Abstract

The disclosure relates to ceramic lithium ion electrolyte membranes and processes for forming them. The ceramic lithium electrolyte membrane may comprise at least one ablative edge. Exemplary processes for forming the ceramic lithium ion electrolyte membranes comprise fabricating a lithium ion electrolyte sheet and cutting at least one edge of the fabricated electrolyte sheet with an ablative laser.

Claims (48)

1. A lithium-containing polycrystalline ceramic sheet, comprising:

at least one ablative edge, wherein the at least one ablative edge is an outer edge;

grains having an average grain size of less than 5 μm;

a relative density greater than 90%; and

a thickness of up to 200 μm,

wherein the sheet has a 2-point strength greater than about 50 MPa.

2. The sheet of claim 1 , wherein the thickness is less than about 100 μm.

3. The sheet of claim 2 , wherein the thickness is at least about 40 μm.

4. The sheet of claim 1 , wherein within the sheet there is substantially no interconnected porosity such that the sheet is hermetic.

5. The sheet of claim 1 , wherein the sheet is unsupported mechanically, not integrated into a multi-layer structure.

6. A lithium-containing polycrystalline ceramic sheet, comprising:

at least one ablative edge, wherein the at least one ablative edge is an outer edge;

grains having an average grain size of less than about 5 μm;

a relative density greater than about 90%; and

a thickness of up to about 200 μm,

wherein the outer edge has no height variations greater than 1 mm from baseline in a perimeter trace.

7. The sheet of claim 6 , wherein the thickness is less than about 100 μm.

8. The sheet of claim 7 , wherein the thickness is at least about 40 μm.

9. The sheet of claim 6 , wherein within the sheet there is substantially no interconnected porosity such that the sheet is hermetic.

10. The sheet of claim 6 , wherein the sheet is unsupported mechanically, not integrated into a multi-layer structure.

11. A lithium-containing polycrystalline ceramic sheet, comprising:

at least one ablative edge, wherein the at least one ablative edge is an outer edge;

grains having an average grain size of less than about 5 μm;

a relative density greater than about 90%; and

a thickness of up to about 200 μm;

wherein microstructural features of the ablative edge introduced from cutting are no greater than about ⅓ the thickness of the sheet.

12. The sheet of claim 11 , wherein the thickness is less than about 100 μm.

13. The sheet of claim 12 , wherein the thickness is at least about 40 μm.

14. The sheet of claim 11 , wherein within the sheet there is substantially no interconnected porosity such that the sheet is hermetic.

15. The sheet of claim 11 , wherein the sheet is unsupported mechanically, not integrated into a multi-layer structure.

16. A lithium-containing polycrystalline ceramic sheet, comprising:

grains having an average grain size of less than about 5 μm;

a relative density greater than about 90%; and

a thickness of up to about 200 μm;

wherein within the sheet there is substantially no interconnected porosity such that the sheet is hermetic;

wherein the sheet has a 2-point strength greater than about 50 MPa;

wherein an outer edge of the sheet has no height variations greater than 1 mm from baseline in a perimeter trace; and

wherein microstructural features of the outer edge introduced from cutting are no greater than about ⅓ the thickness of the sheet.

17. The sheet of claim 16 , wherein the sheet is unsupported mechanically, not integrated into a multi-layer structure.

18. The sheet of claim 17 , wherein the thickness is less than about 100 μm and at least about 40 μm, wherein the relative density is greater than about 95%, and wherein the average grain size is less than 3 μm.

19. A lithium-containing polycrystalline ceramic sheet, comprising:

grains having an average grain size of less than about 5 μm;

a relative density greater than about 95%; and

a thickness of less than about 100 μm and at least about 40 μm;

wherein within the sheet there is substantially no interconnected porosity such that the sheet is hermetic;

wherein the sheet is unsupported mechanically, not integrated into a multi-layer structure; and

wherein the sheet further comprises at least one ablative edge that is enriched with lithium, relative to a bulk of the sheet, and wherein the at least one ablative edge comprises a depth, measured normal to the thickness of the sheet, of at least 200 nm to less than 500 nm.

The sheet of claim 19 , wherein the sheet has a 2-point strength greater than about 50 MPa, wherein an outer edge of the sheet has no height variations greater than 1 mm from baseline in a perimeter trace, and wherein microstructural features of the outer edge introduced from cutting are no greater than about ⅓ the thickness of the sheet.
