Abstract

An apparatus and a method using the apparatus provides heated air in an additive manufacturing process for building a three-dimensional part. The method comprises providing a stream of flowable part material at an initial build level, the initial build level being positioned in and defining a horizontal plane wherein the stream of flowable material is being initially disposed on previously deposited part material. Heated air is provided at a selected temperature corresponding to the temperature of the stream of flowable part material such that the stream of flowable part material deposits on previously deposited part material in an adhering fashion thereby forming the three-dimensional part wherein the heated air is provided in the horizontal plane of the initial build level.

Claims (37)

1. A 3D printer system configured to print parts by depositing molten extruded material along tool paths, the system comprising:

a chamber;

a platen on which molten extruded build material is to be deposited along tool paths to print a part in a layer-wise manner within the chamber; and

one or more air intake and exhaust systems for locally heating the chamber proximate tool paths where the molten extruded material is to be deposited, each air intake and exhaust system comprising:

an exhaust port in fluid communication with the chamber and positioned such that heated air may be discharged into the chamber proximate the tool paths;

an intake port in fluid communication with the chamber proximate the tool paths such that heated air discharged from the exhaust port may be withdrawn from the chamber;

ductwork connecting the intake port and the exhaust port;

a blower within the ductwork, the blower configured to draw air through the intake port and to force heated air from the exhaust port; and

a heating element within the ductwork, the heating element configured to heat the air drawn through the intake port such that the heated air is discharged from the exhaust port;

wherein the one or more aft intake and exhaust systems comprises two aft intake and exhaust systems positioned diagonally across from one another in a horizontal plane such that the chamber is locally heated in a substantially horizontal build plane.

2. The system of claim 1 , wherein the exhaust port and the intake port of at least one of the one or more air intake and exhaust systems are disposed in a sidewall of the chamber.

3. The system of claim 2 , wherein said at least one of the air intake and exhaust systems is mounted on an exterior side of the sidewall.

4. The system of claim 1 , wherein the chamber is enclosed.

5. The system of claim 1 wherein the platen is configured to move vertically from an initial position near a top of the chamber to a lower position within the chamber as the part is printed, and wherein the exhaust port and the intake port are located proximate the initial position.

6. The system of claim 5 , and further comprising a heat sink within the ductwork and thermally coupled to the heating element, the heat sink configured to transfer heat to the air within the ductwork, wherein the heat sink comprises a plurality of fins.

7. The system of claim 5 , wherein the heat sink has at least approximately 150 square inches of surface area.

8. The system of claim 1 , wherein the two air intake and exhaust systems are mounted to exterior sides of two opposing sidewalls of the chamber, and wherein the exhaust port and the intake port of each of the two intake and exhaust systems are disposed in the sidewalls.

9. The system of claim 1 , wherein the heating element comprises mica, silicone, or a polyimide.

10. The system of claim 8 , wherein the heating element provides heat at a temperature range of approximately 200 to 300° F.

The system of claim 1 , and further comprising a temperature sensor within the ductwork, the temperature sensor being located between the heating element and the exhaust port and configured to govern the amount of heat produced by the heating element thereby controlling the temperature of the heated air to be provided to the chamber.

12. The system of claim 1 , wherein the ductwork is U-shaped.

13. A 3D printer system configured to print parts by depositing molten extruded material along tool paths, the system comprising:

a chamber comprising opposing side walls;

a platen on which molten extruded build material is to be deposited along tool paths to print a part in a layer-wise manner within the chamber, the platen configured to move between the opposing side walls; and

a heating system for locally heating the chamber in a build plane above the platen, the heating system comprising opposing air intake and exhaust systems located on exterior surfaces of the opposing side walls, each air intake and exhaust system comprising:

an exhaust port disposed in the side wall and positioned proximate the build plane;

an intake port disposed in the side wall and positioned proximate the build plane;

ductwork connecting the intake port and the exhaust port;

a blower within the ductwork, the blower configured to draw heated air from the build plane through the intake port and to force heated air from the exhaust port; and

a heating element within the ductwork, the heating element configured to heat air in the ductwork to a selected temperature before discharge from the exhaust port;

wherein intake ports of the air intake and exhaust systems are positioned diagonally on the opposing sidewalls, and wherein the exhaust ports of the air intake and exhaust systems are positioned diagonally on the opposing sidewalls of the chamber, such that heated air is introduced and recirculated in the build plane where melt extruded build material is to be deposited.

14. The system of claim 13 , wherein the ductwork is U-shaped.

15. The system of claim 13 , and further comprising a heat sink within the ductwork of each of the opposing air intake and exhaust systems, each heat sink being thermally coupled to the heating element, each heat sink configured to transfer heat to the air within the respective ductwork.

16. The system of claim 15 , wherein the heat sink for each of the opposing heating units has at least approximately 150 square inches of surface area.

17. The system of claim 13 , wherein the build plane is near a top of the chamber.

18. The system of claim 17 , wherein the platen is configured to move vertically downward within the chamber as the part is printed.

The system of claim 13 , and further comprising a temperature sensor within the ductwork of each of the opposing heating units, each temperature sensor being located between the heating element and the exhaust port, and wherein a temperature sensed by the temperature sensor in each of the opposing heating units is used to govern heat generated by each respective heating element.
