Abstract

A method of controlling an additive fabrication process includes providing a primary substrate and a test substrate. Polymer test material is extruded onto the test substrate utilizing an extrusion head. The extrusion head is moved relative to the test substrate, and a force required to move the extrusion head relative to the test substrate is measured to thereby generate test data. A part is fabricated by extruding polymer material onto the primary substrate utilizing the extrusion head. The test data is utilized to control at least one process parameter associated with extruding polymer material onto the primary substrate.

Claims (55)

1. A method of controlling an additive fabrication process, the method comprising:

providing a primary substrate and a test substrate;

feeding non-extruded polymer material into an extrusion head;

extruding a test portion of the polymer material onto the test substrate utilizing the extrusion head;

allowing or causing the extruded polymer test material to solidify or cure;

fixing the non-extruded polymer material relative to the extrusion head;

moving the extrusion head relative to the test substrate;

measuring a force required to move the extrusion head relative to the test substrate to generate test data;

fabricating a 3D part by extruding the polymer material onto the primary substrate utilizing the extrusion head; and

utilizing the test data to control at least one process parameter associated with extruding the polymer material onto the primary substrate.

2. The method a claim 1 , wherein:

the polymer material comprises thermoplastic polymer material that is heated to soften the material prior to extrusion.

3. The method of claim 1 , wherein:

the polymer material comprises thermosetting polymer material that is extruded in an uncured or partially cured state, and cures after extrusion.

4. The method of claim 1 , wherein:

the polymer test material is extruded directly onto the test substrate to form an interface at which the test material contacts the test substrate, and wherein movement of the extrusion head applies a force to the interface.

5. The method of claim 4 , wherein:

the force applied at the interface is at least one of a tensile force or a shearing force.

6. The method of claim 1 , wherein:

the extruded polymer test material on the test substrate forms previously extruded test material;

further comprising extruding additional polymer test material into contact with the previously extruded test material to form an interface at which the additional polymer test material contacts the previously extruded test material; and

wherein moving the extrusion head applies the force to the interface.

7. The method of claim 6 , wherein:

the force applied at the interface comprises at least one of a tensile force and a shearing force.

8. The method of claim 6 , wherein:

an underlying interface is formed between the extruded polymer material and the test substrate.

9. The method of claim 1 , including:

at least partially cutting the extruded polymer test material between the extrusion head and the test substrate prior to measuring the force required to move the extrusion head relative to the test substrate.

10. The method of claim 1 , including:

providing a 3D printing device, and:

wherein the primary substrate and the test substrate comprise coatings of substantially identical materials on a primary build platform of the 3D printing device and on a test build plate positioned adjacent the primary build platform, respectively.

11. The method of claim 10 , including:

utilizing one or more load cells that are operably connected to a controller of the 3D printing device to measure the force required to move the extrusion head.

12. The method of claim 11 , including:

utilizing programmed motions of the extrusion head and the force measured by the load cells to determine the extruded material deformation and flow as well as adhesion.

13. The method of claim 10 , including:

utilizing one or more accelerometers that are mounted on the 3D printing device and operably connected to a controller of the 3D printing device to measure the force required to move the extrusion head; and

utilizing data from the accelerometers to compensate for the forces due to the acceleration/deceleration of the extrusion head, the test substrate, or both, in calculating the extruded material deformation and flow as well as adhesion.

14. The method of claim 13 , including:

operably connecting a load cell to the primary substrate and the test substrate.

15. The method of claim 1 , wherein:

the process parameter includes at least one of a temperature of the extrusion head, temperature of the test substrate, temperature of a printing environment, a vertical distance between the extrusion head and the primary substrate, a feed rate of the polymer material through the extrusion head, and a power supplied to a cutting device.

16. The method of claim 1 , wherein:

the additive fabrication process comprises a 3D printing process that is utilized to fabricate the 3D part on the primary substrate;

the polymer test material is extruded before fabrication of the 3D part on the primary substrate.

17. A method of controlling an additive fabrication process, the method comprising:

providing a primary substrate and a test substrate that is thermally and mechanically isolated from the primary substrate;

feeding non-extruded polymer material into an extrusion head;

extruding a new test portion of the polymer material onto the test substrate, or onto an existing extruded test portion of the polymer material, by use of the extrusion head;

allowing or causing the new extruded polymer test material to solidify or cure;

fixing the non-extruded polymer material relative to the extrusion head;

displacing the extrusion head relative to the test substrate;

measuring a force required to move the extrusion head relative to the test substrate to generate test data;

fabricating a 3D part by extruding the polymer material onto the primary substrate by use of the extrusion head; and

using the test data to control at least one process parameter associated with extruding the polymer material onto the primary substrate.
