Abstract

Integrated Combustion Reactors (ICRs) and methods of making ICRs are described in which combustion chambers (or channels) are in direct thermal contact to reaction chambers for an endothermic reaction. Superior results were achieved for combustion chambers which contained a gap for free flow through the chamber. Particular reactor designs are also described. Processes of conducting reactions in integrated combustion reactors are described and results presented. Some of these processes are characterized by unexpected and superior results.

Claims (25)

1. An integrated reactor, comprising: a first reaction chamber having a height, width-and length, wherein there is an open path through the first reaction chamber, wherein the first reaction chamber has an internal volume comprising 5 to 95 vol. % of porous catalyst and 5 to 95 vol. % of open space; and a second reaction chamber having a height, width-and length, wherein there is an open path through the second reaction chamber, wherein the second reaction chamber has an internal volume comprising a catalyst and at least 5 vol. % of open space; and a reaction chamber wall separating the first chamber and the second chamber; and wherein the integrated reactor possesses a NOx output characteristic of less than 100 ppm as measured according to the Standard NOx Test Measurement; and wherein the first reaction chamber comprises a bulk flow region comprising a cross-sectional area in the range of 5×10 −7 to 1×10 −4 m 2 .

2. The integrated reactor of claim 1 wherein the first reaction chamber has a width of 2 mm or less; and wherein the integrated reactor possesses a heat flux characteristic of 1 W/cc to 120 W/cc as measured according to the Heat Flux Measurement Test.

3. The integrated reactor of claim 1 comprising at least 5 layers of endothermic reaction chambers alternating with at least 4 layers of exothermic reaction chambers.

4. The integrated reactor of claim 1 wherein the porous catalyst comprises a pore volume and wherein at least 50% of the pore volume is composed of pores in the size range of 0.1 to 300 micrometers.

5. The integrated reactor of claim 1 wherein the porous catalyst comprises a pore volume and wherein at least 20% of the pore volume is composed of pores in the size range of 0.3 to 200 micrometers.

An integrated reactor, comprising: a first reaction chamber having a height, width and length, wherein there is an open path through the first reaction chamber, wherein the first reaction chamber has an internal volume comprising 5 to 95 vol. % of porous catalyst and 5 to 95 vol. % of open space; and a second reaction chamber having a height, width-and length, wherein there is an open path through the second reaction chamber, wherein the second reaction chamber has an internal volume comprising a catalyst and at least 5 vol. % of open space; and a reaction chamber wall separating the first chamber and the second chamber; and wherein the integrated reactor possesses a NOx output characteristic of less than 100 ppm as measured according to the Standard NOx Test Measurement; and wherein the first reaction chamber comprises projections, wherein the projections have a catalyst coating.

7. The integrated reactor of claim 6 wherein the second reaction chamber comprises projections, wherein the projections in the second reaction chamber have a catalyst coating.

The reactor of claim 6 wherein the integrated reactor possesses a heat flux characteristic of between 10 W/cc and about 120 W/cc as measured according to the Heat Flux Measurement Test; and comprising at least 5 layers of endothermic reaction chambers alternating with at least 4 layers of exothermic reaction chambers.

9. An integrated reactor, comprising: a first reaction chamber having a height, width-and length, wherein there is an open path through the first reaction chamber, wherein the first reaction chamber has an internal volume comprising 5 to 95 vol. % of porous catalyst and 5 to 95 vol. % of open space; and a second reaction chamber having a height, width-and length, wherein there is an open path through the second reaction chamber, wherein the second reaction chamber has an internal volume comprising a catalyst and at least 5 vol. % of open space; and a reaction chamber wall separating the first chamber and the second chamber; and wherein the integrated reactor possesses a NOx output characteristic of less than 100 ppm as measured according to the Standard NOx Test Measurement; and wherein the second reaction chamber comprises a wall separating a first compartment and a second compartment and the wall separating the first and second compartments comprises apertures connecting the first and second compartments along the length of the reactor.

An integrated reactor, comprising: a first reaction chamber having a height, width-and length, wherein there is an open path through the first reaction chamber, wherein the first reaction chamber has an internal volume comprising 5 to 95 vol. % of porous catalyst and 5 to 95 vol. % of open space; and a second reaction chamber having a height, width-and length, wherein there is an open path through the second reaction chamber, wherein the second reaction chamber has an internal volume comprising a catalyst and at least 5 vol. % of open space; and a reaction chamber wall separating the first chamber and the second chamber; and wherein the integrated reactor possesses a NOx output characteristic of less than 100 ppm as measured according to the Standard NOx Test Measurement; and wherein the reaction chamber wall comprises a metal comprising a buffer layer formed by thermal oxidation.

The integrated reactor of claim 10 wherein the integrated reactor possesses a heat flux characteristic of between 1 W/cc and 120 W/cc as measured according to the Volumetric Heat Flux Measurement Test; and comprising at least 5 layers of endothermic reaction chambers alternating with at least 4 layers of exothermic reaction chambers.

The integrated reactor of claim 10 wherein the integrated reactor possesses a heat flux characteristic of between 10 W/cc and about 120 W/cc as measured according to the Volumetric Heat Flux Measurement Test; and wherein the catalysts of the first reaction chamber or second reaction chamber or both reaction chambers are in the form of inserts wherein the inserts can be conveniently inserted and removed from the reaction chambers.

The integrated reactor of claim 12 wherein the integrated reactor possesses a NOx output characteristic of less than 10 ppm as measured according to the Standard NOx Test Measurement; and comprising at least 5 layers of endothermic reaction chambers alternating with at least 4 layers of exothermic reaction chambers.

14. An integrated reactor, comprising:

alternating layers of exothermic and endothermic reaction chambers, comprising at least 2 layers of endothermic reaction chambers alternating with at least one layer comprising an exothermic reaction chamber;

wherein the exothermic reaction chamber comprises an exothermic reaction catalyst;

wherein the endothermic reaction chambers comprise an endothermic reaction catalyst;

wherein the at least one exothermic reaction chamber comprises a wall that is adjacent at least one of the endothermic reaction chambers;

wherein the exothermic reaction chamber comprises a first wall that is adjacent at least one of the endothermic reaction chambers, and a second wall comprising apertures;

wherein the second wall separates the exothermic reaction chamber from an oxidant or fuel chamber;

and wherein the integrated reactor possesses a volumetric heat flux characteristic of 1 W/cc to 120 W/cc as measured according to the Volumetric Heat Flux Measurement Test.

15. The integrated reactor of claim 14 wherein the volumetric heat flux characteristic is obtained with a pressure drop of less than 12,500 Pa/cm; and comprising at least 5 layers of endothermic reaction chambers alternating with at least 4 layers of exothermic reaction chambers.

16. The integrated reactor of claim 14 wherein the catalysts of the exothermic reaction chamber or endothermic reaction chamber or both reaction chambers are in the form of inserts, wherein the inserts can be inserted and removed from the reaction chambers.

17. The integrated reactor of claim 14 wherein the catalysts of the exothermic reaction chamber or endothermic reaction chamber or both reaction chambers are integral with the reaction chamber wall separating the first chamber and the second chamber.

18. The reactor of claim 14 wherein the exothermic reaction chamber comprises reaction chamber walls and a catalyst wash coated onto at least a portion of said reaction chamber walls.
