Abstract

The present invention is generally related to a high capacity, high efficiency nonwoven filtration media comprising a gradient pore structure. In particular, the filtration media can comprise thermoplastic synthetic microfibers, fibrillated fibers, staple fibers, and a binder. Furthermore, the filtration media may be produced without the use of glass fibers or microglass fibers. Consequently, the filtration media of the present invention does not cause the same issues as conventional filtration media that comprises glass fibers and/or microglass fibers. Moreover, the filtration media can be used to treat fuel, lubrication fluids, hydraulic fluids, and various other industrial gases.

Claims (18)

1 . A nonwoven filter media comprising a primary layer, wherein said primary layer comprises:

(a) a synthetic microfiber having a maximum transverse dimension (width) of less than 10 microns and present in an amount of at least 5 weight percent and not more than 80 weight percent;

(b) a fibrillated cellulosic fiber present in an amount of at least 0.5 weight percent and not more than 50 weight percent

(c) a staple fiber, other than said microfiber, present in an amount of 5 weight percent to 70 weight percent, said staple fiber comprising at least one bent non-circular fiber having an average effective length that is not more than 75 percent of the actual length, said staple fiber comprising a polyester, nylon, polypropylene, cellulose acetate, polyethylene, phenolic resin, polyacrylonitrile, polylactic acid, polyimide, polyamide, or combinations thereof; and;

(d) a binder;

wherein said primary layer exhibits a BETA ratio equal to or greater than 200 at 1.5 microns;

wherein said primary layer comprises less than 1.5 weight percent of a glass fiber and/or a microglass fiber; and

wherein all said weight percentages are based on the weight of the filter media other than the weight of the binder.

2 . The nonwoven filter media of claim 1 , wherein said primary layer comprises less than 5 weight percent of an inorganic fiber.

3 . The nonwoven filter media of claim 1 , wherein said staple fiber comprises a crimped non-circular fiber.

4 . The nonwoven filter media of claim 1 , wherein said primary layer comprises at least 5 weight percent and not more than 70 weight percent of said synthetic microfiber.

5 . The nonwoven filter media of claim 1 , wherein said primary layer is a wet-laid nonwoven.

6 . The nonwoven filter media of claim 1 , wherein said primary layer has a dirt holding capacity of at least 35 g/m 2 as measured by ISO 16889.

7 . The nonwoven filter media of claim 1 , wherein said primary layer has a max pore size of not more than 40 μm as measured according to ASTM 1294.

8 . The nonwoven filter media of claim 1 , wherein said primary layer has a permeability of less than 5 cfm/sf as measured according to ASTM D737.

9 . The nonwoven filter media of claim 1 , wherein the microfiber is present in an amount of not more than 60 weight percent, the fibrillated cellulosic fiber is present in an amount of not more than 25 weight percent, and the staple fiber is present in an amount of 10 to 50 weight percent.

10 . The nonwoven filter media of claim 1 , wherein said staple fiber comprises a monocomponent fiber.

11 . An article comprising the nonwoven filter media of claim 1 .
