Abstract

Systems and methods for fabricating dental appliances are provided. In some embodiments, a method includes determining an appliance geometry for a dental appliance, where the appliance geometry includes a first region representing a first shell portion having a first set of cavities configured to receive one or more first teeth at a first side of a dental arch of a patient, a second region representing a second shell portion having a second set of cavities configured to receive one or more second teeth at a second side of the dental arch, and a third region representing an integrally formed arch expander configured to exert forces to increase a width of the dental arch. The method can also include generating instructions for fabricating the dental appliance having the appliance geometry via an additive manufacturing process, and using the instructions to instruct a fabrication system to fabricate the dental appliance.

Claims (48)

1 . A method comprising:

determining an appliance geometry for a dental appliance, wherein the appliance geometry comprises:

a first region representing a first shell portion having a first set of cavities configured to receive one or more first teeth at a first side of a dental arch of a patient,

a second region representing a second shell portion having a second set of cavities configured to receive one or more second teeth at a second side of the dental arch, and

a third region representing an integrally formed arch expander configured to exert forces to increase a width of the dental arch, the integrally formed arch expander comprising:

a first end coupled to the first shell portion,

a second end coupled to the second shell portion, and

an intermediate portion extending between the first and second ends,

wherein the intermediate portion is spaced apart from the first shell portion and the second shell portion;

generating instructions for fabricating the dental appliance having the appliance geometry via an additive manufacturing process; and

using the instructions to instruct a fabrication system to fabricate the dental appliance having the appliance geometry via the additive manufacturing process, wherein the using the instructions comprises:

fabricating the first shell portion and the second shell portion from a sequential plurality of first polymer layers, and

fabricating the integrally formed arch expander from a sequential plurality of second polymer layers,

wherein the sequential plurality of second polymer layers of the integrally formed arch expander are fabricated concurrently with the sequential plurality of first polymer layers of the first shell portion and the second shell portion.

The method of claim 1 , wherein the instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first stiffness, and additive manufacturing of the integrally formed arch expander with a second stiffness different from the first stiffness.

3 . The method of claim 2 , wherein the second stiffness is greater than the first stiffness.

The method of claim 1 , wherein the instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first degree of photopolymerization, and additive manufacturing of the integrally formed arch expander with a second degree of photopolymerization different from the first degree of photopolymerization.

The method of claim 1 , wherein the instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first thickness, and additive manufacturing of the integrally formed arch expander with a second thickness different from the first thickness.

6 . The method of claim 1 , wherein the instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion using a first material, and additive manufacturing of the integrally formed arch expander using the first material.

The method of claim 1 , wherein the instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion using a first material, and additive manufacturing of the integrally formed arch expander using a second material, and the first material differs from the second material with respect to one or more of the following: stiffness, elastic modulus, hardness, thickness, strength, compressibility, stress relaxation, hydrophobicity, hydrophilicity, Poisson ratio, strain rate, viscoelasticity, or polarity.

8 . The method of claim 1 , wherein the additive manufacturing process comprises one or more of vat photopolymerization, material jetting, binder jetting, material extrusion, powder bed fusion, sheet lamination, or directed energy deposition.

9 . The method of claim 1 , wherein the additive manufacturing process comprises selective laser sintering.

10 . The method of claim 1 , wherein the integrally formed arch expander is configured to span the patient's palate when the dental appliance is worn on the dental arch of the patient.

11 . A system comprising:

one or more hardware processors; and

a memory comprising instructions that, when executed by the one or more hardware processors,

cause the system to perform operations comprising:

determining an appliance geometry for a dental appliance, wherein the appliance geometry comprises:

a first region representing a first shell portion having a first set of cavities configured to receive one or more teeth at a first side of a dental arch of a patient,

a second region representing a second shell portion having a second set of cavities configured to receive one or more teeth at a second side of the dental arch, and

a third region representing an integrally formed arch expander configured to exert forces to increase a width of the dental arch, the integrally formed arch expander comprising:

a first end coupled to the first shell portion,

a second end coupled to the second shell portion, and

an intermediate portion extending between the first and second ends, wherein the intermediate portion is spaced apart from the first shell portion and the second shell portion;

generating fabrication instructions for fabricating the dental appliance having the appliance geometry via an additive manufacturing process; and

using the fabrication instructions to instruct a fabrication system to fabricate the dental appliance having the appliance geometry via the additive manufacturing process, wherein the using the fabrication instructions comprises:

fabricating the first shell portion and, the second shell portion from a sequential plurality of first polymer layers, and

fabricating the integrally formed arch expander from a sequential plurality of second polymer layers,

wherein the sequential plurality of second polymer layers of the integrally formed arch expander are fabricated concurrently with the sequential plurality of first polymer layers of the first shell portion and the second shell portion.

The system of claim 11 , wherein the fabrication instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first stiffness, and additive manufacturing of the integrally formed arch expander with a second stiffness different from the first stiffness.

13 . The system of claim 12 , wherein the second stiffness is greater than the first stiffness.

The system of claim 11 , wherein the fabrication instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first degree of photopolymerization, and additive manufacturing of the integrally formed arch expander with a second degree of photopolymerization different from the first degree of photopolymerization.

The system of claim 11 , wherein the fabrication instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion with a first thickness, and additive manufacturing of the integrally formed arch expander with a second thickness different from the first thickness.

16 . The system of claim 11 , wherein the fabrication instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion using a first material, and additive manufacturing of the integrally formed arch expander using the first material.

The system of claim 11 , wherein the fabrication instructions are configured to cause additive manufacturing of the first shell portion and the second shell portion using a first material, and additive manufacturing of the integrally formed arch expander using a second material, and the first material differs from the second material with respect to one or more of the following: stiffness, elastic modulus, hardness, thickness, strength, compressibility, stress relaxation, hydrophobicity, hydrophilicity, Poisson ratio, strain rate, viscoelasticity, or polarity.

18 . The system of claim 11 , wherein the additive manufacturing process comprises one or more of vat photopolymerization, material jetting, binder jetting, material extrusion, powder bed fusion, sheet lamination, or directed energy deposition.

19 . The system of claim 11 , wherein the additive manufacturing process comprises selective laser sintering.

20 . The system of claim 11 , wherein the integrally formed arch expander is configured to span the patient's palate when the dental appliance is worn on the dental arch of the patient.
