Abstract

A yarn or thread may include a plurality of substantially aligned filaments, with at least ninety-five percent of a material of the filaments being a thermoplastic polymer material. Various woven textiles and knitted textiles may be formed from the yarn or thread. The woven textiles or knitted textiles may be thermal bonded to other elements to form seams. A strand that is at least partially formed from a thermoplastic polymer material may extend through the seam, and the strand may be thermal bonded at the seam. The woven textiles or knitted textiles may be shaped or molded, incorporated into products, and recycled to form other products.

Claims (58)

1 . An article of footwear, comprising:

an upper comprising a textile that defines at least a rear area, a top area, and a lateral area of the upper, wherein the textile includes a plurality of knitted yarn, wherein the textile comprises:

(i) a first fused region forming a heel counter at the rear area;

(ii) a second fused region forming a predefined indicia at the lateral area;

(iii) a plurality of lace apertures positioned adjacent to the lateral area;

(iv) a third set of fused regions positioned around the plurality of lace apertures;

(v) a tongue filling a void in the upper at the top area;

(vi) a first portion of the plurality of knitted yarn forms a first plurality of intermeshed loops along at least one of the rear area, the top area, or the lateral area of the upper; and

(vii) a second portion of the plurality of knitted yarn forms a second plurality of intermeshed loops along at least another one of the rear area, the top area, or the lateral area of the upper relative to the first plurality of intermeshed loops;

a sockliner disposed in the upper;

a midsole comprising a compressible foam that is thermally coupled to the upper, the midsole comprises a chamber formed in the compressible foam;

an outsole coupled to the midsole on an opposite side of the midsole relative to the upper, the outsole comprises a lower surface that is textured; and

a lace coupled to the upper and received through the plurality of lace apertures;

wherein the plurality of knitted yarn forming the first plurality of intermeshed loops at the first portion includes a different orientation of horizontal rows and/or vertical columns from the plurality of knitted yarn forming the second plurality of intermeshed loops at the second portion such that the rear area, the top area, or the lateral area of the upper knitted with the first plurality of intermeshed loops includes a different arrangement of courses of horizontal rows and/or a different arrangement of wales of vertical columns than the other of the rear area, the top area, or the lateral area of the upper knitted with the second plurality of intermeshed loops;

wherein the first portion is at least partially positioned along the lateral area of the upper with each of the second fused region and a non-fused region formed over the first plurality of intermeshed loops, such that the plurality of knitted yarn forming one or more of the first plurality of intermeshed loops extends continuously through the second fused region and into the non-fused region;

wherein each of the plurality of knitted yarn of the textile, the compressible foam of the midsole, the sockliner, the outsole, and the lace comprises a thermoplastic polymer material such that substantially all of the article of footwear comprises the thermoplastic polymer material, wherein the thermoplastic polymer material comprises a thermoplastic polyurethane, and at least a portion of the thermoplastic polyurethane comprises a material extracted or recycled from another article of footwear; and

wherein the textile has a smaller thickness at the first fused region, the second fused region, and the third fused region relative to remaining regions of the upper, and the plurality of knitted yarn positioned at the first fused region, the second fused region, and the third fused region are fused together to form non-filamentous portions along the upper.

2 . The article of footwear of claim 1 , wherein the third set of fused regions is configured to increase a stretch-resistance of the textile adjacent to the plurality of lace apertures.

3 . The article of footwear of claim 1 , wherein the lower surface of the outsole is configured to increase a wear-resistance and a traction of the article of footwear along the outsole.

4 . The article of footwear of claim 1 , wherein the non-filamentous portions are configured to increase a stretch-resistance of the textile at the first fused region and the second fused region relative to remaining regions of the textile.

5 . The article of footwear of claim 1 , wherein the non-filamentous portions are configured to increase a durability of the textile at the first fused region and the second fused region relative to remaining regions of the textile.

6 . The article of footwear of claim 1 , wherein the thermoplastic polyurethane constitutes at least ninety-five percent of the article of footwear.

7 . An article of footwear, comprising:

an upper comprising a textile including one or more yarns, each of the one or more yarns comprising a plurality of filaments, the one or more yarns are knitted together to form the textile, wherein the plurality of filaments compositionally comprise a thermoplastic polymer material;

wherein the textile comprises:

a first set of fused regions positioned along a rear area of the upper, the first set of fused regions forms a heel counter at the rear area that is configured to resist movement of the upper at the rear area;

a second set of fused regions positioned along a side area of the upper, the second set of fused regions comprises a shape that is configured to display a logo at the side area;

at least one of the one or more yarns is positioned along the rear area at the first set of fused regions and the side area at the second set of fused regions, such that the at least one yarn is fused at each of the rear area and the side area such that at least some of the plurality of filaments of the at least one yarn remain identifiable at the rear area and at least some of the plurality of filaments of the at least one yarn combine to form a mass at the side area with a non-filamentous configuration; and

at least one of the one or more yarns forms an intermeshed loop with at least another of the one or more yarns along the side area of the upper with the second set of fused regions and a non-fused region formed over each of the yarns, such that the intermeshed loop is arranged across the second set of fused regions and the non-fused region;

a midsole comprising a compressible foam that comprises the thermoplastic polymer material, wherein the midsole is thermally coupled to the upper; and

an outsole coupled to the midsole on an opposing side from the upper, the outsole comprises the thermoplastic polymer material;

wherein the thermoplastic polymer material comprises a thermoplastic polyurethane such that at least ninety percent of the article of footwear by weight comprises the thermoplastic polyurethane.

