion chamber of an internal combustion engine and/or exhaust gas generated by the internal combustion engine, comprising:

a body portion formed of metal;

a thermal barrier coating applied to said body portion;

said thermal barrier coating including a bond layer formed of metal disposed on said body portion, the metal of the bond layer including at least one of chromium, nickel, cobalt, chromium alloy, nickel alloy, cobalt alloy, nickel based superalloy, and cobalt based superalloy;

said thermal barrier coating including a mixed layer disposed on said bond layer;

said bond layer having a thickness of 20 to 100 microns;

said mixed layer having a thickness of 20 to 100 microns;

said mixed layer being formed of a mixture of ceramic and the metal of the bond layer; and

said ceramic of said mixed layer including at least one of ceria, ceria stabilized zirconia, yttria, yttria stabilized zirconia, calcia stabilized zirconia, magnesia stabilized zirconia, and zirconia stabilized by another oxide.

2. The component of claim 1 including a top layer formed of metal disposed on said mixed layer.

3. The component of claim 2 , wherein said top layer has a surface roughness Ra of not greater than 3 microns.

4. The component of claim 1 , wherein said thermal barrier coating has a thickness of not greater than 700 microns.

5. The component of claim 2 , wherein said top layer has a thickness of 50 to 100 microns and fills pores of said ceramic of said mixed layer.

6. The component of claim 1 , wherein said mixed layer has a gradient structure, said gradient structure including an increasing concentration of said ceramic material moving away from said bond layer.

7. The component of claim 2 , wherein said bond layer is formed of NiCrAlY, said metal of said mixed layer is NiCrAlY, said ceramic of said mixed layer is ceria stabilized zirconia, and said top layer is formed of NiCrAlY.

8. The component of claim 1 , wherein said component is a cylinder liner, cylinder head, fuel injector, valve seat, valve face, valve back, seal ring, exhaust port surface, a piston, or firedeck.

9. The component of claim 2 , wherein

said ceramic of said mixed layer is formed of at least one of ceria, ceria stabilized zirconia, yttria, yttria stabilized zirconia, calcia stabilized zirconia, magnesia stabilized zirconia, and zirconia stabilized by another oxide;

and

said top layer includes at least one of chromium, nickel, cobalt, chromium alloy, nickel alloy, cobalt alloy, nickel based superalloy, and cobalt based superalloy.

10. The component of claim 1 , wherein said body portion presents a surface, said thermal barrier coating is applied to first portions of said surface, and said thermal barrier coating is not applied to second portions of said surface.

11. A piston, comprising:

a body portion formed of metal;

said body portion including a crown presenting a combustion surface at an upper end;

a thermal barrier coating applied to first portions of said combustion surface and not applied to second portions of said combustion surface;

said thermal barrier coating including a bond layer formed of metal;

said thermal barrier coating including an insulating layer disposed on said bond layer, said insulating layer including ceramic and having a thermal conductivity of less than 1 W/m·K.

12. The piston of claim 11 , wherein said ceramic of said insulating layer includes zirconia.

13. The piston of claim 12 , wherein said metal of said bond layer is nickel.

14. The piston of claim 11 , wherein said thermal barrier coating has a thickness of not greater than 700 microns.

15. The piston of claim 11 , wherein said bond layer has a thickness of 20 to 100 microns.

16. The piston of claim 11 , wherein said insulating layer includes a mixture of said ceramic and a metal.

17. A component for exposure to a combustion chamber of an internal combustion engine and/or exhaust gas generated by the internal combustion engine, comprising:

a body portion formed of metal;

a thermal barrier coating applied to said body portion;

said thermal barrier coating including a bond layer formed of metal disposed on said body portion;

said thermal barrier coating including an insulating layer disposed on said bond layer;

said insulating layer including a ceramic;

said ceramic of said insulating layer including at least one of ceria, ceria stabilized zirconia, and calcia stabilized zirconia;

said bond layer having a thickness of 20 to 100 microns;

said thermal barrier coating having a thickness of not greater than 700 microns; and

said thermal barrier coating having a thermal conductivity of less than 1 W/m·K.

18. The component of claim 17 , wherein said insulating layer is formed of said ceramic and metal.

19. The component of claim 17 , wherein said metal of said bond layer is selected from the group consisting of CoNiCrAlY, NiCrAlY, NiCr, NiAl, NiCrAl, NiAlMo, and NiTi.

20. The component of claim 17 including a top layer formed of metal disposed on said insulating layer.
