Abstract

Methods of manufacturing an anvil for a surgical stapler. In various arrangements, the methods include forming an anvil body by rolling, extruding, metal injection molding or electrochemical machining. Preliminary staple-forming pocket configurations are formed in the anvil body by machining or during the metal injection molding or electro-chemical machining processes. The staple-forming pockets are provided with a final configuration using another manufacturing step such as coining or forging.

Claims (37)

1. A method of manufacturing an anvil for a surgical stapler, wherein said method comprises:

providing anvil material;

establishing a tissue contacting surface in the anvil material; and

forming a staple-forming pocket into the anvil material through the tissue contacting surface, wherein said forming comprises:

employing a first manufacturing process to establish the staple-forming pocket in the anvil material with a preliminary geometric shape, wherein the preliminary geometric shape comprises a bottom surface located a depth from the tissue contacting surface and at least two sloping walls extending from opposing sides of the bottom surface to the tissue contacting surface to form a pocket opening therein; and

employing a second manufacturing process to change the preliminary geometric shape of the staple-forming pocket to a desired final geometric shape that differs from the preliminary geometric shape, wherein the desired final geometric shape comprises a staple leg guiding groove in the bottom surface.

2. The method of claim 1 , wherein said second manufacturing process comprises coining the staple leg guiding groove into the bottom surface.

3. The method of claim 1 , wherein the bottom surface includes a first surface finish and wherein the staple leg guiding groove includes a second surface finish that differs from the first surface finish.

The method of claim 1 , wherein the bottom surface comprises a preliminary bottom surface located a preliminary depth from the tissue contacting surface, wherein the at least two sloping walls extend from opposing sides of the preliminary bottom surface to the tissue contacting surface to form the pocket opening, and wherein the desired final geometric shape comprises a final bottom surface, at least a portion of which is located a final depth from the tissue contacting surface, wherein the final depth is greater than the preliminary depth, and wherein the at least a portion of the final bottom surface is smoother and harder than the preliminary bottom surface.

5. The method of claim 1 , wherein said first manufacturing process is selected from a group of first manufacturing processes consisting of: electrochemical machining, and metal injection molding.

6. The method of claim 5 , wherein said second manufacturing process comprises coining.

7. The method of claim 6 , wherein said second manufacturing process is only employed to change a portion of the preliminary geometric shape.

8. The method of claim 1 , wherein the anvil material comprises a liquid metal.

9. A method of manufacturing an anvil for a surgical stapler, said method comprising:

providing anvil material;

establishing a tissue contacting surface in the anvil material; and

forming a staple-forming pocket into the anvil material through the tissue contacting surface, wherein said forming comprises:

employing a first manufacturing process to establish the staple-forming pocket in the anvil material, wherein the staple-forming pocket comprises a preliminary geometric shape and a preliminary surface finish, wherein the preliminary geometric shape comprises a preliminary bottom surface located a preliminary depth from the tissue contacting surface, wherein at least two sloping walls extend from opposing sides of the preliminary bottom surface to the tissue contacting surface to form a preliminary pocket opening therein; and

employing a second manufacturing process that differs from the first manufacturing process to change the preliminary geometric shape of the staple-forming pocket to a desired final geometric shape that comprises a final bottom surface wherein at least a portion thereof is located a final depth from the tissue contacting surface, wherein the final depth is greater than the preliminary depth, wherein at least a portion of the final bottom surface includes a final desired surface finish that differs from the preliminary surface finish, and wherein the at least a portion of the final bottom surface comprises a staple leg guidance groove in the final bottom surface.

The method of claim 9 , wherein the preliminary pocket opening comprises a preliminary opening width and wherein the desired final geometric shape comprises a final pocket opening that comprises a final opening width, wherein the final opening width is greater than the preliminary opening width.

11. The method of claim 9 , wherein said first manufacturing process is selected from a group of first manufacturing processes consisting of: electrochemical machining, and metal injection molding.

12. The method of claim 9 , wherein said second manufacturing process comprises coining.

13. The method of claim 9 , wherein only a portion of the desired final geometric shape includes the final desired surface finish.

14. The method of claim 9 , wherein said second manufacturing process is only applied to at least a portion of the preliminary bottom surface and not to the at least two sloping walls.

15. The method of claim 9 , wherein said second manufacturing process is employed to change the preliminary geometric shape of the staple-forming pocket to an intermediate geometric shape that differs from the preliminary geometric shape, and wherein said method further comprises employing a third manufacturing process to change the intermediate geometric shape of the staple-forming pocket to the desired final geometric shape, wherein the desired final geometric shape differs from the intermediate geometric shape and includes the final desired surface finish that differs from the preliminary surface finish.

The method of claim 9 , wherein said second manufacturing process is employed to change the preliminary geometric shape of the staple-forming pocket to an intermediate geometric shape that differs from the preliminary geometric shape and includes a intermediate surface finish that differs from the preliminary surface finish, wherein said method further comprises employing a third manufacturing process to change the intermediate geometric shape of the staple-forming pocket to the desired final geometric shape, wherein the desired final geometric shape differs from the intermediate geometric shape, and wherein at least a portion of the desired final geometric shape includes the final desired surface finish that differs from the intermediate surface finish.

17. The method of claim 9 , wherein the anvil material comprises a liquid metal.

18. A method of manufacturing an anvil for a surgical stapler, said method comprising:

creating a feedstock from anvil material;

injection molding the feedstock into an anvil body comprising a tissue contacting surface, wherein the tissue contacting surface comprises a plurality of staple-forming pockets, wherein each staple-forming pocket comprises a preliminary geometric shape and a preliminary surface finish;

conditioning the anvil body; and

employing another manufacturing process to change the preliminary geometric shape of each staple-forming pocket to a desired final geometric shape that differs from the preliminary geometric shape, and wherein the desired final geometric shape comprises a portion comprising a final desired surface finish that differs from the preliminary surface finish.

19. The method of claim 18 , wherein said creating the feedstock from anvil material comprises mixing a powdered metal material with a binder material.

20. The method of claim 19 , wherein said conditioning the anvil body comprises removing the binder material.

21. The method of claim 18 , wherein the another manufacturing process comprises coining.

22. The method of claim 18 , wherein the portion is configured to guide staple legs.

23. The method of claim 22 , wherein the final desired surface finish is smoother than the preliminary surface finish.
