Abstract

The present disclosure generally relates to systems and methods for composites, including short-fiber films and other composites. In certain aspects, composites comprising a plurality of aligned fibers are provided. The fibers may be substantially aligned, and may be present at relatively high densities within the composite. For example, the composite may include substantially aligned carbon fibers embedded within a thermoplastic substrate. The composites may be prepared, in some aspects, by dispersing fibers by neutralizing the electrostatic interactions between the fibers, for example using aqueous liquids containing the fibers that are able to neutralize the electrostatic interactions that typically occur between the fibers. The liquids may be applied to a substrate, and the fibers may be aligned using techniques such as shear flow and/or magnetism. Other aspects are generally directed to methods of using such composites, kits including such composites, or the like.

Claims (37)

1. A method, comprising:

applying a liquid on a substrate, wherein the liquid comprises a plurality of discontinuous fibers, to cause alignment, via shear flow, of at least some of the plurality of discontinuous fibers;

applying a magnetic field to the liquid to cause alignment of at least some of the plurality of discontinuous fibers; and

removing the liquid to form a fiber-containing substrate.

2. The method of claim 1 , wherein the liquid comprises a slurry.

3. The method of claim 1 , wherein the liquid comprises a polymer.

4. The method of claim 1 , wherein the discontinuous fibers comprise carbon fibers.

5. The method of claim 1 , further comprising neutralizing electrostatic interactions between the plurality of discontinuous fibers.

6. The method of claim 1 , wherein the magnetic field has a minimum field strength of at least 0.01 T.

7. The method of claim 1 , wherein removing the liquid comprises heating the liquid to remove at least some of the liquid.

8. The method of claim 1 , further comprising applying pressure to the substrate.

9. An article, comprising:

a composite comprising a thermoset polymer and a plurality of discontinuous fibers contained within at least a portion of the composite, wherein the plurality of discontinuous fibers is substantially aligned at a fiber volume fraction of at least 20 vol % within the entire composite, and wherein the plurality of discontinuous fibers are substantially free of paramagnetic or ferromagnetic materials.

10. The article of claim 9 , wherein the thermoset polymer comprises an epoxy.

11. The article of claim 9 , wherein the discontinuous fibers comprise carbon fibers.

12. The article of claim 9 , wherein the composite comprises a plurality of layers.

13. The article of claim 12 , wherein a layer of the composite comprises a metal.

14. The article of claim 12 , wherein a layer of the composite comprises a ceramic.

15. The article of claim 9 , wherein the thermoset polymer comprises one or more of polyester, polyurethane, bakelite, duroplast, urea-formaldehyde, melamine, diallyl-phthalate, benzoxazine, polyimide, bismaleimide, cyanate ester, polycyanurate, furan resin, silicone resin, thiolyte, vinyl ester, polyethylenimine, poly(methyl methacrylate), acrylonitrile butadiene styrene, phenolic, bismaleimide, cyanate ester, silicone rubber, and/or styrene butadiene rubber.

16. The article of claim 9 , wherein the thermoset polymer comprises one or more of polyester, vinyl ester, epoxy, bismaleimide, cyanate ester, elastomer, liquid crystal polymer, silicone, polyimide, and/or phenolic.

17. A method, comprising:

coating at least a portion of a substrate comprising discontinuous fibers with a thermoset polymer precursor, wherein the discontinuous fibers are substantially aligned and are present at a volume fraction of at least 20 vol % of the substrate, and wherein the plurality of discontinuous fibers are substantially free of paramagnetic or ferromagnetic materials;

curing the thermoset polymer precursor to form a thermoset polymer; and

removing at least some of the thermoset polymer from the substrate as a polymeric layer.

18. The method of claim 17 , wherein the thermoset polymer comprises an epoxy.

19. The method of claim 17 , wherein coating comprises pressing a film comprising the thermoset polymer onto the substrate.

20. The method of claim 17 , wherein curing comprises applying heat to the thermoset polymer to a temperature at least sufficient to melt at least a portion of the thermoset polymer.

21. The method of claim 20 , further comprising cooling the thermoset polymer after pressing the film onto the substrate.

22. The method of claim 17 , wherein curing comprises applying pressure to the thermoset polymer.

23. The method of claim 17 , wherein the substrate comprising the substantially aligned carbon fibers is prepared by:

coating at least a portion of a substrate with a slurry comprising water and the discontinuous fibers;

aligning at least some of the discontinuous fibers; and

removing water from the slurry to produce the substrate comprising the substantially aligned carbon fibers.

24. The method of claim 23 , wherein aligning at least some of the discontinuous fibers comprises exposing substrate to a magnetic field having a magnetic field strength of at least 0.1 T.

25. The method of claim 23 , wherein aligning at least some of the discontinuous fibers comprises applying a liquid to the substrate to cause alignment, via shear flow, of at least some of the discontinuous fibers.

26. The method of claim 23 , wherein the slurry comprises a polymer.

27. The method of claim 23 , wherein the slurry comprises a volatile organic compound.
