Abstract

Methods of packaging a semiconductor light emitting device in a reflector having a moat positioned between a lower and an upper sidewall thereof, the upper and lower sidewall defining a reflective cavity, include dispensing encapsulant material into the reflective cavity including the light emitting device therein to cover the light emitting device and to form a convex meniscus of encapsulant material in the reflective cavity extending from an edge of the moat without contacting the upper sidewall of the reflector. The encapsulant material in the reflective cavity is cured. Packaged semiconductor light emitting devices and reflectors for the same are also provided.

Claims (33)

1. A method of packaging a semiconductor light emitting device in a reflector having a moat positioned between a lower and an upper sidewall thereof, the upper and lower sidewall defining a reflective cavity, the method comprising:

dispensing encapsulant material into a reflective cavity including the light emitting device therein to cover the light emitting device and to form a convex meniscus of encapsulant material in the reflective cavity extending from an edge of the moat without contacting the upper sidewall of the reflector; and

curing the encapsulant material in the reflective cavity.

The method of claim 1 wherein curing the encapsulant material is preceded by positioning a lens in the encapsulant material, including collapsing the convex meniscus and moving a portion of the encapsulant material into the moat with the lens and wherein curing the encapsulant material attaches the lens in the reflective cavity.

The method of claim 1 wherein curing the encapsulant material comprises curing the encapsulant material to form a lens for the packaged light emitting device from the encapsulant material and wherein dispensing encapsulant material further comprises dispensing the encapsulant material to form a convex meniscus providing a desired shape of the lens.

4. The method of claim 1 wherein the encapsulant material includes a light converting material.

5. The method of claim 1 wherein the light emitting device comprises a light emitting diode (LED).

6. The method of claim 1 wherein dispensing encapsulant material comprises dispensing a first quantity of encapsulant material and wherein curing the first quantity of encapsulant material is followed by:

dispensing a second quantity of encapsulant material onto the cured first quantity of encapsulant material to form a second convex meniscus of encapsulant material in the reflective cavity extending from an edge of the moat without contacting the upper sidewall of the reflector;

positioning a lens in the reflective cavity proximate the dispensed second quantity of encapsulant material;

curing the dispensed second quantity of encapsulant material to attach the lens in the reflective cavity.

7. The method of claim 6 wherein the second convex meniscus and the first convex meniscus of encapsulant material both extend from the same edge of the moat.

8. The method of claim 6 wherein the moat has an inner edge and an outer edge and wherein the second convex meniscus of encapsulant material extends from the outer edge of the moat and the first convex meniscus of encapsulant material extends from the inner edge of the moat.

9. The method of claim 6 wherein the moat comprises an inner moat and an outer moat, the inner moat having an inner edge thereof defining a first lip and the outer moat having an inner edge thereof defining a second lip and wherein:

dispensing the first quantity of encapsulant material comprises dispensing the first quantity of encapsulant material into the reflective cavity to form a convex meniscus of encapsulant material in the reflective cavity extending from the first lip; and

dispensing the second quantity of encapsulant material comprises dispensing the second quantity of encapsulant material into the reflective cavity to form a convex meniscus of encapsulant material in the reflective cavity extending from the second lip.

10. The method of claim 9 wherein positioning the lens includes collapsing the second convex meniscus and moving a portion of the second quantity of encapsulant material into the outer moat with the lens.

The method of claim 9 wherein the second lip has a height greater than that of the first lip, the height of the second lip being selected to provide a desired position for the lens and wherein positioning the lens comprises moving the lens into the reflective cavity until it contacts the second lip.

12. The method of claim 1 further comprising mounting the light emitting device in the reflective cavity.

13. The method of claim 6 wherein dispensing a first quantity of encapsulant material into the reflective cavity including the light emitting device includes:

dispensing a first portion of the first quantity of encapsulant material into the reflective cavity including the light emitting device, the first portion being sufficient to wet the light emitting device without filling the reflective cavity to a level exceeding a height of the light emitting device; and

dispensing a second portion of the first quantity of encapsulant material onto the first portion of the first quantity of encapsulant material.

14. The method of claim 6 wherein dispensing a first quantity of encapsulant material into the reflective cavity including the light emitting device includes:

dispensing a first portion of the first quantity of encapsulant material into the reflective cavity including the light emitting device, the first portion of the first quantity being sufficient to substantially cover the light emitting device without forming air pockets in the encapsulant material;

dispensing a second portion of the first quantity of encapsulant material onto the first portion of the first quantity of encapsulant material.

15. The method of claim 14 wherein the second portion is about twice the first portion.

16. The method of claim 15 wherein the second quantity is about equal to the first portion of the first quantity.

The method of claim 14 wherein curing the first quantity of encapsulant material includes curing the first portion of the first quantity of encapsulant material before dispensing the second portion of the first quantity of encapsulant material and wherein the first portion of the first quantity of encapsulant material includes a phosphor and wherein the second portion of the first quantity of encapsulant material is substantially free of phosphor.

The method of claim 6 wherein mounting the light emitting device comprises mounting the light emitting device at about a midpoint of the reflective cavity and wherein dispensing a first and a second quantity of encapsulant material comprise dispensing the encapsulant material at a point displaced from the midpoint towards a sidewall of the cavity so that the encapsulant material is not dispensed directly onto the light emitting device.

19. The method of claim 6 wherein the encapsulant material comprises a silicone gel.

The method of claim 6 wherein positioning the lens comprises advancing the lens into the reflective cavity until it contacts the cured first quantity of encapsulant material and wherein dispensing the first quantity of encapsulant material comprises dispensing a first quantity of encapsulant material sufficient to establish a desired position for the lens in the reflective cavity.

The method of claim 6 wherein positioning the lens comprises advancing the lens into the reflective cavity to a position established by the cured first quantity of encapsulant material and wherein dispensing the first quantity of encapsulant material comprises dispensing a first quantity of encapsulant material sufficient to establish a desired position for the lens in the reflective cavity.

22. The method of claim 6 wherein the first quantity of encapsulant material includes a phosphor and wherein the second quantity of encapsulant material is substantially free of phosphor.