8 . The article of footwear of claim 7 , wherein the textile further comprises a tongue positioned along the top area of the upper and defined by the plurality of filaments, such that the tongue comprises the thermoplastic polymer material.

9 . The article of footwear of claim 7 , wherein the article of footwear by weight that comprises the thermoplastic polyurethane equals at least ninety-five percent.

10 . The article of footwear of claim 7 , wherein the first set of fused regions positioned along the rear area of the upper are configured to increase a stretch-resistance of the textile and inhibit movement of the textile at the rear area during use of the article of footwear.

11 . The article of footwear of claim 7 , wherein the midsole further comprises a chamber formed inside the compressible foam such that the chamber is at least partially surrounded by the thermoplastic polymer material.

12 . The article of footwear of claim 7 , the textile further comprising a third set of fused regions extending around an ankle opening of the upper.

13 . The article of footwear of claim 12 , wherein the third set of fused regions is configured to increase a stretch-resistance of the textile and securely retain a foot received within the article of footwear through the ankle opening.

14 . The article of footwear of claim 7 , wherein the outsole further comprises a textured lower surface that is configured to increase a wear-resistance and a traction of the article of footwear along the outsole.

15 . The article of footwear of claim 7 , wherein a thickness of the textile at the first fused region and the second fused region is less than a thickness of the textile at remaining regions of the upper.

16 . The article of footwear of claim 7 , wherein at least another one of the one or more yarns positioned along the rear area at the first set of fused regions is fused such that at least some of the plurality of filaments are bonded to one another via a thermoplastic polymer material.

17 . The article of footwear of claim 11 , further comprising a moderator that is configured to stabilize the chamber and the compressible foam of the midsole.

18 . An article of footwear, comprising:

an upper defined by a textile that comprises a plurality of filaments spun together to generate a plurality of yarn, and the plurality of yarn is knitted together to form the textile, wherein the plurality of filaments comprise a first thermoplastic polymer material, wherein the textile comprises:

a first set of fused regions positioned at a rear of the upper and a second set of fused regions positioned at a side of the upper;

a first strand of the plurality of yarn that forms a first plurality of intermeshed loops along at least one of the rear, a top, or the side of the upper; and

a second strand of the plurality of yarn that forms a second plurality of intermeshed loops along at least another one of the rear, the top, or the side of the upper relative to the first plurality of intermeshed loops;

a midsole defined by a compressible foam that comprises a second thermoplastic polymer material, the midsole is coupled to the upper without an adhesive positioned between the midsole and the upper;

an outsole coupled to the midsole opposite from the upper, wherein the outsole comprises a third thermoplastic polymer material; and

a lace comprising a fourth thermoplastic polymer material, wherein the lace is coupled to the upper and extends at least partially through the textile;

wherein the plurality of yarn forming the first plurality of intermeshed loops includes a different orientation of horizontal rows and/or vertical columns from the plurality of yarn forming the second plurality of intermeshed loops such that the rear, the top, or the side of the upper knitted with the first plurality of intermeshed loops includes a different arrangement of courses of horizontal rows and/or a different arrangement of wales of vertical columns than the other of the rear, the top, or the side of the upper knitted with the second plurality of intermeshed loops;

wherein each of the second set of fused regions and a non-fused region is disposed over the first plurality of intermeshed loops such that at least one of the first plurality of intermeshed loops is knit continuously through the second set of fused regions and the non-fused region; and

wherein the first thermoplastic polymer material, the second thermoplastic polymer material, the third thermoplastic polymer material, and the fourth thermoplastic polymer material comprises a single material, and a percentage of a combined mass of the upper, the midsole, the outsole, and the lace that comprises the single material equals at least ninety percent.

19 . The article of footwear of claim 18 , wherein the first set of fused regions at least partially define a heel counter of the upper that is configured to resist movement of a foot received within the article of footwear during use of the article of footwear.

20 . The article of footwear of claim 18 , wherein the textile further comprises a third set of fused regions positioned at a front of the upper, wherein the third set of fused regions includes a lesser thickness than the first set of fused regions and the second set of fused regions.

21 . The article of footwear of claim 20 , wherein the third set of fused regions is configured to increase a durability of the textile at the front relative to the non-fused region of the upper, and resist abrasion during use of the article of footwear.

22 . The article of footwear of claim 18 , wherein a transparency or a color of the textile on at least one of the first set of fused regions and the second set of fused regions varies relative to one or more remaining regions of the upper.

23 . The article of footwear of claim 18 , wherein the first strand is separate from the second strand.
