Abstract

Pre-connected analyte sensors are provided. A pre-connected analyte sensor includes a sensor carrier attached to an analyte sensor. The sensor carrier includes a substrate configured for mechanical coupling of the sensor to testing, calibration, or wearable equipment. The sensor carrier also includes conductive contacts for electrically coupling sensor electrodes to the testing, calibration, or wearable equipment.

Claims (39)

1. A wearable analyte sensor device for monitoring an analyte concentration in a host, the device comprising:

a housing;

a transcutaneous analyte sensor, wherein the transcutaneous analyte sensor is configured to generate a signal indicative of an analyte concentration in the host, and wherein the transcutaneous analyte sensor comprises:

an in vivo portion configured to be inserted in a body of the host during a sensor session, wherein the in vivo portion comprises one or more electrodes; and

an ex vivo portion configured to remain outside the body of the host during the sensor session, wherein the ex vivo portion comprises one or more electrical contacts operably connected to the one or more electrodes of the in vivo portion of the transcutaneous analyte sensor;

a printed circuit board located in the housing;

wherein the one or more electrical contacts on the ex vivo portion of the transcutaneous analyte sensor are operably connected to the printed circuit board;

wherein the printed circuit board comprises one or more conductive traces; and

wherein at least a first one of the one or more conductive traces extends across at least a portion of a layer of the printed circuit board to an edge of the printed circuit board.

2. The device of claim 1 , wherein at least a second one of the one or more conductive traces comprises an exposed portion.

3. The device of claim 2 , wherein the first one of the one or more conductive traces is different from the second one of the one or more conductive traces.

4. The device of claim 2 , wherein the first one of the one or more conductive traces is the same as the second one of the one or more conductive traces.

The device of claim 2 , wherein the exposed portion of the at least a second one of the one or more conductive traces is configured for coupling at least one of the one or more electrical contacts on the ex vivo portion of the transcutaneous analyte sensor to a testing station or calibration station during manufacture.

6. The device of claim 1 , wherein the at least a first one of the one or more conductive traces is cut off at the edge of the printed circuit board during manufacturing.

7. The device of claim 1 , wherein the edge comprises a scored edge.

8. The device of claim 7 , wherein the at least a first one of the one or more conductive traces is cut at the scored edge.

9. The device of claim 1 , wherein the one or more electrical contacts on the ex vivo portion of the transcutaneous analyte sensor are operably connected to the printed circuit board with clips.

10. An apparatus comprising a plurality of transcutaneous analyte sensor carriers, the apparatus comprising:

a printed circuit board substrate comprising a plurality of transcutaneous analyte sensor carriers connected to each other by the printed circuit board substrate;

processing circuitry associated with each of the plurality of individual transcutaneous analyte sensor carriers;

one or more electrical contacts associated with each of the plurality of individual transcutaneous analyte sensor carriers, wherein the one or more electrical contacts are configured to operably connect to one or more electrical contacts on an ex vivo portion of a transcutaneous analyte sensor configured to generate a signal indicative of an analyte concentration in a host;

electrical traces extending on one or more layers of the printed circuit board substrate operably connecting the processing circuitry and/or electrical contacts associated with each of the plurality of individual transcutaneous analyte sensor carriers to the electrical connection interface; and

wherein each of the plurality of individual transcutaneous analyte sensor carriers is configured to be singulated from the printed circuit board substrate for installation into a housing of a wearable analyte sensor device.

11. The apparatus of claim 10 , further comprising an electrical connection interface provided on the printed circuit board substrate configured for interfacing with a testing or calibration station during manufacture.

12. The apparatus of claim 10 , wherein the electrical traces are configured to operably connect the processing circuitry and/or electrical contacts associated with each of the plurality of individual transcutaneous analyte sensor carriers to the electrical connection interface.

13. The apparatus of claim 10 , wherein each of the one or more electrical contacts comprises clips for attaching the ex vivo portion of a transcutaneous analyte sensor to each of the plurality of transcutaneous analyte sensor carriers.

14. The apparatus of claim 10 , wherein each of the plurality of transcutaneous analyte sensor carriers are connected to the printed circuit board substrate with at least one connecting segment of the printed circuit board substrate.

15. The apparatus of claim 10 , wherein each of the transcutaneous analyte sensor carriers comprises a foldable portion.

16. The apparatus of claim 10 , wherein the printed circuit board substrate is flexible.

17. The apparatus of claim 16 , wherein the printed circuit board substrate comprises a foldable portion.

18. A method of making a wearable analyte sensor device, the method comprising:

fabricating a printed circuit board substrate comprising (1) a plurality of connected portions, wherein the plurality of connected portions comprise a corresponding plurality of transcutaneous analyte sensor carriers connected to each other by the printed circuit board substrate, (2) an electrical connection interface provided on the printed circuit board substrate configured for interfacing with a testing or calibration station, and (3) electrical traces operably connecting each of the plurality of transcutaneous analyte sensor carriers to the electrical connection interface;

coupling the electrical connection interface to a manufacturing test and/or calibration station;

testing and/or calibrating the plurality of transcutaneous analyte sensor carriers using the electrical connection interface; and

singulating at least one of the plurality of transcutaneous analyte sensor carriers.

19. The method of claim 18 , comprising operably connecting the ex vivo portion of the transcutaneous analyte sensor to the at least one of the plurality of transcutaneous analyte sensors prior to singulating the at least one of the plurality of transcutaneous analyte sensors.

20. The method of claim 18 , further comprising placing the singulated at least one of the plurality of transcutaneous analyte sensor carriers in a housing of a wearable analyte sensor device.

21. The method of claim 20 , wherein the singulated at least one of the plurality of transcutaneous analyte sensor carriers is placed in the housing of the wearable analyte sensor device with an ex vivo portion of a transcutaneous analyte sensor.

22. The method of claim 18 , further comprising folding a first portion of the singulated at least one of the plurality of transcutaneous analyte sensor carriers over a second portion of the singulated at least one of the plurality of transcutaneous analyte sensor carriers.
